BURNDYWeld
The BURNDYWeld connection process is a simple,
ecient method of welding copper to copper or
copper to steel. One advantage is that NO outside
power is required when using the BURNDYWeld
exothermic process. The BURNDYWeld process
uses high temperature reaction of powdered copper
oxide and aluminum. The reaction takes place in a
semi-permanent graphite mold. These molds will
last for fty or more welds if proper care is given.
The reaction takes place very rapidly, therefore the
total amount of heat applied to the conductors or
surfaces is considerably less than that of brazing or
soldering. It is important to remember this when
welding to insulated cable or thin wall pipe.
This system is very eld friendly, since it is light and
portable and requires no outside power source. It
requires very little time or skill to obtain an ecient,
maintenance free connection when using the
BURNDYWeld process.

When welding to galvanized steel it is recommended

to resurface exposed bare steel.
The BURNDYWeld connection is a molecular

weld. The weld metal has the same melting
point as copper. These factors along with the
increased cross section of the connection,
BURNDYWeld connections:
1. Will not be aected by a high current
surge. Tests have shown that the
electrical conductor will melt before the
BURNDYWeld connection when subjected
to high short circuit current. Consult IEEE
Standard 837-1989.
2. Will not loosen or corrode at the point
of weld. There are no contact surfaces
or mechanical pressures involved.
A
BURNDYWeld connection becomes an
integral part of the conductor.
3. Have a current-carrying capacity equal to
or greater than that of the conductors.

Making a BURNDYWeld Connection
STEP 1
Position cleaned conductors in
mold after making sure mold is
dry, by pre-heating or making a
test joint.
STEP 2
Place metal disc in bottom of
mold crucible
STEP 3
Dump powder into crucible,
being careful not to loosen all
the starting powder.
STEP 4
Close lid and place a small
amount of starting powder in
the ignition pocket.
STEP 5
Ignite the starting powder with
the Flint Ignitor.
STEP 6
Wait 15 seconds, then
remove weld and clean mold
before making next connection.

Grounding
Why We Ground?
Grounding
Grounding systems have three main purposes:

Over-voltage protection:
Lightning, line surges or unintentional contact
with higher voltage lines can cause dangerously
high voltages to the electrical distribution system
wires. Grounding provides an alternative path
around the electrical system of your home or
workplace which minimizes damage from such
occurrences.
Voltage stabilization:
There are many sources of electricity. Every
transformer can be considered a separate source.
If there were not a common reference point for
all these voltage sources it would be extremely
dicult to calculate their relationships to
each other. The earth is the most omnipresent
conductive surface, and so it was adopted in the
very beginnings of electrical distribution systems
as a nearly universal standard for all electric
systems.
Current path in order to facilitate the operation of
over-current devices:
This purpose of grounding is the most important
one to understand. A grounding system provides
a certain level of safety to humans and property
in case of equipment damages.
The need for proper grounding is universally

recognized to provide:
1. Safety from electric shock.
2. Protection of equipment or apparatus from
damage by electrical faults.
3. Better reliability and continuity of electric
service.
4. Methods of circuit relaying to clear ground
faults on the electrical system.
Why We Bond?
Denition: NEC Article 100 and Section 250-70
dene bonding as the permanent joining of
metallic parts to form an electrically conductive
path which will assure electrical continuity and
the capacity to conduct safely any current that is
likely to be imposed.
Because of the great importance of the ground

system whenever it is required to function,
it is essential to plan any grounding system
completely and carefully. The rst consideration
in any ground is the soil itself.
The materials comprising of the earths surface
have a very high resistivity compared with the
low resistance of metals. As a result, all current
owing through the ground has a considerable
voltage drop in a short distance. It is apparent
from this, that the conception of the ground
potential as always being zero is not true. A
considerable potential gradient is quite possible
between dierent portions of the ground, more
particularly between those portions which are
immediately adjacent to a ground electrode
and those portions which are remote from the
ground electrode. There is considerable variation
in the resistance of the soil itself. The resistance
depends upon many factors, such as:
1. Type of soil
2. Depth
3. Temperature
4. Moisture content
5. Percent of salt concentration in the soil
Loam, clay, and limestone soils usually have
relatively low resistance; sandy and rocky soils
have higher resistance.
In general, there are two main types of ground
connections:

