Proud to be your new President


I would like to introduce myself to the members and readers of the GTMA News as the recently elected President of GTMA and to say how proud I am to be in this position having served on the GTMA Board for the last 12 years. Since our last edition in March, GTMA has been continuing to conduct our poll of over 2500 engineering companies to establish the size and make up of the UK tool-making industry. Companies have provided solid and substantial information about their capabilities and the industry sectors in which they are involved. We have also hosted a series of industry-led workshops around the country with GTMA members to discuss the current situation, explore strategies to take the UK tooling industry forward and consider how business prospects for our industry can be improved. GTMA understands the need for, and every chance it sees engages in, raising the profile of our industry to the manufacturers, particularly as we see more and more companies returning manufacturing to UK shores. This is an opportunity members should embrace, together with the need to become more competitive and responsive to change and technology. Speaking of technology, as we go to press we are involved in our fifth Emerging Technologies business conference. These popular, well attended events provide a golden opportunity for visitors to learn about the latest technologies across the whole manufacturing process and to see how their practical application can give them a competitive business advantage. In October over 35 GTMA inspection and measurement member companies will be exhibiting their products and services at the sixth Make Measurement Matter Roadshow at CEME. Exhibitors will be displaying their co-ordinate measuring machines and portable measuring devices, process control and software solutions, as well as the all important technical supporting services of leading metrology and calibration suppliers. The event also features top class speakers from BAE, Rolls Royce and NPL. All member companies can benefit from this roadshow. Why? Face it, wherever you are in the supply chain, when youve made something you need to check if it meets the spec! This is an opportunity not to be missed. Continuing our theme of showcasing manufacturing excellence in member companies this issue is highlighting Precision Machining and Press Tool companies who all benefit from membership of GTMA. New initiative to help members win big business


Tooling Alliance groups to target OEMs and Tier 1s
GTMA has launched a new initiative supported by Peter Barnes, who is acting as Tooling Resource Director for GTMA, to help members win business with some of the UK's major OEM and Tier 1 companies. With the working title Tooling Alliance, the move is designed to bring together member companies as part of a supply team or Alliance able to pitch for jobs they would never be able to do on their own. Unique to the initiative is that it is the GTMA team which will go out and win the business with presentations to prospects made by a skilled presenter with the technical supplier team in support. An initial workshop to introduce the idea to members in early September attracted 50

delegates and as we went to Press the first Tooling Alliance Group was being set up. It involves 10 companies and GTMA will now begin matching the skills and expertise to possible projects in specific sectors. It will then go in and discuss projects with the targets. The initiative is strongly focused on helping OEMs and Tier 1 buyers and part of the process is to audit Alliance companies in areas such as traceability. Benefits for the customer, says GTMA CEO Julia Moore, include the ability for the Tooling Alliance groups to become involved in design development bringing their knowledge of the tool into the concept stage of design where 80% of manufacturing cost is determined.

Tooling Alliance groups can reduce product product cycle times by eliminating waste, improved product development co-ordination, inventory reduction and joint Failure Mode Effects Analysis (FEMA), she said. Profit improvements for the first year for one customer and moulder, for one product, come from cutting lead time by a week, commissioning time by one week, reduced scrap, and productivity gains of 10%. These are viewed as minimum savings. Over-riding these however is that once the Alliance has successfully worked together the aim is that they continue to do so.

CRDM helps treat hereditary syndrome


>>> CRDM has been involved in a new ground breaking solution for Marfan syndrome, a hereditary medical condition that affects 12,000 people across the UK.
The syndrome is a disorder of the bodys structural tissues due to a deficiency in fibrillin - a structural protein fibre. It can affect many areas of the body, including the aorta the main arterial conduit from the heart. CRDM worked with Tal Golesworthy, the founder and technical director at Exstent, a sufferer himself who realised that if the aorta is only weak in tensile strength in the wall, the solution could be an external support with a bespoke sleeve. The result is EARS (External Aortic Root Support), a sleeve manufactured using magnetic resonance imaging, computeraided design and rapid prototyping. As he developed the project Tal contacted Imperial College, who called in CRDM as it knows of its unmatched expertise in RP and its strong commitment to innovation. CRDM then converted the CAD stl files into solid polymeric formers for manufacture of the EARS implants. Each implant needs to be unique and distinctively identifiable and CRDM has solved this problem by carrying out an alphanumeric recessed text process situated on a non-morphologically sensitive part of the former. To date, 24 patients including

Knee implant is innovative


An innovative start-tofinish process for manufacturing titanium tibial trays for surgical knee implants has been unveiled by GTMA members GF AgieCharmilles and EOS Electro Optical Systems. The machine tool firm and additive manufacturing machine builder are co-operating on the venture, which was first seen at the IMTS exhibition in Chicago in September. The process starts with an FEA/CAD design, developed using medical software, of a lightweight, strong tibial tray. The parts complex geometry combines variable pore sizes on one side to promote osseointegration with a smooth surface on the other to support the loads on the tibia. An EOSINT M 280 direct metal laser-sintering system automatically builds the component from titanium powder, layer by layer, to produce a near-net-shape

Survey moves on
Over 2,600 companies have now been contacted as part of the GTMA's UK Toolmaking Survey 2012, the first such detailed look at the sector for over a decade. Final calls are being made as we went to Press and the numbers declining participation or due for call back is just 8%. Work on analysing the responses will begin shortly with the final report due out early in the new year.

