Introduction
Welcome to Competence, the journal of Oerlikon welding technology. Each issue will contain technical articles designed to illustrate recent technological developments from Oerlikon, their background and the consequent fabrication opportunities. This first edition features three articles, two concerned with welding fume and consumables development to improve the welding environment and the third with a new highly productive, high quality TIG welding process. Improvement of the Welders Environment through Consumables Product Development by Bruno Leduey et al, reviews the nature of welding fume and its origins. The technological development of a range of cored wires and manual metal arc electrodes with very substantially reduced welding fume generation is described, while retaining leading edge operating characteristics. In addition, this technology has been further applied to develop a range of stainless steel manual metal electrodes producing significantly reduced levels of hexavalent chromium in the welding fume, again while retaining class-leading operability. Designed to improve the welding environment, these new ranges of products are marketed as Oerlikon CRISTAL and are now commercially available. Investigation into Welding Fume Formation in FCAW under CO2 by Liberati et al, is a fundamental investigation into the nature of welding fumes, which were studied and characterised by means of various scientific techniques, including X-ray diffraction, energy dispersive spectroscopy and a variety of electron microscopical techniques. This approach resulted in the identification of the main crystalline structure of the solids in welding fume and the observations made have allowed the complete description of the morphology of the welding fumes and for the definition of the relationship between the metal transfer mode and quantity of fumes generated during welding. TOPTIG: Robotic TIG Welding with Integrated Wire Feeder assures Weld Speed and Weld Quality, by T. Opderbecke et al, concerns a new robotic TIG welding process which combines the quality of TIG welding with the productivity of MIG welding. The development of a novel torch design is described, where the wire feed is oriented in an angle close to the tungsten electrode, traversing the gas nozzle. Several technical features are associated with the new torch design, such as an automatic electrode change, a double flow gas nozzle and a push pull wire feeder. Applications have been developed in partnership with the automotive industry for the weld-brazing of galvanised steel components using CuSi3 wire, without generating spatter: Other applications include the high speed, high quality welding of stainless steel or aluminium, for instance in the food and transport industries. Einleitung
Herzlich willkommen bei Competence, dem Oerlikon-Fachmagazin fr Schweitechnik. In jeder Ausgabe stellt Ihnen Oerlikon neue technische Entwicklungen, ihren Hintergrund und die Anwendungsmglichkeiten vor, die sich daraus in der Praxis ergeben. In der ersten Ausgabe finden Sie drei Artikel. Zwei davon beschftigen sich mit Schweirauch und Zusatzwerkstoffentwicklungen zur Verbesserung der Arbeitsbedingungen beim Schweien. Im dritten Artikel geht es um ein leistungsstarkes, Qualitts-WIG-Schweiverfahren. Schweizustze zur Verbesserung der Arbeitsbedingungen der Schweier von Bruno Leduey et al., betrachtet die Eigenschaften des Schweirauchs und seiner Entstehung. Hier wird die technische Entwicklung einer Produktreihe von Flldrhten und Stabelektroden mit deutlich verringerter Schweirauchentwicklung besprochen, wobei die wesentlichen Verarbeitungseigenschaften erhalten bleiben. Diese Technologie wurde bei der Entwicklung von Stabelektroden fr korrosionsbestndige Sthle umgesetzt, die deutlich geringere Anteile an sechswertigem Chrom im Schweirauch aufweisen, unter Beibehaltung der herausragenden Anwendungseigenschaften. Diese Entwicklungen zur Verbesserung der Arbeitsbedingungen werden als Oerlikon CRISTAL Produkte angeboten und sind jetzt im Handel erhltlich. Bei Untersuchung zur Schweirauchemission bei Flldrhten unter CO2 von Liberati et al., handelt es sich um eine grundlegende Untersuchung der Eigenschaften des Schweirauchs, die durch verschiedene wissenschaftliche Techniken erforscht und bestimmt wurden. Dazu gehren Rntgenspektrographie, energiedispersive Spektrographie und verschiedene elektronenmikroskopische Verfahren. Dieser Ansatz fhrte zur Entdeckung der hauptschlich kristallinen Struktur der festen Schweirauch-Bestandteile. Die Beobachtungen ergaben eine vollstndige Beschreibung der Morphologie des Schweirauchs sowie eine Definition der Zusammenhnge zwischen dem Werkstoffbergang und der Rauchmenge, die beim Schweien entsteht. In TOPTIG: WIG-Roboterschweien mit Kaltdrahtzufuhr bringt Schweiqualitt und Geschwindigkeit, von T. Opderbecke et al., geht es um ein neues WIG-Verfahren zum Roboterschweien, das die Qualitt des WIG-Schweiens mit der Produktivitt des MIG-Schweiens verbindet. Es wird die Entwicklung eines neuartigen Brenners beschrieben, bei dem die Drahtzufuhr in einem spitzen Winkel zur Wolframelektrode, durch die Gasdse hindurch erfolgt. Auerdem werden weitere technische Funktionen vorgestellt, wie ein automatischer Elektrodenwechsler, eine Doppel-Gasdse und ein Push-PullDrahtfrdersystem. Einsatzmglichkeiten wurden zusammen mit der Automobilindustrie entwickelt und zwar zum Lten verzinkter Stahlkomponenten mit CuSi3-Draht ganz ohne Spritzerbildung. Andere Einsatzmglichkeiten sind das HochgeschwindigkeitsQualitts-Schweien von rostfreiem Stahl oder Aluminium zum Beispiel in der Lebensmittel- oder Transportindustrie. Zunchst werden die wesentlichen Prinzipien der Entstehung von Schweirauch vorgestellt. Beim MIG/MAG-Schweien ist die Auswahl des Schutzgases von entscheidender Bedeutung, wenn die Bildung von Schweirauch und Spritzern beim Schweien minimiert werden soll. In verschiedenen Beispielen wird gezeigt, wie durch eine Anpassung der Formeln eine erhebliche Reduzierung der Schweirauchemission erzielt werden kann. Es wurden immer die Standard- Flldraht- oder Stabelektroden mit den entsprechenden Typen mit verringerter Schweirauchemission verglichen. TM Speziell bei CRISTAL Elektroden fr korrosionsbestndige Sthle ermglicht die neue Hllenzusammensetzung eine Reduzierung der Emission von sechswertigem Chrom auf 1/8 des Wertes von marktblichen Standardelektroden, ohne die guten Schweieigenschaften zu beeintrchtigen. Auerdem sind diese Produkte mindestens eine Rauchgasklasse tiefer eingestuft als die zurzeit auf dem Markt verfgbaren Standardprodukte.

