Upcoming Events
Triple digit heat waves and the dog days of summer are

stretching out across most of the U.S., and everyone is

trying to find ways to keep cool. So its only appropriate
that we feature two stories this issue about projects
that make a point to cool things off. The new AAMI
Stadium in Melbourne, Australia, features a state-of-theart rectangular design engineered to quite literally be the
worlds most temperate open air circulated structure,
highlighting the Citys claim as the sporting capitol of the
world. We also take a look at the immense Tulsa Watershed
project, where Houston Structures, a member of Oregonbased Ulven Companies, successfully provided tainter gate
wire rope assembly replacements for 11 dams in Oklahoma and Kansas.
We also highlight two businesses that weve known for years, Mazzella Lifting
Technologies and The Indusco Group, who will now share the same umbrella of Mazzella
Holding Company after their recent merger and acquisition. Also featured are Bridons
largest take-up machine yet and Chinas Sany Company making records by introducing the
worlds largest crawler crane. Finally, we reveal the winner of Crane Bloggers 2nd Annual
Crane Photo Contest.
All companies try to find new and innovative ways to update their presence or modernize
their footprint in the crane and rigging industry. The Wire Rope Exchange is no exception.
By the time youre reading this note, well be on the cusp of introducing a new website that
will feature new catalog listings, industry news and resources and an online marketplace for
both listers and buyers both new and those who have been using our services for years. This is
something weve always offered and what has distinguished the Exchange as an industry leader;
but our new website will be better, stronger, and designed specifically to take advantage of the
growing needs and demands for digital commerce in our industry and a reliable and modern
platform to convey the news and happenings that affect our businesses. As exciting as it is
to report the latest events and news from all of you, it is my pleasure to share this bit of news
about my company, and I trust that you can appreciate the many added benefits it will offer.
Stay in touch and let us know what is changing with you and your business!

Bekaert Expands Wire Business in China
Bekaert, a worldwide technological and
market leader in drawn wire products and
advanced coatings, yesterday signed an
agreement with Hankuk Steel Wire Co.
Ltd (South Korea) for the acquisition of
the Qingdao Hansun steel wire plant in
Qingdao (Shandong Province, China).
The Qingdao Hansun entity started up

and currently employs 233 people.
Henri-Jean Velge, Bekaert Group
Executive Vice President Wire and Stainless
Technologies, stated: The integration of this

Certex Unveils One of the
Largest Test Beds in Europe
Certex customers now have access to one of the
largest test beds in Northern Europe, thanks to
new equipment installed recently in Denmark.
The new bed measures 20.5 meters long
with the capacity to test lifting equipment up
to 1200 tonnes (pulling force) and dimensions
up to 15 meters, and has been installed in a
purpose-built facility in the Port of Esbjerg by
Peter Harbo A/S a member of the Certex
International group of companies.

This 5million DKK-investment has

been made to meet market demand for
heavier and bigger constructions that require
correspondingly larger lifting devices. Examples
of the type of equipment that can be tested
using the bench include: steel wire rope; chain,
chain accessories, hooks and rings; crane hooks
and blocks; fiber ropes, mooring lines, hawsers,
single bouy moorings; as well as lifting beams,
brackets and triangles.
The new capacity is expected to open
up and expand business opportunities in
the offshore, wind power, shipping, marine
and construction industries, across Northern
Europe. Previously larger pieces of equipment
would have been out-sourced for testing, so
being able to carry out this process in-house
will ultimately be time-saving for users.
Charles Gillespie, Director of Sales and
Marketing at Certex UK, explains that this is
one of the advantages of being part of Certex
International, a group of companies owned
by Axload AB, a Swedish subsidiary of Axel
Johnson International and one of the market
leaders in the supply of lifting and lashing
equipment across Europe.
Gillespie commented This huge
investment was possible thanks to the size and
influence of our Swedish parent company,
especially at a time when companies in general
are holding back on investments which could
strengthen their market position. Having
access to shared equipment and facilities
provided within the wider group of Axload
companies means that we can provide better
services for our existing customers as well as
reach out to new ones.