New President backs Manufacturing Resource Centre


This year's annual meeting coincided with the GTMA's 70th anniversary dinner at the Nailcote Hall, Coventry. A special guest was John Boneham of Boneham & Turner, the association's longest serving company which joined on July 2, 1943. GTMA CEO Julia Moore said: It was delightful to welcome John and pay tribute to the work of his company in our industry over all these years. ask the questions that many others dont think of, as well as the knack to quickly cut to the crux of an issue. He is passionate about the associations supply chain initiative, the Manufacturing Resource Centre (MRC), and looks forward to its ongoing development. The MRC considers every step of the supply chain as a value adding opportunity. This is a route to a more engaged interface between the customer and GTMA members supplying specialist support services and expertise. Initiatives such as this, the recently introduced interactive website and the commercialisation of the EU technology project Incremental Sheetmetal Forming (ISF), will all help the association retain its members and attract new ones, said Geoff. The GTMAs strap line is Supporting Manufacturing Excellence, he noted. It is no coincidence that SME features in there. It still fires me up, he says. My goal is for us all every part of the manufacturing industry to get better at what we do.

At 25, he was manager of a high pressure sub-contract toolroom; at 29 went into partnership forming a mould toolmaking company in Plymouth; and five years later in 1991 set up B K Tooling in Hertfordshire as a plastic mould toolmaking and moulding service, where he is developing a rapid tooling system which he sees as important for the future of UK toolmaking. He is strongly committed to promoting training of the next generations of UK toolmakers.

The event also saw a new President, Geoff Highley, and two new Board members: Jon Rackley and Bob Tunks. Tribute was paid to outgoing President Alan Pearce of SGS Carbide (UK) for all his work during his three years in office. Geoff Highley: Geoff was previously General Manager at McLaren Racing for nine years, and before that worked in various divisions of BAe. His background allows him to bring a different perspective to the GTMA. As he points out: Although I did run a toolroom at BAe, I have not worked as a toolmaker, or even within an SME. New award goes to an award winner !


Craftsman Tools' Design Engineer David Boothroyd presented the Cyril Johnson Memorial Award at the GTMA's 70th Anniversary Dinner and AGM at Nailcote Hall, Coventry in June. The award winner was Michael Clack of Thomas Keating Ltd in recognition of his achievements and dedication to both Thomas Keating and the engineering industry as a whole. The Cyril Johnson memorial award has been established in recognition of the outstanding contribution by the late Cyril Johnson to the precision engineering industry. Cyril was a founding partner of Craftsman Tools in 1953 and led the company for more than 40 years. He contributed greatly to the precision engineering industry and the GTMA. Under his guidance, the company grew substantially and has been at the forefront of work and toolholding technology throughout its almost 60 year history. Michael Clack is an outstanding toolmaker with wide technical versatility covering press tools, moulds, jigs and fixtures. He joined Thomas Keating as an apprentice in 1970, and has been a Director since 2003. Among many achievements he manages a steady stream of precision machine tools, maintains the ISO 9000 accreditation, and is responsible for recruitment and apprentices. Michael is closely involved in the company's export-led instrumentation products including for the world's largest ground-based telescope project which led to a Queen's Award for Enterprise in her Jubilee year.

Racing bike system gets international approval


Hexagon Metrology has created the ROMER Bike Measurement System, a mobile 3D measurement solution fully approved by the International Cycling Union (UCI) for the measurement of bike frames at racing events. The system is based on Hexagon Metrologys portable measuring arm, the ROMER Absolute Arm with integrated laser scanner, and was developed in collaboration with the Laboratory of Polymer and Composite Technology (LTC) at the Swiss Federal Institute of Technology (EPFL). The system includes 3D inspection software and is configured for user independent non-contact measurement of bike frame geometry, ensuring total transparency and stability in professional bike racing. During measurement the integrated laser scanner collects 30,000 3D points off the frame every second, allowing the user to create a highly accurate 3D model of the frame itself. The

user can measure an entire bike frame, compare it to its respective CAD model and generate a final measurement report in less than ten minutes. An electrode-led design process has become the focus for Dorset-based BWP Technical Services, part of the Erodex (UK) Group. BWP specialises in project managing a one-stop shop solution from design to manufacture of work-holding and lifting solutions for complex and precision parts, especially in the aerospace sector. Too many companies, it says, make the mistake of having a tooling-led approach to the design process for EDM, rather than an electrode-led design process. The design and performance efficiencies of electrodes are too often sacrificed because the holders are designed first, said BWP Director, John Rolinson. The key is to design the electrode first, then design the holder to correctly fit the electrode with a dedicated tooling solution. It is the electrode that does the work, and is process critical not the holder. This process, combined with

approved toolmakers and guidance from Erodex which is one of the market leaders in EDM electrodes for aerospace applications, is the key to success. Why the energy sector likes Craftsman's 300,000 investment ...