Influence of MIG-MAG welding conditions on the fume emission


Apart from UV radiation, fume emission is the principal harmful effect associated with MIG/MAG welding. As a first approximation, that is an increasing function of the oxidizing potential of the shielding gas (fig. 2). This very global solution can however be sometimes at fault during comparative measurements of the fume emission rate carried out at constant electric parameters. Indeed, MIG/MAG welding is characterized by the various modes of metal transfer which are dependent on the parameters used (U=f(I) diagram, fig. 3).

At low welding currents, the mode of metal transfer from the wire to the molten pool is by "short-circuit" (mode short arc). In this mode, the arc periods are punctuated with periods during which the drop formed at the end of the wire comes into contact with the molten pool. During this phase, the arc extinguishes and the current strongly increases and the intermediary electromagnetic forces initially cause a constriction of the molten metal to the higher part of the droplet, then its detachment. The arc can then be restored and the process begins again. With a high current, the metal transfer takes place by "axial pulverization" (spray arc). The top of the wire takes the shape of a cone at the point of which fine droplets are ejected, in the axis of the wire, which thus transfer towards the molten pool. The higher the current, the finer are the droplets and the faster is their speed. At intermediate currents, the transfer mode is known as "globular". The drops which are formed at the end of the wire increase in size until reaching a diameter notably larger than the wire and are detached in an erratic way before the short circuit occurs. This mode, which is relatively unstable, is the origin of most spatter. The welding current is thus a determining factor of the transfer mode. Nevertheless, for a current compatible with the transfer by short-circuit or by axial

Der Lichtbogen bildet sich wieder und der Prozess beginnt erneut. Bei hohem Schweistrom erfolgt der Werkstoffbergang im Sprhlichtbogenbereich (Spray arc). An der Spitze des konischen Drahtendes bilden sich in der Drahtachse feine Trpfchen, die ins Schmelzbad fallen. Je hher die Stromstrke, desto feintropfiger der bergang und desto hher die Tropfengeschwindigkeit. Bei mittlerer Stromstrke entsteht der sogenannte Mischlichtbogen (globular). Die Tropfen am Drahtende wachsen, bis ihr Durchmesser weit ber dem Drahtdurchmesser liegt und lsen sich erratisch, bevor der Kurzschluss entsteht. Dieser Modus ist relativ instabil und verursacht vermehrt Spritzer. Die Schweistromstrke ist also ein entscheidender Faktor beim Werkstoffbergang. Bei einer Stromstrke, bei der ein

pulverization, a globular transfer can be obtained via voltage adjustment (voltage too high at low current or voltage too low at high current). In figure 3, the salient elements are : (a) Icc max current which corresponds to the maximum current for which a transfer by short-circuit is possible ; (b) the CC' line which indicates the maximum voltage for this type of transfer to occur; in practice the welders regulate the voltage with a value slightly lower than this maximum (dark orange zone of the diagram); (c) the current Is min which corresponds to the minimum current for which the transfer can take place by axial pulverization and (d) the segment SS' which indicates the minimum value of voltage for which the transfer mode is by axial pulverization, welders generally working with a value which is a little higher. The precise limits of these transfer domains in the U=f(I) diagram are characteristic of a given wire/gas combination. They are a function of the nature of the shielding gas but also vary with the diameter of the wire used. In general, it appears that any addition of CO2 and/or oxygen in argon increases the width of the globular field by decreasing Icc and by increasing Is (fig.4), while an increase in the diameter of the wire causes an increase in the Is intensity, Icc remaining practically unchanged.

Dazu mssen Strom und Spannung des Spitzenstroms hher sein als die Werte, die zu einem Sprhlichtbogen fhren (Punkt S in Bild 3) und die Dauer des Spitzenstrom muss gerade ausreichen, um einen Metalltropfen zu lsen. Unter diesen Voraussetzungen ist eine wesentliche Reduzierung der Rauchemission zu beobachten (Bild 7 240 A), sowie eine fast ebenso signifikante Verringerung der Spritzerbildung.

Flldrhte mit geringer Schweirauchemission


Die Verwendung von Flldrahtelektroden nimmt insbesondere mit dem Rckgang der umhllten Stabelektroden immer mehr zu. Obwohl Flldrhte bezogen auf die Schweigutmenge - keine wesentlich hhere Schweirauchemission verursachen als Stabelektroden, so fhrt ihre hhere Abschmelzleistung zu einer hheren Schweirauchemission pro Zeiteinheit, was manchmal ihre Anwendung erschwert. Hinzu kommt, dass die Schweirauchemission bei Standardflldrahtelektroden wesentlich hher ist als beim MAG-Schweien mit Massivdraht unter Standardbedingungen (Bild 8). Die Verarbeitungseigenschaften eines Flldrahtes hngen einerseits vom verwendeten Schutzgas ab, andererseits aber auch von den Bestandteilen des Fllpulvers. Im Vergleich zu einem

The use of flux cored wires tends to develop to the particular detriment of coated electrodes. However, although these products do not generate a fume emission level significantly higher than coated electrodes, the results are related to the quantity of deposited metal, their greater productivity leads to an emission rate per unit time which sometimes constitutes a barrier to their use. In addition, the fume emission rates for standard cored wires are considerably higher than for the GMAW welding process with solid wire in standard conditions (figure 8). The operating characteristics of a cored wire are in some part related to the

shielding gas used, but also to the nature of the constituent "ingredients" in the core. Compared to solid wires, we thus have an additional field of activity, which enabled the consideration of the development of new wires /shielding gases combinations which would improve the welders environment. The first axis of development was exploited a few years ago by combining a specific gas, Arcal 22 (Ar + 3.5% O2), therefore in the absence of CO2, with flux cored wires having the required operating characteristics with this shielding gas. Arcal 22 is not very oxidizing in character and its use produced a clear reduction in the fume emission rate. Moreover, the use of these wires /shielding gas combinations did not generate CO formation, the quantity of CO formed being in direct relation to the CO2 content into the shielding gas (fig. 1). The use of these wires /shielding gas combinations however forced the user to change simultaneously both the consumable product and the shielding gas. Moreover, the use of specific gases could generate difficulties for those customers using gas networks in their workshop.