China Sets a World Record
With the Longest Sea Bridge
When the new Qingdao Jiaozhou Bay Bridge
opened to traffic this week in China, it made
the Guinness World Records for the longest
cross-sea bridge in the world. The 26.4-mile
long and 110-foot wide bridge stretches across
the bay, linking the Huangdao district to the
city of Qingdao and Hongdao Island.
China spent 17 years planning and
designing the engineering marvel to be able
to withstand the bays high salt content
and icy winters. Yet, it only took four years
to build, with at least 10,000 workers on
the construction team. The Xinhua news
agency says about $2.3 billion was spent, and
450,000 tons of steel and 81 million cubic feet
of concrete were consumed in its construction.
An estimated 30,000 cars are expected
to make the trek across the bay each day.
Residents already traveling between Huangdao
and Qingdao will have their trip cut in half,
from 40 minutes to 20 minutes.

From 2005 through 2025, Chinese cities

will add more than 350 million people,
which is the entire population of the
United States.
More than 200 Chinese cities will have
more than one million inhabitants.
Europe today has 35 cities of that size.
According to The Telegraph, Qingdao
is one of Chinas fastest-growing cities. It is
among the top ten largest container ports in
the world, and is the main port of the Chinese
navy. Home to around 8 million people, half
live in the metro area of the city. Many people
might recognize the city as host of the sailing
events during the 2008 Beijing Olympics.
While the bridge made headlines for
breaking a world record, it is only one of
many major infrastructure projects planned
by China. In only a few short years, the
country has been redefining urbanization
at a phenomenal scale:

There will be 50,000 new skyscrapers,

the equivalent of ten New York Cities.
Many of these urban residents have rising

T

he recent acquisition of The Indusco Group by Mazzella Lifting Technologies

strategically combines two family-owned companies with respective footholds
in key geographic areas throughout the U.S. It also forms one of the largest
independently owned companies in the overhead lifting and rigging industries.
As a result of this acquisition, Mazzella Holding Company nearly doubles in
size and now employs over 300 individuals. But what really stands out as impressive about this
announcement is how naturally these two companies just seem to fundamentally fit together.
One cant help but feel that a big family is coming together as opposed to just a big company.

Indusco employees

Tony & Howard

after deal is signed

The newly acquired Indusco is a 103-year-old company based

in Baltimore, MD and was previously owned by Howard Schloss.
Indusco has a rich legacy that consists of a network of rigging shops
located along the East Coast and in the South that support a diverse
customer base and a reputation for quality, products and service.
Our employees are excited to combine forces with another
experienced, family-owned industry leader, said Craig Hayward,
president of Indusco. Personally, I am thrilled for the opportunity
to work with Tony Mazzella and his management team, many
of whom I have known for the past ten years. Tony and I share a
common vision with respect to building organizational strength
through the implementation of best practices and continuing our
growth through the acquisition of other family-owned and operated
businesses within our industry.
Likewise, Mazzella Lifting Technologies is a 57-year-old familyowned company based in Cleveland, OH with multiple locations

primarily throughout the Midwest. In addition to its status as a major

Midwest provider of wire rope and rigging hardware, Mazzella Lifting
Technologies also engineers and manufacturers below-the-hook lifting
devices, manufacturers overhead cranes and services overhead cranes.
The organization resulting from this acquisition offers far more
than an expanded geographic footprint, said Tony Mazzella, president
and CEO of Mazzella Lifting Technologies. The enhanced product
offering and value-added services will enable our team of experienced
personnel an increased opportunity to grow market share and expand
our relationships with our customers.
Tony Mazzella will serve as CEO of Mazzella Holding Companies
while Craig Hayward will serve as President of Indusco / J. Henry
Holland and the multiple sling and rigging companies spread throughout
the U.S. under the Indusco umbrella. Hayward will primarily spend the
next six months spearheading the transition of these companies and the
implementation of a best practices philosophy between locations. Our

goal is to identify and transfer any internal practices which best address
efficiency, safety and profitability of these companies Hayward stated
during our interview. All companies will keep the same name and the
some local presence, as the intention of this acquisition is not to franchise
but expand their capability. Howard Schloss will continue his role in
the company during this period as well, serving as a consultant to ensure
a smooth transition and explore newfound expanded opportunities
though he reflects on his role now as an in-law in what he coins
as a newly formed marriage between Mazzella and Indusco.
Its easy to see the attraction for these two companies to come
together. Both pride themselves on impressive family legacies and both
represent well-managed, profitable family owned businesses, each with
multiple locations that dont overlap, while offering unique products,
skill sets as well as an experienced and tenured workforce. In joining
together, Mazzella and Hayward are committed to keeping the local feel
and uniqueness of each individual location while capitalizing on new
opportunities that now exist as a larger business.