Precision Engineers Craftsman Tools has invested 300,000 in extending its Otley design and manufacturing facility. The investment has so far added four new jobs, taking the skilled workforce to over 60, with two further apprentices joining the company this year. A leader in the tool-holding and work-holding markets, Craftsman has added an additional 5000 sq ft to the shop floor, allowing existing space to be used as a dedicated apprentice training area and creating room for a new Doosan DBC110S horizontal boring machine. This provides a substantial increase in production capacity and is already generating significant interest from companies in the oil, gas and power generation sectors. The new machine enables further development of Craftsmans zero-point fixture systems, increasing the size of parts that can be machined. Existing work-holding ranges are currently experiencing increased interest from a number of high profile UK and overseas customers. Further efficiencies are being realised at the West Yorkshire base with the installation of a new and automated vertical storage system. Meanwhile, investment continues at Craftsmans Chevin Tools operation in Chicago, essentially a sales and distribution centre for products designed and manufactured in Otley. The company are specialist press tool makers so whether it is for automotive body sides, a class 'A' panel for interior running boards or dashboards, or even the front strutted case for the latest medium range aircraft, Cube Precision has the experience and knowledge. Another leading company is Accura Geometric which recently added 2.5metre surface grinding to its varied list of manufacturing capabilities

which includes 5axis machining, large milling, EDM and component prototyping. The ability to provide all this inhouse has seen it expand its traditional offering of press tool manufacture into new sectors including the chemical, motor sport and power generation industries, taking employee numbers above 70. Quality at the heart of Stocdon's premier line


Tooling specialists Stocdon Limited of Cheltenham is a GTMA company offering Europes premier line of precision thread gauges - over 70,000 items, from stock. It can deliver more than 7,000 different thread dimensions and tolerances, covering all kinds of threads from 1 to 250 mm diameter. All are high precision and have enormous resistance to wear. Going one step further, the development of MultiCheck dramatically cuts the time to check threads over a specified depth by measurement with a depth gauge. It has a depth measuring sleeve which is screwed in and the depth up to 3 x nominal thread diameter can be easily read off the sleeve. Also available is a Vernier MultiCheck with 0.1mm resolution, and a digital readout MultiCheck with 0.01mm. Another great product is its extremely hard-wearing line of TiCN coated, calibrated HSS Thread Plug Limit gauges which are the choice for 10 x gauge life. It has excellent anti-friction properties, and reduces checking. Stocdon are sole UK agents for JBO of Germany which has been providing tooling for over 70 years and successfully making high quality thread gauges. All JBO thread gauges come calibrated and certified by DKD (UKAS). Continual development of grinding and lapping techniques has resulted in above-average surface finish of the thread flanks, so JBO thread gauges are particularly good because of their high precision and enormous resistance to wear. The bottom line is quality. The attraction for Stocdon is that, as with all of its tooling, it knows quality is top priority for manufacturers such as JBO, and so can safely assure its customers they are purchasing cost-effective, problem-free equipment. JBO-manufactured gauges conform to national and international standards. Inspection and documentation are carried out at high-tech measuring machines in climate-controlled conditions separately from production. Emerging Technologies that give competitive advantage


Another sucessful GTMA Emerging Technologies event was held at Delcam's facilities in Birmingham on September 19 with the focus on new technologies in manufacturing that can provide a competitive edge. Keynote speaker was 'growth' entrepreneur Mike Smith, CEO of Bromford Industries, who spoke on How an SME can be successful at pitching for a multi-million $US contract. Bromford Industries was formed in 2009 out of a management buy out funded by Darwin Private Equity and is a privately owned enterprise trading on a global basis serving the aerospace market. Through their expertise, Mike and his board of directors, have provided a strong platform for growth in the company and have succeeded well in the acquisition of businesses, investment in machining and wins of major contracts. Mike has held various senior roles in manufacturing based businesses, covering brown goods, white goods, automotive and aerospace. He sits on the board of the CBI council; is an Ambassador of the STEM program; and is passionate about investing and supporting young people into apprenticeship programs, harnessing fresh new talent into his business.

Machine Vision in The Production Environment Brian Castelino, MD, Machine Vision Technology. In a very hands-on presentation Brian demonstrated live a machine vision system to demystify the technology and give examples of its use. Brian is one of the most experienced people in the UK in the field having been involved in the technology since it emerged here in 1985. Today, it is found throughout industry performing high speed inspection and non contact measurement. Yarn splicers and the composites industry Graham Waters, GTW Developments Group. In the textile industry yarns need to be joined together at some stage of production and traditionally were knotted. Now pneumatic yarn splicers are virtually universal in textiles to make joints which are smooth, strong, and unobtrusive. But pneumatic splicers are largely unknown in the composites supply chain. Graham looked at the problems and how new splicers have been developed for composites. Vortex Machine DNA Steve Creron, Delcam Steve, now responsible for all UK sales activities for Delcam, joined the company in 1985 and toured the UK as part of the then DTI sponsored road show promoting CADCAM to UK industry for two years. Prior to that he was with General Motors. He was part of the management team that purchased Delcam from the Delta group in 1989 and was appointed General Manager in 2008. His presentation covered Vortex high-speed roughing.

A Global Perspective on the uptake of DMLS for Production Tooling Stuart Jackson, UK Manager, EOS Electro Optical Systems Although DMLS (Direct Metal Laser Sintering) Tooling has been around for many years uptake has varied greatly. Stuart showed why and where DMLS has succeeded, and gave a future perspective of expected growth and technical developments. Laser sintering is the key technology for e-Manufacturing, the fast, flexible and cost-effective production of parts directly from electronic data.

Resource-efficient high value net-shape manufacturing using powders Dr Moataz Attallah, lecturer in advanced materials processing at the School of Metallurgy and Materials, University of Birmingham. The use of powders is a resource-efficient approach to produce complex net-shape structures, with potentially low buy-to-fly ratios and much reduced materials waste. compared to other manufacturing processes. Challenges of net-shape manufacturing include improving productivity to produce high throughput technologies, securing the supply chains for powders, and the development of process modelling capabilities. Dr Attallah summarised the key issues.