Massivdraht hat man also hier ein zustzliches Bettigungsfeld. Dadurch konnten wir neue Draht-/Gas-Kombinationen entwickeln, die fr das Arbeitsumfeld der Schweier weniger kritisch sind. An der ersten Entwicklungsachse wurde bereits vor einigen Jahren gearbeitet, als Arcal 22 (Ar + 3.5% O2), ein spezielles CO2-freiesGas, mit Flldrhten kombiniert wurde, die mit diesem Schutzgas die geforderten Verarbeitungseigenschaften erreichten. Da die oxidierende Wirkung von Arcal 22 nicht sehr hoch ist, fhrte seine Verwendung zu einer deutlichen Verringerung der Schweirauchemission. Auerdem entstand bei der Verwendung dieser Draht-/Schutzgas-Kombination kein CO, da die entstehende CO-Menge direkt abhngig ist vom CO2-Gehalt im Schutzgas (Bild 1). Die Verwendung dieser Draht-/Schutzgas-Kombinationen zwang jedoch den Anwender, gleichzeitig den Zusatzwerkstoff und das Schutzgas zu wechseln. Auerdem ist der Einsatz dieses spezifischen Gases bei den Kunden problematisch, die in ihrem Betrieb mit einer zentralen Gasversorgung arbeiten. Diese berlegungen fhrten zur Entwicklung der CRISTAL Produktreihe, die Flldrhte mit geringer Schweirauchemission unter Verwendung von Standardgasen ermglicht. Zurzeit gibt es zwei Metallpulverflldrhte fr Mischgase Ar/CO2, die als Falzdraht und als geschlossener Flldraht zur Verfgung stehen. Daneben gibt es zwei rutile Flldrhte fr CO2 , die als nahtlose Flldrhte (rhrchenfrmig) und formgeschlossene Flldrhte angeboten werden. Es war notwendig, die Zusammensetzung des Fllpulvers so anzupassen, dass die Schweirauchemission gesenkt wird, aber gleichzeitig die ursprnglichen verfahrenstechnischen und metallurgischen Eigenschaften erhalten bleiben. Dazu mussten fr Band-, Rohr- und Eisenpulverqualitten spezielle Legierungen mit niedrigem Kohlenstoffgehalt ausgewhlt werden. Heute knnen wir feststellen, dass die Verarbeitungseigenschaften der CRISTAL-Reihe besser sind als die der Standardprodukte. Die Flldrahtelektroden entsprechen den amerikanischen Standards AWS 5.20 (rutile Flldrahtelektroden) und AWS 5.18 (Metallpulver-Flldrahtelektroden) sowie der europischen Norm EN 758. Wie in Bild 9 und 10 zu erkennen ist, zeigen die Werte der Schweirauchemission bei Flldrahtelektroden aus der CRISTAL-Reihe im Vergleich zu quivalenten Standarddrhten bei gleichem Schutzgas eine wesentliche Reduzierung (von 20 40%) gegenber den handelsblichen Produkten. Diese Messungen wurden mit Flldrhten im Durchmesser 1.2mm bei 300 A mit 20mm Kontaktdsenabstand durchgefhrt. Die Parameter wurden gem der Norm EN 15011-4: 2003 ausgewhlt [Ref. 8]: Die Stromstrke entspricht 90% der Maximal-stromstrke, die vom Hersteller des Zusatzwerkstoffes empfohlen wird, der Kontaktdsenabstand ergibt sich aus dem Drahtdurchmesser. Die optimale Spannung wurde von einem erfahrenen Schweier bestimmt.

These measurements were taken by using cored wires with a 1.2 mm diameter, at 300 amps with a 20 mm contact tip distance. These parameters were retained with respect to the EN 15011-4: 2003 standard [ Ref.8 ] : the amperage is selected to 90% of the maximum amperage recommended by the consumable manufacturer and the contact tip distance is set according to the wire diameter. Umhllte Stabelektroden mit geringer Schweirauchemission


Die Schweirauchmenge, die beim Schweien mit umhllten Stabelektroden entsteht, hngt von der Art der Ummantelung und von der Stromstrke und der Lichtbogenspannung ab. Diesen Zusammenhang zeigt Bild 12 am Beispiel von 2 rutilen und 2 basischen Elektroden mit unterschiedlichen Abschmelzleistungen anhand der Ergebnisse fr verschiedene Durchmesser. Diese Ergebnisse wurden erzielt unter Verwendung der vom Hersteller fr jeden Elektrodentyp und Durchmesser empfohlenen Durchschnittsstromstrke. Es muss aber erwhnt werden, dass die Schweirauchemission in einem Verhltnis von 2 variieren kann, wenn die Schweistromstrke vom Minimalwert bis zum Maximalwert des Anwendungsbereiches eines bestimmtes Durchmessers verndert wird. Insgesamt kann in einem ersten Ansatz davon ausgegangen werden, dass bei Rutilelektroden die Schweirauchemission 0,8-1,0 % der Abschmelzleistung betrgt, whrend die Werte fr basische Elektroden zwischen 1,5, und 2% liegen.

Coated electrodes with low fume emission characteristics


The quantity of fume emitted during welding with coated electrodes depends on the nature of the coating and the electrical output used. This is illustrated by figure 12, where results are reported for various diameters of two rutile coated and two basic coated electrodes with different efficiencies. These results were obtained whilst using, for each electrode, the average current recommended by the manufacturer for that diameter. It is important to note that the fume emission can vary in a ratio of approximately 2 when the welding current is varied from the minimum to the maximum of the current range for the particular diameter. In summary, it can be taken as a first approximation that rutile electrodes have a fume emission rate ranging between 0,8 and 1% of the deposited metal rate, while for the basic electrodes this ratio increases to between 1,5 and 2%.