- Craig Hayward

While the natural synergy seemed present from the

beginning, both Mazzella and Hayward also noticed an
unbelievable opportunity to transfer skills and knowledge
between locations. Early on in the conversations between
our companies, we quickly realized that the potential to
expand unique products and services to all locations was
going to be a primary goal during our transition year
observed Hayward.
Hayward reiterated that the same motivations that brought
these two companies together will allow them to continue to

explore opportunities with owners who are contemplating the

sale of their rigging shop. We believe that Mazzella Holding
Companies combines experienced management with a solid
understanding of family-owned businesses and how that culture
translates into daily operations. We value the employees and
the importance of maintaining the local feel of each of our
operations. In fact, Mazzella was handpicked as a well-suited
buyer because of how similar they deal with customers and
employees and their understanding of family owned company
business. As Hayward recalls, this growth is just a springboard
for other opportunities. Further outlining their strategy moving
forward, Hayward states we are well positioned financially and
believe wholeheartedly that we present a better option for these
companies than private equity option.
Relationships forged in local markets and relying on the
successes of generational experience is what allowed both
Mazzella and Indusco to even be in a position to join together.
Tony Mazzellas legacy started with summer jobs working for
his father at age 14 in the back shop sweeping floors and cutting
wire, and has grown into a career that spans generations. Craig
Hayward has spent 25 years in the industry - 12 with Indusco
and 13 with ACCO Chain Products prior to that with a rich
history of focused integration on family-owned and operated
businesses. Both have known each other for years even through
other businesses and have always enjoyed a good working
relationship. This latest endeavor is built upon this history
each with a particular skill set and localized network that
will mutually cater to the many customers they will continue
to serve. As Howard Schloss pointed out, both companies
complement each other in so many ways: Mazzella with their
manufacturing and engineering capabilities and Indusco with
their expansive and established footprint around the country.
Expect to see continued news from the recently formed
Mazzella Holding Companies, and expect this new family
to grow larger. y

In only its first year of use the stadium

accommodated more than 650,000 attendees at
50 events. But, aside from a sports complex, the
stadium also houses elite training facilities. Off the

something to be said about watching
a game in the stands. nothing
beats the taste of stadium hot dogs,
the ambiance of tailgates, or the
electricity of seeing each pass, tackle
and interception in action.

Melbourne StadiuM
Melbourne, AustrAliA is known for its eight stadiums and hosting record numbers of fans for numerous
sporting events. However, despite global recognition as the sporting capital of the world, the city lacked a
facility to house its most beloved and renowned athletics: rugby and soccer.
Built to capitalize on the two sports popularity, the Victorian government commissioned Cox Architects, a
local Australian firm, assisted by international engineering group Arup, Norman Disney and Young to design a
state-of-the-art facility perfect for spectators and athletes alike. The structures innovative design and rectangular
shape, a first for the city, earned it global recognition and various awards. Some of its honors include the Victorian Architecture Medal, the Melbourne Prize and the William Wardell Award for Public Architecture. Also, it
won the Colorbond Award for Steel Architecture.
Known as the Melbourne Rectangular Stadium, this sport spectacle scores in all arenas with features like a
unique geodesic roof, energy efficient ventilation system, advanced cladding, superior field design and dramatic
lighting, just to name a few.

Winning vieWs
A $267.5 million project, the stadium promises impressive views, no matter your seat, under its unique bioframe roof. Melbourne Rectangular Stadium is completely self-supported from the outside, eliminating a need
for pillars or beams, and despite its open-air design, observers are protected from all weather elements. Sports
fans seeking an unobstructed, dry view at any vantage point find nirvana in its distinctive shape.

An energy efficient footprint

Along with incredible views, the intricate geometric structure boasts an energy-efficient cooling system which
allows the precise amount of fresh air to reach the stands. As the structure saves both energy and cost, fans feel a
faint breeze despite the heat of the action on the field.

The bioframe concept is not only aesthetically

pleasing, but also cost-effective. Protecting the
30,000 plus spectator seats from the wind and
weather required around only half the material
that would be needed for a conventional design
using a cantilever roof.