Research and Technology Developments in the Machining and Advanced Aerospace Materials Dr Sein Leung Soo, School of Mechanical Engineering Leung is currently Head of the Machining Research Group at Birmingham University, which is widely regarded as a centre of excellence in its field. He explained how engineering materials used in high performance aerospace applications such as gas turbine engines and aircraft structures are typically characterised by advanced physical/mechanical properties such as high strength to weight ratios, large stiffness modulus or the ability to operate under extreme temperatures and loads. Despite aspirations for netshape manufacturing, machining operations remains a key process for both roughing and finishing of components in aerospace. The presentation gave an overview of current research into the challenges associated with the machining of advanced aerospace materials such as nickel based super alloys, titanium alloys and carbon fibre composites from the perspective of workpiece integrity. Some of the latest developments in new innovative processes to improve machining efficiency and flexibility were also covered.

Preserving a National Treasure

Daniel Lainchbury, Physical Digital The presentation dealt with the 3D scanning of the last remaining Mk11a Spitfire that saw service in the Battle of Britain: How the company conducted the scan, the processes involved in scanning such a large object, and downstream applications for the data (See GTMA Issue 1/2012). The company was called in by Amalgam Fine Model Cars who needed the digital data to create a highly accurate scale model. Physical Digital used a combination of photogrammetry and three systems which were used to capture the data: GOM TRITOP, GOM ATSO and GOM Touch Probe.

Auto event hears appeal to 'support the supply chain'


GTMA and member company Vero Software co-hosted a sheet metal event for the automotive industry in July, featuring advances in materials and processes from right across the supply chain. The event was held at the Coventry factory of another GTMA member, Agie Charmilles which is a supplier to the British Formula One manufacturer Lotus F1 team. It was James Robinson from Lotus who gave the keynote presentation in which he looked at challenges for the future. He also detailed the teams close working relationship with Agie Charmilles since 1997. Lotus leases 10 Agie machines wire EDM, EDM machining centres and mills updating them every three years, to machine around 60,000 parts a year. Lotus will be taking delivery of six 5-axis multipalette machines shortly. GTMA Chief Executive Julia Moore told delegates the UK motor industry employs around 135,000 people. Car manufacturers, she said, need to support and nurture the supply chain, and the GTMAs Manufacturing Resource Centre provided a focal point for taking the supply chain to them, and demonstrating that toolmakers provide good quality products, on time. Delegates learned how VISI Modelling from Vero Software, combats springback, where residual stress after a bending operation causes the sheet metal to spring out of shape due to the material elasticity. Trevor Dutton, of Dutton Simulation (see pages 30-31) said this was critical for components such as outer panels on vehicles. Springback causes geometrical fit and function problems, along with cosmetic flaws.

With the event held at Agie Charmilles Technology Centre, the machine toolmakers Product Manager Steve Burrows said the main benefits of the linear motor technology which features in their machines, are accuracy, surface finish, and repeatability. We have seen a ten-fold improvement in surface finish over two years, with linear motors. Dr Per Hansson, SSABs Tooling Product Manager, said die making manufacturing time had been reduced by 32% using pre-hardened tool steel. He gave an example where pre-hardened tool steel was used to make the tools for the stamping of 1.8mm 600DP, and the tool manufacturing time was reduced by two weeks.

Vero Marketing Manager Marc Freebrey demonstrated VISI tools which compensate the original CAD geometry by a precise amount at pre-production stage to achieve the desired form. These steps use the difference between the original CAD data and the mesh analysis to change the relevant parts of the geometry to adequately compensate for springback once production starts. ISF is also popular for repairs in aftermarkets, architectural features, signage, personalised or customised products and medical plate inserts. SMIRT software, from Vero is a manufacturing process management tool designed specifically for the Die Build stamping industry. Cosimo Galante showed how it integrates with design data giving an effortless and clear 3D representation, reducing errors, leading to overall improved data management. Best practices are captured and made available as a template for use in future projects. The event was rounded off by Mike Richards, Managing Director of press toolmaker Accura Geometric. In his overview of the toolmaking industry, he said the sector was now in a positive period of high activity, after ten years of UK manufacturing outsourcing presswork, which saw toolmaker numbers reduced by 60%. How to save money in Auto


Dutton shows savings of five or six figures on a single panel
Trevor Dutton, founder of Dutton Simulation, presented the latest methods for sheet metal cost estimation and optimisation at the GTMA automotive event in Coventry. He told delegates how computer-aided costing and process planning systems can give five or six figure savings on a single body-in-white panel over the vehicle lifetime. Dutton, with its partner Forming Technologies, is a leader in sheet metal cost estimation and optimisation. especially in the automotive sector where the company works with major OEMs such as Honda in Swindon, through to individual tool designers who need to determine a blank size for a tool. Modular Approach Trevor demonstrated how FTI's FormingSuite is used. It is fully integrated software with a modular approach depending on requirements within a single user interface. He showed how FTI'S FASTBLANK and BLANKNEST/PROGNEST systems can be combined with layout editing to determine not just the optimal material usage for a part but also how, by editing the layout and identifying critical nesting points, the yield can actually be increased. Just a few millimetres adjustment can give the five or six figure savings on a single body-in-white panel over the vehicle lifetime. And as a typical car might have 350 sheet metal parts (20 outer panels, 20 inner panels, 150 structural and 160 small parts) overall cost savings can be enormous. Now, with FTIs latest option ProcessPlanner benefits can be even greater as this goes to the next stage by developing a process for the part. It ulti-