Grounding
1. Ground connections that are made to water
pipes, steel building frames, or other metal
structures, which are installed for purposes
other than grounding.
2. Connections that are made to driven ground
rods, buried cables or plates, or other types of
electrodes especially designed for grounding
purposes.
Water piping systems should be used for
grounding wherever possible, because their
great length usually reduces the ground
resistance to a fraction of an ohm. In addition,
the pipes are usually installed at depths below
the frost line where the moisture is relatively
permanent and where the resistance is little
aected by seasonal variations. An exception
must be made of water piping systems where
joints in the pipe are sealed by cement or similar
compounds which insulate sections of pipe from
each other, thereby reducing their eectiveness
for grounding purposes.
Where water pipe grounds are not available,
the ground may consist of driven rods or pipes,
buried plates, cable grids, or cable counterpoises.
In addition there are various types of patented
grounding devices, but these are expensive and
seldom used.
Driven rods or pipes have proven to be quite
economical grounding devices. The pipes are
usually steel, whereas rods are most often made
with a steel core surrounded by a relatively
thick sheath of pure copper. The latter type
of electrode is of a special advantage where
installation is required in corrosive soils.
Compared to the soil resistance, the resistance
of the ground lead, ground electrode, and
contact between electrode and soil is negligible.
The soil resistance itself is considered to be the
resistance of the soil around the electrode up
to the point where additional distance from the
electrode does not vary the potential. It has
been determined that about 93 percent of the
entire voltage drop occurs within a six foot radius
of a driven ground, and 82 percent of the total
voltage drop within a one foot radius. This means

that the soil within the rst foot around the driven
ground appears responsible for only 11 percent of
the total resistance of the circuit. For this reason
soil treatment is practical and important. Since
about 90 percent of the total potential drop takes
place within two feet of the pipe or rod, these
should therefore be kept at least six feet apart
wherever possible. One pipe will thereby be kept
out of the dense current path of another and the
resistance of the ground connections will vary
almost inversely as the number of rods or pipes.
For reasons of economy and eectiveness it is
not advisable to use more than six elements per
electrode.
The resistance of a cylinder of earth adjacent to
a driven rod or pipe depends upon the moisture
content of the soil and of the condition and
tightness of packing, as well as its chemical
content. High resistant soils are frozen, dry, loose,
sandy, gravelly or boulder clay. Low resistant
soils contain ashes, cinders, organic matter or salt
solutions.
In driving a rod or pipe for a ground it is essential
that the electrode be driven below the frost
level into the permanent moisture level. Frozen
earth has many times the resistance of identical
soil at a higher temperature. The permanent
moisture level is usually at a depth of about eight
feet, although sometimes it is necessary to go
considerably deeper.
In some locations it is necessary to use soil
treatment to reduce ground resistance. Treating
soil usually consists of digging a larger hole
diameter than that of the ground rod or

BURNDYWeld Weld Metal is packed in moisture-resistant plastic cartridges
that have tight tting caps. These cartridges, along with the necessary
steel discs, are then packed in boxes that are hermetically-sealed. This
ensures the powder arriving in good condition, always dry and ready for fast
positive ignition.
BURNDYWeld Weld Metal comes in several types; one for welding copper to copper, copper to steel, copper to rail, copper to cast iron and one
for welding copper to steel for cathodic protection. The size and weight
(in grams) of the cartridge are marked on each individual cartridge.

RECEPTACLES
Aircraft Grounding Receptacle B38-0119-00 is a copper alloy casting used for static grounding in aircraft
refueling areas. The receptacle, when installed, is ush with the airport apron surface and provides a permanent, corrosion-proof static grounding connection. It can easily be attached to copper
cable or ground rods in several congurations with a BURNDYWeld mold. Also available is an
Aircraft Grounding Receptacle with a removable Ground Pin, catalog #B38-0119-10. Replacement Pin,

Track Connectors
General Information - The BURNDYWeld Track Connector is
used when the advantages of exothermic welding to the rail
are desired and a standard compression connection to standard
track wire is utilized. The Track Connector is 4 inches in length and
made from 3/16 inch diameter tinned cadmium bronze strand.
The welding terminal is a 1 inch tab style end and the compression connector requires two squeezes from a compression tool.
Part Number B38-7043-00. The BWW-1 welders are used for this
application. See Page 62 for information on these molds and
frames.

Ordering Information:
1. Specify bond length L for each type of bond ordered.
2. Specify bond type, Joint/Cross, or Stub End Bond. Bonds are furnished with
necessary weld metal.
3. Joint Bonds have formed sleeves at both ends and their length must be at least
12 longer than rail angle bar.
4. Cross Bonds have formed sleeves at both ends and their length must be at least
14 longer than gauge of rails.
5. Stub End Bonds have a formed sleeve on one end and an unformed sleeve on the
other. They must be at least 9 long.
6. A pair of molds is supplied with every 80 bonds purchased.