22

JULY-AUGUST 2011

The crowd also experiences optimal temperatures while inside the complex stadium due to its
structure and supercooling armor. Uniquely organic, the triangle-composed domes, sandwiched together by aluminum, imitate natural designs while
controlling natures effects. Each triangle was positioned and designed according to its relationship to
the stadium, city and sun. Areas of the dome shielding spectators are made of aluminum to cool and
block the bright, hot Australian sun while regions
outside of the sun are composed of glass to provide
light for the grass.
Sunlight is channeled through the building using standardized glass panels adorned with decorative dots in a frit pattern. Areas with high sunlight
have densely decorated panels to deflect the rays
while less adorned panels cover areas with lowlight.
This feature highlights the incredible views of the
city. On average, temperatures inside the stadium

WIRE ROPE EXCHANGE

are ten degrees cooler than outside despite the lack

of air conditioning.
Melbourne Rectangular Stadiums dome
design required an unusual material due to the
amount of force each piece bears. Safety, environmental and health conditions were also priorities when determining what product to use. The
challenge of locating a lightweight, insulated, fireproof and aesthetically-pleasing material was left
in ThyssenKrupp Steel Europes capable hands.
Slightly less than 13 kilograms per square
meter the 100-millimeter-thick isowand vario elements selected were first cut into triangles, then
framed with aluminum and transported on-site
for construction. According to ThyssenKrupp,
each triangle panel is made of two thin steel face
sheets enclosing a thick polyurethane rigid foam
core. To protect and prevent corrosion, each steel
face sheet is covered with a duplex coating system

made of a zinc layer and a paint or plastic finish.

Designed to be chemically and thermally resistant,
the material promises to withstand weather for
years to come. Twenty interdependent panels and
one structural layer combine arching, cantilever
and shell support to hold the entire dome roof. The
final product is lighter and uses more than 50 percent less steel than traditional stadiums.
Maintaining the earth-friendly vibes, builders
use recycled material whenever possible and management implemented a stadium-wide recycling
system. Convenient bike storage on-site promotes
alternative transportation and access to the public
transportation system is nearby.

sMArt, DoWn to tHe lAst Drop.

Designed to endure a beating from worlds most
demanding sports, the fields turf is a mixture
of sand, gravel, clay and grass. Strong enough
to survive cleats yet soft to prevent injury, the
135,000 square foot field is perfect for both rugby
and soccer. Upkeep for this field is provided by
the roofs cladding which channels sunlight and
collects the water.
Effectiveness and efficiency permeate the aesthetic of the building, even down to the plumbing. Typically stadium piping sees an increase of
use during games, but otherwise remains dormant.
Melbournes notorious droughts create an increase
in the need to conserve, so Cox Architecture designed a massive gutter system to meet the needs of
the city and environment. Instead of hiding behind
the faade or awkwardly attaching to the side, the
drainage system spiderwebs the entire building.
Black lines appearing to be the aluminum gaps
between the triangular panels are actually the system that supplies water not only for the stadium,
but also four other venues nearby. In total, the
Melbourne Rectangular Stadium saves more than
500,000 gallons of water per year.

More tHAn just A stADiuM

On May 7, 2010, Melbourne Rectangular Stadium
hosted an almost sold-out crowd of more than
29,400 in its opening match between the Kangaroos
and Kiwis. Maximum occupancy for the stadium is
30,000 and it was designed for possible expansion to
50,000. However, this addition would require major
reconstruction to the roof in order to cover the new
seats. Melbourne Rectangular Stadium enlisted the
help of rock band U2s lighting designer for another
flashy feature. Thousands of LED lights cover the
geodesic roof and can be manipulated to display a
multitude of patterns and colors. Environmentally

The bioframe roof of the Melbourne stadium is made of 100-millimeter-thick isowand vario elements
weighing just under 13 kilograms per square meter. The elements were cut into equilateral triangles and
fitted with aluminum frames by Melbourne based Minesco Pty. Ltd. and then delivered ready for assembly
to the construction site. Rubber seals, also fitted by Minesco engineers before installation, ensure that
the roof structure is waterproof. The plastic layer is 25 micrometers thick and will ensure that the surface
remains impervious to the effects of environmental influences and sunlight for years to come. The surface
of the elements is microprofiled to enable rainwater to run off easily into tanks for subsequent use as
service water in the stadium.