Getting it right at the start influences costs enormously and Trevor emphasised the importance of upfront analysis to optimise cost, manufacturing and product function. In the presentation Trevor looked in detail at blank development, where special blank prediction software calculates the minimum blank size from a 3D CAD model. The method is fast, accurate and widely adopted throughout industry. The best material yield for sheared blanks, nested coil or progression strip layouts are calculated using blank nesting and progressive die nesting software. A key issue with the method is that material cost is based on CAD only. It confirms programme budgets at each gateway, and provides reliable benchmarks to review supplier quotes. While raw material dominates the Total Part Cost, both Process and Tooling costs are also needed: Process Cost takes account of the number of operations to make the part and factors such as whether manual or automated press facilities will be used. Tooling Cost calculations are based on size, number required, type (direct vs cam operations) and other factors such as location. ProcessPlanner uses process templates based on legacy methods. All features must be assigned to an operation and tool

development process. FASTFORM Multistage allows upfront analysis of parts that are not formed in a single operation: the system needs to track strains between operations, and develop trim lines between forms. The FTI Multistage solver produces fast solutions allowing an iterative approach to process design. Solution times for complete sequences can be under one minute. At a later stage, incremental analysis become more important. FTI FAST Incremental stamping analysis (e.g., based on LSDYNA) is the most accurate simulation tool but requires tool design data to operate particularly for wrinkling prediction. Therefore a method is needed to automate tool creation from final form geometry, and Dutton uses the Auto Generate function in FAST Incremental for this. Part tool geometry is created including punch, blankholder and die. Simplified user interfaces enable non FEA specialists to apply the method as there is minimal effort to create required input data. Benefits of this modular approach include early analysis of part formability using inverse methods for fastest calculation, as well as the ability to use incremental methods earlier in the tool development phase. Springback Compensation Incremental solutions, said Trevor, also allows Dutton to consider one of the biggest remaining challenges springback calculation and, especially, tool compensation for springback. Springback causes geometrical fit and function problems but also causes cosmetic problems which are critical for outer panels. By calculating the deviation from the required shape we can apply this in reverse to correct the tool, he said. The method is iterative and once prediction is within tolerance we can map the modified CAE model to the CAD data. www.duttonsimulation.com

cost calculations are again - based on CAD data only. The system offers customisable cost formulas and reports. Part cost data reports are used as benchmarks to check part cost vs. budget for each part and these highlight outliers for further analysis. Reliable benchmarks like these help to review quotes from suppliers. Cost contours Every part, of course, has critical nest points which control the pitch and width dimensions. Optimising the shape (contact) of these points yields higher material use, and if engineering changes are made, it is very important to know if the changes are in the free material zone or at a critical nest point. Trevor showed how cost contours are used to highlight critical contact points for part modifications to save material with these contours on both the blank and the part. Once again a key benefit is that the cost optimisation is based on CAD data. The information flow of the system not only improves material use and design efficiency but also gives immediate feedback to part design. Automated Material Utilisation Analysis takes place by exporting from the vehicle model data the part geometry (batch process from V5 to IGES) to the FTI costing system. This checks design efficiency and when it is not acceptable the parts are reviewed using the FTI CostOptimizer in Catia V5. Part

changes to improve efficiency are identified and the changes confirmed as acceptable for all functions. Only then is the design database updated. Forming Feasibility Trevor also explained methods used for upfront analysis to establish manufacturing feasibility. This covered issues including: Formability Splitting Wrinkling/Loose Material Excessive Thinning Processing Trimming & Piercing considerations Number and type of forming operations required and Forming force required Depth of Draw Dimensional Control (Springback Compensation) The full feasibility assessment, therefore, requires consideration not only of the geometry and material but also the intended manufacturing route (press line size and force constraints, number of forming stations, etc). In the presentation Trevor looked in more detail at 'Formability' where FASTFORM formability analysis software is used. Failure criteria on a Forming Limit Diagram show the effect of thinning of material, highlighting when wrinkling limits are exceeded and where there would be splits. Cloned at a touch Proto Labs really was key to success


GTMA member Proto Labs has been involved in bringing to the mainstream automotive market car keys cloned at a touch. The concept has been devised by Birmingham-based 1st Call Lockouts Limited a traditional locksmith company which has entered the automotive locksmith market. The companys latest plan to tap into a new revenue stream provided some very different challenges. Most modern car keys feature an electronic coded chip (transponder) and a lost or stolen car key requires far more than a trip to the local key-cutter. 1st Call planned to offer the market a quick and cost-effective method of programming these transponders without an expensive visit to the car dealer. 1st Calls solution is called TouchClone: keys cloned at a touch. Essentially, the product is a merger of technologies incorporating a traditional transponder, an electronic reader, and a cloning device. This three-in-one functionality makes TouchClone unique; its cost is less than half that of existing technologies. A big challenge in manufacturing was to design a suitable enclosure. Investors wanted to see and feel prototype products made from real engineering materials, rather than those used in RP processes. 1st Call Lockouts called in product design agengy Nebulem, and it was Nebulem which developed a design with some key elements 1st Call wanted. These included a tablet format currently popular for portable PC devices; smooth edges and rounded corners so it was easy to hold; and ability to have the products name in large letters on the front cover (beneath the screen). Fortunately Nebulem has worked with Proto Labs before and when it completed the design concept it was passed to Proto Labs. Using the companys Firstcut ultrafast, CNC machining service, two prototypes were produced in nylon. Such was the accuracy of the machined samples that we were able to use the prototype covers to scrutinise the entire product design very closely, says Michael Hims, Project Manager at 1st Call Lockouts.