Significant developments have been made in the formulation of standard coatings and it is now possible to significantly reduce the fume emitted by the various types of electrodes. However these developments generate additional costs which in the asessment of the authors is prohibitory except in the case of high alloyed electrodes and in particular for those grades used for the welding of stainless steels. These electrodes have the characteristic to emit a fume which contains a significant quantity of hexavalent chromium (approximately 4 %) which has an index of toxicity 100 times higher than that of " standard fumes " (LV CrVI : 0,05 mg/m3 ; LV Std Fume : 5 mg/m3, these values are for France and may vary by country). So their use requires the use of more additional equipment than necessary for conventional electrodes. By means of adjustments of coating formulation of a coventional electrode, it is possible to modify the nature of the chromium present in the emitted fume and to reduce this emission. Thus, it is possible to improve considerably the air

Durch intensive Forschung und Neuentwicklungen auf dem Gebiet der Elektrodenumhllungen ist es heute mglich, die Schweirauchemission der verschiedenen Elektrodentypen wesentlich zu verringern. Allerdings verursachen diese Entwicklungen bei der industriellen Herstellung zustzliche Kosten, die nach Ansicht der Autoren nicht tragbar sind, auer bei hochlegierten Stabelektroden fr korrosionsbestndige Sthle. Diese Elektroden haben die Eigenschaft, Schweirauch zu entwickeln, der einen wesentlichen Anteil sechswertigen Chroms enthlt (ca. 4%), dessen Toxizittsindex 100 mal hher ist als der von Standardschweirauch (LV CrVI: 0,05 mg/m3; LV Standardrauch: 5 mg/m3). Ihre Verwendung erfordert intensivere Absaug- und Lftungsmanahmen als sie fr herkmmliche Elektroden notwendig sind. Durch die neuen Umhllungsrezepturen ist es mglich, die Art der Chromverbindungen im Schweirauch zu verndern und die

The principle of CrVI formation in the fume is well known and, in order to reduce the quantity of this element, it is enough to remove all the compounds containing the Na/K elements present in the formulae of coated electrodes and to replace them by components containing the element lithium [2]. The implementation of this solution is however extremely difficult because the use of a lithium binder generally leads to brittle coatings, even very friable [3-4] and with detrimental effects on the operating characteristics ("soft" arc, poor slag removal,). This is why no electrode of this type has been marketed until now, although the principle was identified many years ago. It proves, in fact, that by very precisely balancing the quantity of binder (fig.13) to the particle size distribution and the nature of the powders used in the formula of the coating, it is possible to obtain satisfactory electrodes both from the point of view of the fume emitted and of the coating brittleness and operating characteristics. The electrodes of this new CRISTAL range, for the welding of the stainless steels 308L, 316L and 309L, are rutile electrode types, in conformance with the AWS A5.4 specification. Due to their very specific formulation, the character of the CRISTAL electrodes is as follows: they offer operating characteristics at least equal to those required for this rutile type, while ensuring a good coating resistance , a good operational behaviour (an arc characteristic with a smooth transfer, excellent bead aspect, good slag removal, arc striking and re-striking), these features are illustrated in Figure 14 where lesser black residues, as well as a reduced quantity of the fume deposit on the steel baseplate compared to Figure 15 are evident. Figure 16 enables a visual assessment of the difference in the fume emission level between CRISTAL and standard stainless steel electrodes, welded under the same conditions. Results in Tables 1 and 2 show that, by comparison with standard electrodes currently available on the market, the fume emission rate of CRISTAL electrodes is on average halved and the proportion of CrVI reduced by a factor of 4 to 5. Consequently, the quantity of CrVI , emitted per unit time, is reduced by a factor of 8 to 10.

Schweirauchmenge insgesamt zu verringern. Dadurch kann die Luftqualitt im Schweibereich erheblich verbessert werden und Mngel in der Rauchabsaugung in abgeschlossenen Rumen wie in Werksttten oder auf Baustellen werden weniger kritisch. Das Prinzip der CrVI-Bildung im Schweirauch ist bekannt und zur Reduzierung der Menge dieses Elementes reichte es aus, alle Na/K-Verbindungen aus den Formeln der Elektroden-Ummantelung zu entfernen und durch Bestandteile mit Lithium[2] zu ersetzen. Die Umsetzung dieser Lsung ist jedoch sehr schwierig, da der Einsatz einer Lithiumverbindung als Bindemittel im allgemeinen zu sprden, bruchanflligen Ummantelungen fhrt, [3-4] und wesentlich schlechtere Anwendungseigenschaften aufweist ("harter Lichtbogen, schlechte Schlackelslichkeit). Aus diesem Grund wurde bisher kein solcher Elektrodentyp vermarktet, obwohl das Prinzip der Chrom VI Reduzierung schon vor Jahren erkannt wurde. Es zeigt sich jedoch, dass durch ein sorgfltiges Ausbalancieren der Bindemittel-Menge (Bild 13), der Korngrenverteilung und der Art der Umhllungsrohstoffe zufriedenstellende Ergebnisse zu erzielen sind und zwar sowohl hinsichtlich der Schweirauchemission als auch in bezug auf die Sprdigkeit der Ummantelung und die Verarbeitungseigenschaften. Bei den Elektroden der neuen CRISTAL Reihe, die fr das Schweien von rostfreien Standardausteniten und Mischverbindungen bestimmt sind, handelt es sich um rutile Elektroden, die der Norm AWS A5.4 entsprechen. Dank der besonderen Formel haben die CRISTAL Elektroden einzigartige Eigenschaften: Sie bieten gute Schweieigenschaften, die denen bei Rutiltypen erwarteten Eigenschaften mindestens gleichwertig sind, und garantieren dabei eine gute Haltbarkeit der Ummantelung und gute Anwendungseigenschaften (Lichtbogen mit feintropfigem Werkstoffbergang, gutes Nahtaussehen, gute Schlackelslichkeit sowie gute Zndund Wiederzndeigenschaften), wie in Bild 14 zu sehen ist. Hier ist im Vergleich zu Bild 15 auch zu erkennen, dass weniger Rauchablagerungen im Randbereich der Nhte entstehen, was Vorteile fr die Nahtreinigung bedeutet. In Bild 16 kann man den Unterschied in der Schweirauchemission zwischen CRISTAL und Standardelektroden fr rostfreien Stahl visuell erkennen. Die Elektroden wurden unter gleichen Bedingungen geschweit.