friendly, these lights use a fraction of the amount of

energy used by overhead floodlights and do not spill
over to the surrounding areas. But dont think they
left the field out; four corner tower lights illuminate
the pitch preventing shadows.
Its 24 corporate suites are home to the Melbourne Victory, Melbourne Storm, Melbourne
Football Club, the Victorian Rugby Union, the
Victorian Olympic Council, Olympic Park Sports
Medicine Centre, Imaging@Olympic Park Radiology and Tennis Victoria. Exclusive internal and external seating is available in these suites.
While sports are the main draw, the stadium is

also a hub for nightlife. Fans can watch their favorite

teams and peruse the 28 restaurants and bars. Guests
of the city enjoy access to the stadium through the
public caf/bar on Olympic Boulevard. For large,
formal events, a dining room with capacity for 1,000
is available.
The cutting-edge stadiums famous features draw
crowds for more than just a match. Truly an experience for both athletes and spectators, the facilitys
eco-friendly engineering show the effects of combining innovation, artwork and athletics in one complete complex.y

In 2003, Sany Heavy Industry set up the most powerful R&D team in the world with its
500 members coming from both China and America, and created the most advanced
production line for making crawler cranes. Before Sany entered this industry, China has
never produced any crawler crane above 350 tons. It is Sany that developed crawler cranes
of 400 tons, 450 tons, 630 tons, 800 tons, 900 tons and finally made todays 3600-ton
large-size crawler crane. In 2006, the first 400-ton crawler crane in China, known as No.1
Crane in China, rolled off the production line in Sany. In 2010, this very crane participated
in the rescue of trapped miners in Chile, becoming a symbol of made in China. In June
2006, Sany SCC6500 rolled off the production line. In 2008, No.1 Crane in Asia the first
1000-ton crawler crane was produced in Sany. In 2010, the 1600-ton crawler crane Sany
SCC16000 was launched and used for lifting parts to build nuclear power plant. On May 27,

2011, Sanys 1000-ton crawler crane lifted parts for constructing Qinshan Nuclear Power
Plant in China. Sanys 1000-ton super-large crawler cranes SCC10000 and SCC16000, the
only Chinese-made crawler cranes that can be used to hoist key parts of nuclear power
plants including nuclear island and dome, have been employed 8 times for similar tasks.
The successful launching of SCC86000TM today indicates that China has developed the
world-class ability to research and manufacture super-large-tonnage cranes, and it will
make greater contribution to upgrading the industry.
Sany group began in 1989 as a small welding material factory. Now it has grown into
a global corporation with five industrial parks in China, four R&D and manufacturing bases
in America, Germany, India and Brazil, and 24 sales subsidiaries worldwide. Currently, Sany
employs over 60,000 people in more than 120 countries. Sany group is the worlds largest
concrete machinery manufacturer and ranks 6th among the top 50 global construction
machinery manufacturers. The rising reputation of Chinese-made equipment has made
many of the international industry players feel uneasy, including Komatsu Ltd, the worlds
second-largest manufacturer of construction equipment, and easily eclipsing Caterpillar, the
largest US manufacturer of construction equipment. Sany has a total market capitalization
of about $20 billion USD and annual revenues of nearly $5 billion USD, with current export
revenues alone exceeding $1 billion USD. y

WHATS NEW PlasTified sTeel Cores inCrease roPe life sPan

SOLITEC, recently unveiled at the Interalpin 2011
Trade Show in Austria, is TEUFELBERGERs latest
generation of round strand ropes. It stands for SOLId TEChnology, that is, long service life, minimal initial elongation,
and highest flexibility. Ultimate traveling comfort and
quietest operation are the result of a refined, innovative
manufacturing process that has allowed TEUFELBERGERs
engineers to largely cancel out a ropes initial elongation as
early as in the production stage.
Plastified lubricated steel cores generally increase
the life span of offshore crane ropes. That is the reason
why the product portfolios of all major manufacturers of
high-performance steel wire ropes also feature ropes that
incorporate this technology.
Steel wire rope specialist Teufelberger has already been
using plastic-covered steel cores for several years.
Plastification has a positive impact on a ropes life span
in two different ways. Firstly, the compact plastic cover acts
like a cushion between the ropes inner portion and its outer
strands. Secondly, this technology effectively blocks the
ingress of water into the core.
When the rope is tensioned, all strands will be stretched
accordingly. As the helix of the outer strands gets longer,
their diameter decreases. Hence, the ropes inner portion is
subjected to lateral compression.
This is where the Plastfill core comes in. It causes punctiform
pressures to be distributed across larger areas and, in this way,
eases the contact pressure per unit area exerted on the wire.
This reduces stress concentration and, as a result, enhances the
ropes service life.
In use, ropes are not only tensioned but also exposed,
on a daily basis, to repeated bending stresses while running