Proto Labs design reviewing system also played a very important part in the early stages of the design process. Credited by Nebulem as getting everyone on the same page, the company claimed it worked extremely well throughout the TouchClone development phase and allowed the project to be managed simply from start to finish. Nebulem, which has a history of successful collaboration with Proto Labs, says it acts as a vital link between clients and Proto Labs services where projects require product design expertise. Cube's 300,000 investment responds to auto growth


Cube Precision Engineering is expanding after seeing a surge in its automotive business. It recently invested in a 300,000 CNC milling machine Hurco DCX32 with a 3.2 metre by 2.2 metre capacity. It was purchased with the help of a Regional Growth Fund grant of 35 per cent. Cube manufactures press tools and components, selling mainly to the defence and automotive industries, but also into aerospace. Managing Director Neil Clifton said: Right now manufacturing is buoyant. We are doing very well, particularly in automotive and defence. We are currently making a lot of tools for German customers whose parts then come back to the UK for the likes of Land Rover, Honda and BMW. The new equipment means smoother production, particularly as its integrated tool changer helps us work 24 hours a day and complements our shift patterns Neil added. The 35 employee firm had a turnover of 3.1 million last year and expects that to rise to 3.5 million in 2012. The Hurco investment will see five new employees taken on two machinists, two tool makers and a CAD/CAM operator. On the defence side, the work of Cube, established in 2009, involves products for engines, wings and interiors. It recently completed projects on the Rolls-Royce BR725 engine, and A350 Airbus planes as well as the machining content on the recently overhauled CVR(T) personnel carriers. Although aerospace/defence and automotive are its core industries, 20 per cent of revenue comes from a variety of other sources including: production of tooling for the low volume-high value furniture industry; machining for engine protection systems in trains; and machining of items for ultra-precise measuring equipment including for Formula One teams. www.cubeprecision.com

2012 Roadshow is focal point for technology transfer
This year's Make Measurement Matter road show is again a sell out with over 35 of the top UK inspection and metrology companies exhibiting successful engineering solutions for current and future demands of all industry sectors. The event on Oct 17 at the Centre for Engineering and Manufacturing Excellence (CEME), Rainham, Essex, is the sixth hosted by the GTMA and, once again, says CEO Julia Moore, is providing a focal point for a technology transfer from the science of measurement into the most demanding manufacturing environments. Visitors can gain first-hand knowledge from leading industry and academia key note speakers. These include Philip Bamforth, Measurement Manager, Rolls-Royce plc. He is responsible for leading the measurement and inspection community across the RollsRoyce global manufacturing business, principally focused on: Technology development and deployment Standards & inspection quality systems, and External networks, partnerships and suppliers. Also at the event is Mark Thomas, Principal Instrumentation Engineer, BAE Systems - Submarine Solutions, who will be speaking about measurement within Large Scale Manufacturing; and from academia will be Graham Machin, Head, Temperature Standards, NPL Fellow. Graham joined the Temperature Group at NPL in 1991, after completing his DPhil at the University of Oxford on the Physics of Compact Stellar Binary Systems. He has published more than 100 papers on temperature related issues and has given numerous invited lectures around the world. He has twice worked as an invited guest researcher at NMIJ (Japan) and also at NIM (China). He is also the NPL representative on the BIPM Consultative Committee for Thermometry (CCT), chair of the CCT working group on radiation thermometry and a member of the CCT taskforce for the Kelvin redefinition and CCT working group on temperature scales. He is also NPLs representative on Euramet TC Thermometry, chair of TCT strategy group and member of the Euramet TCT cmc review group. Radical solution on show by Renishaw


Renishaw will exhibit its new line of versatile gauges at Make Measurement Matter. Visitors will see live demonstrations of Renishaws Equator gauging system, which is a radical alternative to traditional gauging systems. Demonstrations will highlight inspection and reverse engineering upgrades
Delcam will demonstrate the 2012 R2 version of its PowerINSPECT software for inspection and reverse engineering at Make Measurement Matter. This new release includes enhancements to its inspection capabilities and further developments of its reverse engineering functionality, including an expansion of the Digitised Curves option to create a powerful re-engineering and modelling tool. A new module is also now available that allows PowerINSPECT to create efficient inspection sequences for use on dual-column CNC coordinatemeasuring machines. This continues the drive to make PowerINSPECT the preferred inspection software for all types of metrology equipment. Inspection improvements include a simplified procedure to quickly calibrate the probe assembly by probing a single point anywhere in the measuring envelope; an offset-alignment method that aligns the part with the CMM axes while setting the position with a single point measurement; and extra point-cloud options to make it easier to modify and reuse digitised curves and points. There are options to edit, delete and resume measurement of the points and curves. The automated section-measurement functionality, previously only available in the PowerINSPECT manual version, is now available in both the OMV and CNC offline-programming versions. This strategy to create probe paths along a section of the component provides quick and easy comparison of a cross-section against the CAD model - important for the measurement of blades, aerofoils, and for automotive inspection. New options within Digitised Curves allow edges, holes and gaps to be identified as the part is being probed. Curves can also be created from CAD models within PowerINSPECT or they can be imported directly from other software packages. Once created, curves can be exported as polylines as well as in the previously-available NURBS format. This enhancement is part of a general increase in the ability to export surface and geometric items for use in modelling applications, with VDA export added to the existing IGES format. The new creation and editing options for curves can be used with a new marking-out feature