The graphs of figure 17 illustrate the variation in terms of fume emission rate (g/h) and in CrVI emission (g/h) between the CRISTAL products and other commercially available products. Figure 18 is a schematic illustration of the unique behaviour of the CRISTAL electrodes compared to the other stainless SMAW consumables available on the market, both in terms of operational performance, of fume emission level and composition data. Welding consumables can be classified, according to their fume emission rate and the toxicity of the fume which they produce, as described in the EN 15011-4: 2006 standard [8]. This system of classification provides independent information on the fume emission rate and the toxicity of fume. Two methods of classification are recognized, one based on the principle of the additivity of the risks related to each substance contained in the fume for which a limit value of the fume is reported (table 3), the other taking

Die Graphiken in Bild 17 zeigen die Vernderung der Schweirauchemission (g/h) und der CrVI-Emission (g/h) zwischen CRISTAL Produkten und anderen handelsblichen Produkten. Bild 18 zeigt die schematische Darstellung der Eigenschaften der CRISTAL Elektroden hinsichtlich Anwendungsverhalten, Schweirauchemission und RauchZusammensetzung im Vergleich zu anderen Stabelektroden fr korrosionsbestndige Sthle. Schweizusatzwerkstoffe knnen nach der Schweirauchemission und der Toxizitt des entstehenden Rauches klassifiziert werden (siehe Norm EN 15011-4: 2006]). Die Norm beschreibt unabhngig voneinander sowohl die Schwei-rauchmenge als auch die Toxizitt des Rauches. Zwei Klassifizierungsmethoden werden angewendet. Die eine basiert auf dem Prinzip der Addition der Risiken jeder im Rauch enthaltenen Substanz. Dafr gibt es einen additiven Grenzwert (Tabelle 3). Die andere beruht auf der Leitkomponente

There is a difference of at least one class of fume compared to the standard electrodes currently available on the market, therefore there is an improvement in safety with CRISTAL products. [9]

Conclusions
The nature and the intensity of the harmful effects associated with welding operations are not only closely related to the processes, but also to the formulation of the welding consumable. The principal disadvantages of MIG/MAG welding are fumes and spatter. These are in direct relationship to the metal transfer mode, which depends on the adjustment of the electric parameter set up and the arc atmosphere. The results presented show that it may be very beneficial to use the gas mixture having the weakest oxidizing potential which is compatible with the operational requirements. In this way, ARCAL 14 has been identified as a very good compromise for the welding of structural steels. Concerning flux cored wires, adjustments to the formulation of the filling powders have made it possible to develop products which offer a significant reduction of the fume emission rate while preserving an operational performance significantly better than standard products, when used with traditional shielding gases. These effects are enhanced as the oxidising potential of the shielding gas mixture decreases. The CRISTAL range

Schlussfolgerungen
Die Art und die Intensitt der Gefhrdung im Zusammenhang mit Schweiarbeiten hngen stark von den eingesetzten Verfahren, aber auch von der chemischen Zusammensetzung der verwendeten Zusatzwerkstoffe ab. Die wesentlichen Nachteile beim MIG/MAG-Schweien liegen in der Rauchentwicklung und der Spritzerbildung. Diese stehen in direktem Zusammenhang zur Art des Werkstoffbergangs, der wiederum von der Einstellung der elektrischen Parameter und der Lichtbogenatmosphre beeinflusst wird. Die dargestellten Ergebnisse zeigen, dass es vorteilhaft ist, ein Gasgemisch mit dem geringsten Oxidationspotential zu verwenden, das mit den Verfahrensbedingungen vereinbar ist. In dieser Hinsicht ist das Gas ARCAL 14 ein sehr guter Kompromiss fr das Schweien von Baustahl. Bei den Flldrhten ist es durch eine Modifikation des Fllpulvers mglich, Produkte zu entwickeln, die bei Verwendung unter herkmmlichen Schutzgasen, insbesondere bei nur leicht oxidierenden Gasgemischen, zu einer deutlichen Verringerung der Schweirauchemission fhren. Dabei werden die Anwendungs-

comprises of rutile and metal cored wires and these products are available today. Concerning coated electrodes, it is possible to reduce fume emissions by a factor of 2 from modifications to the formulations of the coatings. However, the additional costs generated by these modifications are only considered acceptable for high alloyed electrodes. The process of industrialization was therefore only undertaken for this group of products. The CRISTAL SMAW range is available on the market today in the 308L, 316L and 309L stainless steel grades. The operational performance is at least equivalent to conventional products, while the emission rate of hexavalent chromium is approximately 8 times lower. A decrease in fume emissions makes it possible to considerably improve the quality of the air which is breathed by the operators and makes the use of the fume extractors less critical in confined spaces in workshops or fabrication sites. Nevertheless, the use of the CRISTAL products does not replace the need for the usual precautions to be taken during welding.

Die Anwendungseigenschaften entsprechen mindestens denen der handelsblichen Produkte, wobei aber die Emissionsrate von sechswertigem Chrom ca. 8 mal niedriger liegt. Eine Senkung der Schweirauchemission trgt zu einer wesentlichen Verbesserung der Atemluft der Schweier bei und macht gegebenenfalls vorhandene Unzulnglichkeiten der Rauchabsaugung in Werksttten oder auf Baustellen weniger kritisch. Trotzdem entbindet die Verwendung von CRISTALProdukten nicht von der Einhaltung der blichen Sicherheitsvorkehrungen beim Schweien.