The BURNDYWeld cathodic connection process is a simple,

ecient method of welding copper to copper, copper to steel
or copper to cast iron. No outside source of power is required
when using BURNDYWeld. BURNDYWeld connections use
the high temperature reaction of powdered copper oxide
and aluminum. The reaction takes place in a semi-permanent
graphite mold that will last for fty or more welds when
properly cared for. The BURNDYWeld reaction takes place in a
very few seconds, therefore, the total amount of heat (calories
or BTUs) applied to the conductors or surfaces is considerably
less than that employed in brazing or soldering. This is an
important consideration when welding to insulated cable or
thin wall pipe.

BURNDYWeld is ideal for eld use, since it is light and

portable and requires no outside power source. It requires
very little time or skill to obtain an ecient, maintenance free
electrical connection when using BURNDYWeld.
BURNDYWeld CONNECTION
Because a BURNDYWeld connection is a molecular weld having
the same melting point as copper and with the increased cross
section of the connection, BURNDYWeld connections:
1. Will not be aected by a high current surge. Tests have shown
that the electrical conductor will melt before the BURNDYWeld
connection when subjected to high short-circuit current. Consult
IEEE Standard 80-1989.

2. Will not loosen or corrode at the point of weld. There are

no contact surfaces or mechanical pressures involved.
A BURNDYWeld connection becomes an integral part of
the conductor.
3. Have a current-carrying capacity equal to or greater
than that of the conductors.

STRAP BONDS
The strap bond is a method of bonding across
joints. It is particularly suited for providing
electrical contact across couplers. The strap
is made of soft copper strip available in size
equivalent to 1/0 str. copper and supplied to
desired length. The soft copper allows easy
hand forming of the strap to the coupler contour. Normal application requires 5 welds, 2 on
the pipe and 3 on the coupler. Welds are made
with mold B-128 sold complete with handle,
cleaning tool and Flint Ignitor. Requires #15
cartridge for each weld.

BURNDYWeld Prefabricated Wire Mesh
The prefabricated wire mesh is a convenient, efficient and economical means of improving grounding systems at
facilities where large area grounds are required.
Wire Choices
Wire mesh is made from solid wire, either copper clad steel or pure copper. Copper clad steel wire has the strength
of steel combined with the higher conductivity and corrosion resistance of copper. The two metals are permanently
bonded and act as a single material.
Silver Brazed Joints
The long wires and cross wires of wire mesh are silver brazed at their crossing points. This method provides joints
with a breaking strength strong enough to resist separation during installation and strong enough to bear the traffic of
heavy vehicles.
Like the wire itself, the silver brazed joints are highly resistant to corrosion. Moreover, electrical continuity of a
silver brazed joint is excellent.
Installation
Wire mesh is easily and economically installed. No expensive, special equipment is necessary, and there are no time
consuming special handling procedures. The strong, pliable mesh is simply unrolled over the ground, interconnected
using BURNDYWeld connections to attach adjacent sections of mesh, and BURNDYWeld to the main ground
grid or ground rods. The mesh may be covered with a layer of earth or crushed stone.
When used to control step and touch potentials in an electrical substation, the mesh does not replace the main ground
grid. However, the main grid can be installed to control the station resistance without regard to the step and touch
potentials. A properly designed system employing prefabricated mesh which is periodically interconnected to the
main grid, will control the step and touch potentials.
Interconnecting
The BURNDYWeld process provides a rapid, economical, permanent, and highly conductive method of interconnecting wire mesh in the field.
The BURNDYWeld process is a controlled reaction involving molten, superheated copper. It is ideal for connecting mesh because the reaction occurs quickly which fuses the wires together into a solid mass. The resulting weld
is permanent and corrosion resistant. The large weld area provides current carrying capacity equal to the mesh
conductors.
A semipermanent graphite mold is used in making the BURNDYWeld connections. The mold controls the direction and speed of the molten metal and determines the shape of the weld. The equipment is lightweight, portable
and easy to use. No outside source of heat or power is needed, and only a minimum of training is necessary.
The mesh can be interconnected by this process even under adverse working conditions.
The adjacent mesh sections are best joined by the exothermic parallel type BCC-14 connection.

The Cable Cleaning Brush is recommended for cleaning heavily oxidized cables. The V-shape brushes permit their use over a

PROBLEM
Insucient metal to
make weld.
Mold does not close

Handle clamps will

PROBABLE CAUSE
Worn mold resulting in
leaking weld metal.
CORRECTION TO MAKE
Replace mold. If only worn around conductor
opening, use duct seal around conductor. Do
not get duct seal into mold cavity.
Wrong size cartridge for

mold.
Check ID plate for mold and compare with

number on bottom of cartridge.
Too much spillage when

dumping powder.
Carefully open lid while holding over crucible

and dump.
Wrong mold for conductor

being used.
Replace with correct mold. In some

applications, shim stock or adapter sleeves can
be used to enlarge cable to t mold.
Handle clamps not properly

adjusted.
Remove cotter pin between the handles of the

mold and adjust handle tension by backing out