Heidenhain offers new lease of life


A retrofitted Heidenhain TNC 320 CNC has given an ageing boring and milling centre a new lease of life at SPX Clyde Union, one of the world's leading pump companies. engineering and retrofitting services of Huddersfield-based C T Systems (CTS), a company with an established reputation as a specialist in system integration/motion control automation. Using an old Kearns-Richards SF125 horizontal boring and milling centre from another SPX group site, CTSs Chris Haigh oversaw the comprehensive project involving, for example, new hydraulics and electrics; replacement of gears; installation of new ballscrews; regrinding of the machines bedway; and manufacture of a new boring stay. Finally there was the integration of the HEIDENHAIN TNC 320 with new drives and control gear. SPX already uses Heidenhain equipment and SPX

SPX Clyde Union, based in Sheffield, needed extra line boring capacity for the production of a range of centrifugal pump cases, and decided the optimum route was re-engineering the existing equipment. The combined result of the reengineering-CNC retrofit project is a machine that has effectively been given a new lease of life for machining a range of pump designs. Production Control Manager Bob Scrivens enlisted the re-

wanted to maintain standardisation of control technology so its machine operators were confident in its use. The TNC 320's clear overviews of all information and its graphic support during program entry, test run and actual machining, were also big pluses.

Renishaw innovation wins 15th Queen's Award


Renishaw plc was presented with a Queen's Award for Enterprise 2012 by Dame Janet Trotter, Her Majesty's Lord-Lieutenant of Gloucestershire in the summer. It is Renishaw's 15th Queen's Award since its formation in 1973, and was granted in the Innovations category for the company's highly innovative SP80 ultrahigh accuracy analogue scanning probe. The product is used on co-ordinate measuring machines (CMMs) for the highly accurate measurement of complex parts such as automotive and power train components. Speaking to Renishaw employees about the latest award, Dame Janet said, What seems to me to be absolutely outstanding about Renishaw is that it is so iconic for this particular county. Wherever I go to see businesses, people talk to me about Renishaw. It is an icon for what is excellent in innovation. She was welcomed to Renishaw's headquarters by Sir David McMurtry, the company's Chairman and Chief Executive. Together with Dave Wallace, Director and General Manager of the CMM Products Division, he accepted the Award in the form of a crystal bowl engraved with the Queen's Award Emblem. Delcam to shine at Advanced Engineering events


Delcam will demonstrate new versions of its design, machining and inspection software at the Advanced Engineering group of events to be held at the NEC, Birmingham, November 7-8. Programs on show will include PowerSHAPE for product design, tooling design and reverse engineering; FeatureCAM for quick and easy feature-based CAM programming; the PowerMILL CAM software for high-speed and five-axis machining, and enhancements to its direct modelling and reverse engineering capabilities that will make the software both more flexible and even easier to use. Coal play: Bowers Metrology equipment is being used to aid coal production at a Northumberland based surface mining operation managed by The Banks Group. The issue was wear on steel linings of excavators buckets and the bodies of dump trucks. High costs when heavy plant was out of commission led the company to Bowers' robust TT-300 ultrasonic thickness gauge. GTMA flies the flag at AeroLink Farnborough


GTMA companies serving aerospace will be promoted at this year's Farnborough 2012 Aerolink innovation, sourcing and meet the buyer event. The event on November 21 at the Holiday Inn, Farnborough, is organised by AeroLink Wales, with which GTMA has forged a new partnership. Among companies there will be Rolls-Royce and Boeing. GTMA is taking a desk at the event to meet buyers such as Rolls-Royce to highlight the GTMA supply chain of engineering companies and the new Tooling Alliance of toolmakers initiative (see page 4). CEO Julia Moore said they also hope to discuss the Incremental Sheet Metal Forming process developed as part of an EU R&D project and which Business Development Director Roger Onions has already promoted in the sector. The key to Aerolinks success is that it provides a forum for organisations involved in Aerospace and Defence and associated industries to meet and explore business opportunities of all kinds. Aerospace composites research project for Denroy Plastics


Denroy Plastics has won just under Euro 1million (750,000) of EC funding for a pioneering research and development project for the aerospace industry, The GTMA member will be the lead partner in a consortium comprising industry market leaders Airbus & 5M and scientific & technological research organisations MatRI, UK and ITA, Spain. The EC-funded project aims to develop a process to injection mould thermoplastic composite components for aerospace structural applications. A successful implementation of this process will put Denroy at the forefront of ground-breaking technology opportunities for the aerospace industry. The target areas will be the replacement of small-to-medium sized machined aluminium, titanium and hand lay-up thermoset composite components. Northern Ireland's First Minister Peter Robinson and DETI Minister Arlene Foster congratulated Denroy on the project when speaking at the Farnborough Air Show. Denroy has spent the last 40 years building up an unrivalled knowledge in plastics moulding and they should be warmly congratulated on this achievement, he said. This company does the vast majority of its business outside Northern Ireland and is regarded as a world leader in its field. Im delighted to announce this achievement and look forward to hearing how this company, which celebrates its 40th anniversary this year, plans to grow in the future. AFP fabrication cell; a U-channel structure onon a 7-axis mTorres AFP machine; and aircraft skin panels and other parts using an AFP head mounted on 6-axis robots from KIKA, FANUC and ABB. CGTech will also show the recently released version 7.2 of it's market leading VERICUT CNC machine simulation and optimization software. VERICUT simulates all types of CNC machining, including aerospace processes such as multi axis milling, drilling and trimming of composite parts, water jet cutting, robotic and mill/turn machining. VERICUT 7.2 has a host of improvements over previous versions including significantly improved performance resulting from 64 Bit processors and multi-threading. VERICUT Drilling and Fastening is a new software application for simulating and programming auto-drilling and fastening machines. These machines are used to assemble large aero-structures and it is essential to avoid programming errors and collisions at such a late stage in the aircraft manufacturing process. The CGTech product allows users to programme drilling and fastener assembly operations in a virtual machine tool environment and provides simulation to check for a variety of potentially disastrous error conditions. Additive manufacturing growth highlighted at TCT Live event