TOPTIG: Robotic TIG welding with integrated wire feeder assures weld speed and weld quality
A new robotic TIG welding process has been developed which combines the quality of TIG welding with the productivity of MIG welding. The key part of the technology is an original torch design: The wire feed is oriented in an angle close to the tungsten electrode traversing the gas nozzle. This configuration provides the advantage of reduced overall dimensions and enhanced accessibility of the torch for robotic welding of complex geometries. There is no need to direct the torch and wire feed towards the joint helping to liberate the 6th axis of the robot. Several technical features are associated to the new torch design such as an automatic electrode change, and a push pull wire feeder. Applications have been developed in partnership with the automotive industry for the weld-brazing of galvanised steel with CuSi3 wire without spatter: Other applications can be found in welding stainless steel and carbon steel: food industry, manufacturing of furniture or cycle production. Robotic welding with a growing need for excellent weld quality
Robotic welding today is mainly used with MAG welding or resistance spot welding. It complies to the need for productivity and facility and robustness for non-manual welding. There is a growing need for assembly processes offering a very good quality for example in the automotive industry, metal furniture, food and chemical industry. Better quality means first of all no spatter: MAG welding is limited because the weld current passes through the filler wire and causes arc and transfer instabilities. The quantity of filler wire cannot be influenced independently of the welding current. Some robotic TIG and Plasma welding systems exist on the market with torches which are mainly based on manual or automatic torches. The wire feeding is added later on and not in an optimum way to this configuration.

TOPTIG: WIG Roboterschweien mit Kaltdrahtzufuhr bringt Schweiqualitt und Geschwindigkeit


Ein neuartiger robotergesttzter WIG Schweiprozess wurde mit der Zielsetzung entwickelt, die Qualitt des WIGSchweiens mit der hohen Produktivitt des MAG-Schweiens zu verbinden. Kernstck dieser Technologie ist ein innovatives Konzept des Schweibrenners: Der Draht fhrt durch die Schutzgasdse hindurch in einem Winkel von 20 zur Wolframelektrode. Diese Konfiguration bietet den Vorteil einer uerst kompakten Baugre und sehr guter Zugnglichkeit an Nhte mit komplexen Geometrien. Die Drahtzufuhr mu nicht an der Naht ausgerichtet werden, so das die 6. Achse des Roboters nicht blockiert wird. Mehrere andere Funktionen sind in diesem System integriert, wie ein automatischer Elektrodenwechsel, und ein Push-Pull Drahtfrderer. Anwendungen wurden beispielsweise mit der Automobilindustrie zum spritzerfreien Lten von verzinkten Blechen entwickelt. Andere Anwendungen finden sich beim Schweien von CrNi-Stahl fr den Behlterbau, Apparatebau, sowie fr die Mbel- und Zweiradfertigung. Roboterschweien erfordert vermehrt Verfahren mit hervorragender Nahtqualitt
Beim Roboterschweien wird heute vorwiegend widerstandspunktund MAG geschweit. Diese Prozesse gengen vielfach dem Anspruch nach Produktivitt und Robustheit fr Automatisierungslsungen. Tatschlich gibt es eine wachsende Nachfrage nach Schweiprozessen, die zudem eine exzellente Nahtqualitt garantieren knnen, zum Beispiel im chemischen Apparatebau, der Nahrungsmittelindustrie, der Automobilindustrie oder bei der Fertigung von Metallmobiliar. Bessere Qualitt bedeutet in erster Linie Spritzerfreiheit und verringerte Nahtoxidierung: Das MAGSchweien kennt verfahrensbedingt seine Grenzen, weil der Strom durch die Drahtelektrode gefhrt wird. Die Menge des Zusatzwerkstoffes kann zudem nicht unabhngig vom Schweistrom gesteuert werden. Verschiedene WIG und Plasmaverfahren existieren, die im Wesentlichen auf Automatenbrennern basieren, an die im Nachhinein eine Kaltdrahtzufuhr adaptiert wurde.

As shown in Figure 1 the wire is orientated close to 90 relative to the electrode thus parallel to the weld: This means an important disadvantage in terms of volume and positioning reliability. The orientation of the wire feed means that the torch can weld in only one direction. The direction has to be done by the 6th axis of the robot. For complex parts a 7th axis or a turntable has to be added. The electrode change is difficult to handle and normally results in a manual operation with machine down time. Existing plasma systems are even more difficult in use because of the large water cooled gas nozzle and the small plasma jet dimension and less tolerance in positioning. In consequence TIG and plasma welding on robots was up to now mainly done without filler wire.

Wie in Bild 1 gezeigt, ist die Drahtzufuhr dabei in einem Winkel nahe 90 also beinahe parallel zum Bauteil ausgerichtet: Diese Tatsache bringt einen erheblichen Nachteil bezglich der Baugre und der Positioniergenauigkeit mit sich. Das seitliche Auskragen der Drahtzufuhr bedeutet, dass der Brenner nur in eine Richtung schweien kann. Die Ausrichtung muss von der sechsten Roboterachse ausgefhrt werden und demgem ist eine weitere Achse als Positioniertisch erforderlich, um eine vollstndige Zugnglichkeit im Raum zu erhalten. Der Wechsel der Wolframelektrode ist eine manuelle Ttigkeit, die mit Maschinenstillstandzeiten und Produktionsstrungen verbunden ist. Plasmabrenner haben hufig den Nachteil einer voluminsen Baugre und des stark gebndelten Plasmastrahles, der extreme Anforderungen an die Positioniergenauigkeit der Drahtzufuhr und des Werkstckes stellt. Deswegen werden WIG und Plasmabrenner am Roboter bis heute vorwiegend ohne Drahtzufuhr betrieben.