26

JULY-AUGUST 2011

over sheaves or subjected to high lateral pressures in

multilayer spooling.
In this connection, Plastfill cores offer another advantage:
when running over sheaves, there is relative movement of
the wires and strands. Internal wear frequently results in
fretting corrosion that shortens the ropes service life accordingly. Lubricating the steel core
and surrounding it with a compact
plastic cover in order to keep the
lubrication intact helps to reduce
fretting corrosion in the ropes inner
portion. Furthermore, by embedding the outer strands in the plastic
cover, it is possible to position the
strands accurately, which in turn ensures the consistent spacing
of the strands in a vault-like configuration. This is of particular
importance for multilayer spooling where ropes are exposed to
high lateral pressures.
This optimized construction features the stabilized strand
structure ensured by the Plastfill core. It helps distribute
the pressure evenly onto all strands and, as a consequence,
enhances the stability to lateral pressures of the special-purpose
steel wire rope made by Teufelberger.
Another important aspect for use in offshore environments is water-induced corrosion. Teufelberger Plastfill
technology relies on special plastic materials that do not
absorb water. This helps to reduce the risk of internal
corrosion and minimizes the risk potential in the area
that cannot be inspected visually.
As has already been mentioned above, Teufelbergers
Plastfill technology optimizes the frictional situation. Therefore,
it achieves greater breaking strength than comparable

WIRE ROPE EXCHANGE

steel wire ropes without plastic covers, in both Q-ropes

(non-rotation-resistant ropes) and TK-ropes (rotationresistant ropes).
Plastfill is a technology where the steel core is surrounded by
a compact plastic cover. Not only does this technology increase
the ropes service life, but it also enhances its breaking strength.
TEUFELBERGER is the only
manufacturer of ropeway ropes to
strand all of its SOLITECropes with
preformed plastic support strands
(support profiles) arranged between
the strands. This permits the perfectly
even distribution of the strands in
the rope without allowing contact
between them. Hence, these support profiles help to permanently avoid the consequences of contact between strands
such as corrosion and wire breakage. The vibration-damping
trapezoidal plastic support profiles are also used across the
entire splicing zone in order to ensure perfect and consistent
quality without weak spots throughout the entire length of
a rope. In addition, the support profiles slide easily on top of
the surface of the plastic insert, which, as the rope undergoes
many flexing motions, has a very positive impact on its
life span.
Another feature of the SOLITEC technology is the
proven, long-standing braided and greased fiber insert
which is over molded with a compact plastic cover. During
the stranding process, the cold strands are pressed into the
plastic insert. This helps achieve the perfect roundness of
the insert and, at the same time, ensures its extremely high
resistance to tensile forces. Hence, a SOLITEC insert cannot
tear or break. y

Wind Power Floats on Innovation

Future In DeePer Water

by John KosoWatz

The concept for large-scale offshore floating wind turbines was introduced by Professor
William E. Heronemus at the University of Massachusetts in 1972. According to a report
by the National Renewable Energy Laboratory, It was not until the mid 1990s, after the
commercial wind industry was well established, that the topic was taken up again by the
mainstream research community. As of 2003, existing offshore fixed-bottom wind turbine
technology deployments had been limited to water depths of 30-meters.
Workers at a shipyard in Portugal are fabricating an offshore platform that has
the potential to lower costs for producing wind energy and remove siting issues
by pushing wind turbines to deep water, far enough so that they cannot be seen
from shore.
The triangular floating platform evolved from semisubmersible oil and gas
rigs but features steel columns fitted with hexagonal steel plates that dampen
movement and help provide dynamic stability in open water.