Almost 30 GTMA members were individual exhibitors at TCT Live 2012 at the NEC, Birmingham (Sept 25-26) where GTMA once again had its own stand to promote the association's supply chain of engineering companies. Many members had live demonstrations as they showcased what they have to offer at the event for Product Development, Additive Manufacturing and 3D Printing. On the show floor there were over 200 exhibiting companies and alongside the exhibition was the world-leading Additive Manufacturing and 3D Printing Conference with a line-up of leading industrial and academic experts in the sector. Once viewed as a niche area of product development and manufacturing the AM and 3D printing sector has escalated significantly in the last 12 months with global awareness of the processes increasing at an unprecedented rate. Many GTMA members are specialists in the area. Conference presentations covered a number of specific business applications of AM and 3DP as well some of the latest developments across the industry. Among the speakers were Phil Dickens, Professor of Manufacturing Technology at Loughborough University; Paul Doe, Lead Engineer at Prodrive BMW Mini Team; Sean Horning, Project Engineer, Burton

Snowboards; Stuart Burns, Technical Director, Rotite Technologies; Anthony Reeves, Lead Engineer, GlaxoSmithKline; and Dan Johns, Process & Technologies Engineer, Bloodhound SSC. This year also saw the introduction of a dedicated jewellery session looking at how additive manufacturing and 3D printing processes are being used in this innovative sector. It gave jewellery designers, manufacturers and silversmiths an opportunity to hear how their peers are already reaping the benefits and enhancing their designs. This year also provided attendees with clear insight into the latest additive manufacturing developments with gold. Within this conference session speakers included Joerg Fischer-Buehner, Legor Group SpA; Mark Bloomfield, Electrobloom; Luke Orford, Grant Macdonald; Silvia Weidenbach, Weidenbach; and Lena Thorsson from Cookson Precious Metals Ltd. Event has medical focus


Mediplas 2012, held alongside TCT, was a uniquely focused event for the highly specialised area of manufacturing plastic parts for the medical industry. Plastics production for the medical industry is a rapidly expanding market, with a diverse range of applications for polymers, and Mediplas covered all areas of the medical plastics supply chain. The event differentiates itself from general plastics shows, as it brings to the forefront the aspects and considerations of medical device manufacturing that do not feature in production for other industries. It was also distinct from existing medical device shows because it specialised in plastics.

This has been a busy period for exhibitions and trade shows. These are extracts from some of the press releases received from GTMA members who have, or will be, exhibiting: PHASE VISION: Three-dimensional white light measurement specialist Phase Vision Ltd enjoyed considerable success at CONTROL 2012 in Stuttgart, Germany, the leading international trade fair for quality assurance. The Phase Vision stand featured the latest Quartz 3D scanner system, and was visited by customers and partners from more than 20 countries. Phase Vision will also be at the Advanced Engineering UK Exhibition at the NEC, Birmingham (Nov 7-8) where it will take its innovative range of 3D measurement solutions. www.phasevision.com CREAFORM: This leader in portable 3D measurement systems and 3D engineering services, which provides efficient and innovative measurement solutions for the metal working industry, will be at the EuroBLECH 2012 tradeshow. Among others it will show the HandyPROBE portable CMM, the Handyscan 3D and MetraSCAN 3D portable scanners as well as the VXtrack dynamic tracking module which are used for a diversity of tasks in the metal sector. www.creaform3d.com CGTECH: The fastest ever version 7.2 of VERICUT CNC machine simulation and Verification software will be shown at EuroMold, in Frankfurt, Nov 27-30. The release features many enhancements to improve speed, thereby reducing the time required for manufacturing engineers to develop, analayse, inspect and document the CNC programming and machining process. Customers are reporting at least a 20% overall performance boost with some processor intensive operations benefiting even more. CGTech will also be at Siemens PLM Europe in Linz, Austria, October 22-24. It will showcase, among others, its new product for programming and simulation of Automated Drilling and Fastening machines used for airframe assembly. www.cgtech.co.uk ENGIS: The world-leading super-abrasives manufacturer will be at the Aero/Composite Engineering exhibition at the NEC, Birmingham on Nov 7-8. Engis, offers a range of solutions, including electroplated diamond saw blades and small diamond wheels, for the slicing and grinding of composite materials, particularly in automotive and aerospace applications. In the case of larger blades Engis also offers a strip and re-plate service. The company is part of the Engis Corporation, which provides products, services and technological advances in key areas including: diamond flat lapping/polishing, diamond and CBN-plated tools, bore finishing tools and machines, tool room products and accessories and R&D and technical support. www.engis.com MIDAS PATTERN COMPANY: The Bedford-based company was one of many GTMA members at TCT (Sept 25-26) where it promoited its expertise in producing large-scale (up to 2.5m x 1.5m) low-volume, high quality, polyurethane mouldings. It also offers customers the facility to create large prototypes in production materials in very short timescales. The large production mouldings are used in many industry sectors, particularly as equipment enclosures in medical, analytical and scientific applications, where valuable and specialist technology needs to be enshrouded in large and complex multi-part moulding assemblies. www.midas-pattern.co.uk