The TOPTIG welding process


Three major aims for this newly developed process: High welding speed Compact torch for robotic welding Not to restrain the robot in its capabilities Automatic electrode change The key component is a patented welding torch with integrated wire feeding as illustrated in Figure 2: As shown in Figure 3 the wire feed (2) passes through the gas nozzle (5) at an angle of about 20 to the electrode (1), in fact parallel to the cone at the tip of the electrode. In this way the wire (3) passes through the hottest regions of the arc and a high deposition rate can be obtained. This configuration makes it possible to use a TIG torch more like a MAG torch: the orientation of the torch is less important. The distance of electrode to work piece is less sensitive because the wire is stubbed into the weld bead. The wire tip is fixed to the nozzle so there is neither need nor possibility to adjust its position. This configuration leads to a very particular metal transfer similar to a liquid metal stream (Figure 4) that is different to the habitual droplet transfer. There is a continuous contact of the filler metal to the weld piece at the border of the arc cone. This transfer

Der TOPTIG Schweiprozess

Auf diese Weise fhrt der Draht (4) durch den Kernbereich des Lichtbogens mit hchsten Temperaturen, wodurch eine maximale Abschmelzleistung erzielt werden kann. Diese Konfiguration macht eine dem MAGBrenner hnliche Verwendung mglich: Die Ausrichtung des Brenners sowie der Elektrodenabstand sind weniger empfindlich, weil der Draht vertikal in das Schweibad transportiert wird. Die Drahtfhrung ist fest mit der Gasdse verbunden, so dass eine Justierung nicht mglich aber auch nicht erforderlich ist. Auf diese Weise kommt es zu einem spezifischen Werkstoffbergang (Bild 4) der sich erheblich vom herkmmlichen Tropfenbergang unterscheidet. mode with a liquid bridge is preferable because it results in a high deposition rate, a very regular weld seam and a largely reduced risk of the filler wire coming into contact with the tungsten electrode. After extinguishing the arc the tip of the filler wire remains sharpened in order to make the next weld start more reliably. This transfer mode can be obtained for all common welding wires for weld brazing, stainless steel and steel. The droplet transfer mode is characterized by a repeated contact of the wire to the pool, rupture of the metal neck, grows of droplet and detachment of the droplet by gravity or surface contact. This scheme is similar to a short arc transfer in MAG welding. It can help to stir up the weld pool and can thus for example help to prevent porosity in the weld pool or to prevent lack of fusion. The weld seam normally is much larger than the first transfer mode.

des Drahtwerkstoffes mit dem Schweibad am Lichtbogenfupunkt. Diese Form des Werkstoffberganges bringt erhebliche Vorteile, wie eine erhhte Abschmelzleistung, regelmiges Nahtaussehen und ein stark verringertes Risiko eines Kontaktes des Drahtes mit der Elektrode. Nach dem Erlschen des Lichtbogens bleibt das Drahtende angespitzt und erleichtert den darauf folgenden Prozessstart. Diese Form des Werkstoffberganges kann mit verschiedenen Werkstoffen, wie Kupferbasisloten, CrNi-Stahl , und Stahl erreicht werden. Der tropfenfrmige bergang ist gekennzeichnet durch einen wiederholten Kontakt des Drahtendes mit dem Schweibad, Unterbrechung der Metallbrcke, Anwachsen des Tropfens und Ablsen durch Schwerkraft oder erneuten Kontakt mit dem Bad. Dieser schematische Vorgang ist dem Kurzlichtbogen oder bergangslichtbogen beim MAG Schweien hnlich. Dies kann hilfreich sein, um das Schweibad zu durchmischen und dadurch Porenbildung oder Bindefehler zu vermeiden. Die Naht ist in der Regel wesentlich breiter.

The two transfer ranges can both be obtained with adapted settings of parameters. The transfer mode in liquid bridge is even simpler to obtain by increasing the wire feed speed in steps to a maximum. Figure 6 shows schematically the influence of the wire speed at constant weld current on the frequency of droplet transfer. This phenomena has been observed using a laser strobe vision system giving images as shown in Figures 4 and 5.

Figure 7 illustrates the gas velocity under the torch measured by means of hot wire anemometry. At a global gas flow of 15l/min the gas velocity in the centre region is about 18 m/sec. The dual flow nozzle helps for example butt welds on 3mm stainless steel and to obtain full penetration without particular joint preparation. Another application is shown in Figure 8 were the jet is used to push the copper filler metal right into the gap of an inner flange joint.

Bei einem Gesamtdurchfluss von ca. 15l/min betrgt die zentrale Gasgeschwindigkeit bis zu 18 m/sec. Die Doppelstromgasdse verbessert beim Schweien von Stumpfsten die Einbrandtiefe erheblich. Ein weiterer positiver Einfluss ist die pneumatische Wirkung dieses Gasstroms auf das geschmolzene Metall: Bild 8 zeigt ein Beispiel, bei dem die Fllung des Zwischenraumspaltes einer Brdelnaht mit Lotwerkstoff durch den konzentrierten Gasstrom optimiert wird. Der Lichtbogen zeigt dabei keine Tendenz, zwischen den Flanschseiten hin und her zu springen.

Performance and applications


The TOPTIG process can be used on all the applications on thin sheets (up to 3 mm thick) needing high quality, productivity and reasonable costs. Weld appearance (Figure 9) The main advantage of the TOPTIG process is the excellent weld bead appearance. Indeed, the possibility of using for this process a non oxidizing gas permits brilliant beads with very low oxidation, to be obtained notably in weld-brazing joints and in welding of stainless steels. Furthermore, the transfer mode by liquid stream leads to a smooth structure of beads without solidification waves. Welding speed (Figure 10) In all the applications tested, an interesting result is the welding speed : contrary to classical TIG process, the welding speed is similar to those obtained with the MIG process. For example, a welding speed of one metre per minute can be easily reached for lap weld-brazing of 1mm thick galvanized sheets. In the laboratory speeds up to 3.5 m/min were reached on electro galvanized sheet. Speed for conventional MAG brazing is normally 1,5m/min for single wire in the laboratory. Spatter free (Figure 11) The absence of spatter is guaranteed by the fact that the welding current does not go through the filler metal, so we never meet situations where there is a transfer of droplets in the arc or a breaking of liquid stream. In order to prevent spattering on thin sheet, the obvious way of optimization is to reduce the heat input at the start of the weld and to protect the electrode