Turbine Supplier CompleTeS Team

As demand for alternative energy sources increases, an independent developer
has finished cobbling together a team of energy producers, suppliers, and
engineers to test a novel semisubmersible platform that promises lower costs
in producing wind energy from deepwater sites far offshore. The lightweight
steel platform incorporates three columns for a relatively low draft but its
dynamic stability comes from horizontal plates attached to the bottom of the
columns and a secondary hull trim system that distributes ballast water among
the columns as needed. Like other floating platforms, it will be tethered to the
ocean floor with four chain and steel cable mooring lines.
Called Windfloat, the estimated $23-million project will incorporate a
67 m hub-height, v80 2.0 MW wind turbine from Danish supplier Vestas
Wind Systems A/S. The tower will be fitted into one of the 8-m-diameter platform columns during fabrication on shore. In late summer it is scheduled to be
towed to its production site five kilometers off the coast of Portugal in waters
approximately 43 m deep.
Dominique Roddier, chief technology officer for Seattle-based Principle
Power, Inc., says the concept provides a sea change in offshore platforms.

28

JULY-AUGUST 2011

Principal Power is teaming with Portuguese utility Energias de Portugal, fabricator A. Silva Matos, Vestas and others on the pilot project. If it proves successful
over a 12-month monitoring period, developers plan an eventual commercial
wind farm up to 150MW capacity to feed the Portuguese grid from batteries of
wind turbines that could be sized at 5 MW apiece.
The project is the first step toward economically tapping deepwater sites,
says Roddier. Shallow waters of 30 m or less allow developers to sink foundations in the seabed. But those sites are either rapidly being developed in Europe
or are being challenged in the U.S. Most objections are tied to visualspeople
dont want to see the turbines on the horizon.

CuTTing CoSTS in Deep WaTer

Going into deep water where the machines cannot be seen from shore eliminates
that problem, but it also increases costs. Oil and gas rigs require very deep hulls
to maintain stability, limiting their placement to water deeper than 120 m, says
Roddier. Tension-leg platforms rely on cables anchored to a foundation in the
seabed to maintain stability. But preparing the sea bottom for the anchorages
also is costly. A semisubmersible rig offers advantages: It can be fabricated on
shore in controlled settings where quality is more easily assured and towed to its
site, eliminating the need for expensive construction barges and marine cranes.
StatoilHydro, a unit of Norwegian energy firm Statoil, in 2009 successfully
floated a 2.3-MW wind turbine and positioned it in 220-m-deep water in the
North Sea. Its spar type foundation, however, is a 100-m-long steel cylinder
that was fabricated in a Norwegian shipyard and towed horizontally into a fjord
where it righted by filling it with water and rock. Two floating cranes installed
the wind tower and turbine before it was towed to its production site for a two-

year test. Total cost is $72 million, according to Statoil.

But reducing the size also reduces costs, points out Roddier. The Windfloat
platforms columns are spaced approximately 40 m apart and connected with
trusses. It has a draft of less than 20 m. Dynamic stability is provided by the
water entrapment heave plates fixed to the bottom of the columns and static
water ballast. Additionally, a secondary hull trim system maximizes the energy
production of the wind turbine. If there is a significant change in wind speed
or direction, it moves [ballast] water from one tank to another. It keeps the
mean position of the tower vertical, says Roddier.
He also says deepwater sites are attractive because wind speeds are higher
on average and more consistent, with less significant changes in speed on waters
farther offshore.
EDP was drawn to the concept because of the Portuguese governments
commitment to renewable energy. Officials say an offshore wind program will
ensure the utility meets or exceeds its goal to maintain a 20% renewable energy

generation capacity. Vestas officals also are intrigued. The Windfloat pilot is using Vestass proven v80 2.0 MW wind turbine but Roddier says the platform is
to be designed for larger 5-MW machines when commercial production begins.
Vestas recently unveiled an even larger 7-MW turbine with three 80-m-long
rotors. Officials say it is designed for waters in northern Europe.
Roddier is convinced development will move to deeper waters as other
countries enter the market. He and others point out that France, along with
Portugal, offer limited shallow-water development. Japans ocean bottom
plunges quickly to depths greater than 50 m. In the U.S., the Department of
Interior on April 19 approved construction of a controversial wind-power development in Nantucket Sound after years of debate and legal wrangling. But
the future is in deeper water. Principle Power also is researching the feasibility of
including a wave energy device along with the wind machine on the Windfloat.
The U.S. Department of Energy has provided $750,000 in grants to develop
the marriage. Reprinted with permission:ASME.org, May 2, 2011 y

from 1/2 lb. up to 700 lbs. With its on-site laboratory, every heat treat
process receives chemical analysis. Wolf Steel also provides physical
certification, magnetic, particle, and radiography testing; all of which
performed on-site.
Ulven Forging machined the specialized cast end fittings of
the sockets Wolf Steel Foundry produced for the project. Since
hammering out their first shackle for a logging company in 1971,
Ulven Forging evolved from open die forging, gradually adding closed
die hammer forging, press forging, and upset forging. Officially rated
one of the most versatile forge shops in the U.S., Ulven Forging is one
of the companies comprising the Ulven family, which include a steel
foundry, a CNC (Computer Numerical Control) machining facility,
and three companies with proprietary product lines for construction
and related industries.

The operation at Ulven Forging uses open die forging to produce

larger-size products, as well as prototypes, and short-run quantities.
Closed die hammers are used to produce longer runs of forgings
ranging in weight from 0.5 to 100 lb. (Ulvens closed die business
first exceeded its open die volume in 1996.) Press forging is used for
medium- to high-volume production runs, and is set up with automatic
bar feed systems and induction heating, with upset forging used for
both low- to high-volume runs.
In Ulvens practice, parts are forged in a horizontal position where
the work piece is gripped between two grooved dies and deformed by
a heading die that exerts force to the end of the stock. Examples of
upset forgings include rod ends, axles, eye bolts, and shafts. Ulvens
CNC division offers both lathe and mill CNC operations, and manual
machining as well.
All the wire rope for the Tulsa Watershed project was produced
by Loos & Co. Inc., a Pomfret, Connecticut-based independent
manufacturer of a variety of wire, aircraft cable, and wire rope used in a
wide range of applications.
Pre-stretching, load testing, and cable assembly was completed by
independent Cascade Rigging Inc. of Clackamas, Oregon. In addition
to assisting in fabrication of wire rope assemblies, Cascade is also a
wholesale supplier of wire rope, rigging, and related hardware.
Its pretty phenomenal, Cascade Rigging President Bob Cushman
stated in the HydroWorld.com article. Eleven dams is a big number.
Severson said field verification work comprised a sizeable amount of
his duties related to the USACE contract.
I personally went to all of the dams, Severson is quoted as saying
in a HydroWorld.com article. Once the dam personnel interviews were
complete, all the drawings were checked and photographed and the
dam inspections were finalized, Houston Structures then reproduced all
the components in CAD and went through a drawing check off routine
with the Corps of Engineers. y

As you may be aware, ASME B30.9 (Slings) and ASME B30.26 (Rigging
Hardware) require that the users of slings and rigging hardware be trained.
And now we have the new OSHA Subpart CC-Crane and Derrick in Construction standard 1926.1400 that requires a Qualified Rigger in several
applications. Here are a few rigging questions to test your knowledge.
1. which ASME standard addresses personnel
lifting systems?
a. ASME B30.9
b. ASME B30.10
c. ASME B30.23
d. ASME B30.26
2. which of the following rigging blocks is
included in ASME B30.26?
a. Mobile and
Bridge Crane
Blocks
b. Detachable
rigging blocks for
lifting purposes
only
c. Detachable
rigging blocks
for load handling
activities
d. Fixed rigging blocks for load handling
activities
3. ASME B30.10 (2009) requires manufacturers
identification and rated load identification to be forged, cast or die stamped
on the hook?
a. True
b. False

4. The minimum horizontal sling angle at the

load when using a hook at the top of the rigging
triangle to collect the slings would be? (Assumes
CoG in the middle)
a. 45 Degrees
b. 90 Degrees
c. 120 Degrees
d. None of the above
5. if the application required a two leg wire rope
sling assembly with Crosby sorting hooks (wLL of
2 tons per hook) at the connection points on the
load, working at 30 degree horizontal sling angles,
what could the maximum weight to be lifted be?
a. 1 ton
b. 2 tons
c. 3.5 tons
d. 4 tons
6. oSHA 1926.1400 requires a Qualified
rigger when?
a. Anytime a load is lifted on a construction
job site
b. During the assembly and disassembly of
cranes
c. When employees are engaged in hooking,
unhooking or guiding the load and are within
the fall zone
d. Any time load exceeds 2,000 pounds