Schweileistungen und Einsatzgebiete


Der TOPTIG Prozess kann erfolgreich fr viele Dnnblechanwendungen (0,5 bis 3mm Strke) eingesetzt werden, die erhhte Anforderungen an die Nahtqualitt und die Schweileistung bei berschaubarer Investition stellen. Nahtaussehen (Bild 9) Mit dem Prozess kann die fr das WIGSchweien typische gute Nahtqualitt erzielt werden. Da keine oxidierenden Schutzgase eingesetzt werden kommt es insbesondere beim Lten und beim Schweien von CrNiSthlen nur zu einer geringen Oxidierung der Nahtoberflche. Der kontinuierliche Werkstoffbergang fhrt zu einer sehr gleichmig glatten Naht unter weitgehendem Fehlen von Erstarrungslinien. Schweigeschwindigkeit und Produktivitt (Bild 10) In den meisten Anwendungsfllen sticht als erstes die erreichte Geschwindigkeit hervor: Im Gegensatz zu konventionellen WIGProzessen knnen Geschwindigkeiten erzielt werden, die hnlich dem MAG-Schweien sind. Beispielsweise kann im Falle des Ltens von berlappsten verzinkter Bleche eine Geschwindigkeit von 1m/min problemlos erzielt werden. Im Versuch wurden Werte bis zu 3,5 m/min auf elektroverzinkten Blechen erreicht. Die Obergrenze fr MAG-Eindrahtlten liegt nach eigenen Erfahrungen bei etwa 1,5m/min.

against spatter. By adapted synchronization of the current rise, the input of the filler wire and the moving of the robot the heat input can be decreased : the prompt arrival of the filler wire in the arc region helps to absorb the energy and to prevent excessive heating and spattering. Low distortion The independence of welding current and the wire speed rate allows control of the energy given to the joint, and so the distortion. This advantage helps weld assemblies of thin stainless steel parts as shown in Figure 12. Control and flexibility of the process The TOPTIG process is easy to implement : the welding position is determined by the wire impact and the electrode position. The ideal position is a distance of 3mm between the electrode tip and the sheet and a distance of one wire diameter between the wire and the electrode. With an integrated wire feeding and the fact that the wire melts near the point of highest arc temperature, the position of the wire compared to the welding direction is less sensitive giving more freedom when welding complex structures on a 6 axis robot (Figure 13). Moreover, this process is able to accept defaults like positioning margin and gap between the two sheets about one times the wire diameter. If there is a need for more tolerance, the use of the weaving function of the robot allows absorbtion of more important defaults (Figure 14). Automotive weld-brazing applications First of all, TOPTIG torch has been developed for automotive applications that is for weld-brazing on thin coated steel sheets. Most of the possible automotive applications are lap joints of 0.8mm to 1.5mm thick galvanised sheets. The use of TOPTIG process a l l o w s w e l d i n g s p e e d s of about one metre per minute with very good weld bead appearance (Figure 15).

Spritzerfreiheit (Bild 11) Die Spritzerfreiheit wird dadurch gewhrleistet, dass der Schweistrom nicht durch den Zusatzdraht geleitet wird; so kommt es seltener zu einem Tropfenbergang durch den Lichtbogen oder zum pltzlichen Abriss des Metallkontaktes. Auf sehr dnnen verzinkten Blechen kann es durch die abrupte Verdampfung des Zinks bei der Lichtbogenzndung zu Spritzern kommen, denen mit einer Reduzierung des Energieeintrages begegnet werden kann. Die geeignete Steuerung des Zyklus von Strom, Drahtzufuhr und Bewegungsbeginn ermglicht die sofortige Prsenz des Drahtes im Lichtbogen und hilft die berschssige Energie zu absorbieren und einen bermigen Einbrand oder Spritzer zu vermeiden. Geringer Wrmeverzug (Bild 12) Der vom Schweistrom unabhngige Materialeintrag erlaubt es wiederum, den Energieeintrag in den Grundwerkstoff besser zu steuern, um den Wrmeverzug zu verringern. Diese Tatsache erlaubt es, Schweiungen wie an dem in Bild 12 gezeigten CrNi-Stahlbecken auszufhren. Steuerung und Flexibilitt des Prozesses (Bild 13) Der TOPTIG-Prozess kann verhltnismig leicht implementiert werden: Die Position des Brenners wird bestimmt durch den Schnittpunkt von Lichtbogen und Zusatzdraht. Die Idealpositionierung ist ein Elektrodenabstand von 3mm und ein Abstand des Drahtes parallel zur Elektrode in der Grenordnung des Drahtdurchmessers. Bei der hier vorgestellten integrierten Drahtzufhrung und dem Durchlaufen der heiesten Lichtbogenregionen ist die Positionierung des Drahtes zur Schweirichtung weniger einflussreich, so dass die Bewegungsfreiheit eines 6 AchsenRoboters beim Schweien komplexer Bauelemente weniger gestrt wird. Darber hinaus knnen erhebliche Fgespalte toleriert werden, die in der Regel der Blechstrke entsprechen knnen. Dazu wird beispielsweise der Brenner leicht gependelt, Bild 14 : Lten in der Automobilindustrie Vornehmlich wurde der TOPTIG Brenner fr das Lten von verzinkten Blechen im Automobilbau entwickelt. Die hier vorkommenden Fgesituationen sind berlappnhte bei Blechstrken von 0,81,5mm. Dabei sind Geschwindigkeiten von etwa einem Meter pro Minute zu erreichen, wobei die in Bild 15 gezeigte Nahtqualitt erzielt wird.

Different gas mixtures have been tested for that kind of application and the results are : ARCAL 1 (I1=pure argon) is good if the welding speed is not a priority ARCAL 32 (I3=Ar + He) is interesting for the welding speed ARCAL 10 (R1=Ar + H2) is the best for wetting and appearance. The use of gas mixtures containing more than 2.5% of H2 is not recommended because they can induce wormholes. The flexibility of the process has been tested, notably on lap joints of 1mm thick electro galvanized steel (Figure 17). Stainless steels applications (Figure 18)

Verschiedene Schutzgase wurden fr diese Anwendungsflle getestet: Reinargon (I1) sind einsetzbar, wenn Geschwindigkeit und Benetzungsverhalten nicht die oberste Prioritt haben. Argon + Helium (I3) sind interessant wegen der hohen erreichbaren Geschwindigkeiten. Der Wrmeeintrag in den Grundwerkstoff ist allerdings sehr viel strker. Argon + Wasserstoff (R1) gleichzeitig hohe Geschwindigkeit, Benetzungsverhalten und Nahtaussehen. Das Verwenden von Wasserstoffanteilen ber 2.5% Wasserstoff ist nicht zu empfehlen, da es zu Porenbildung durch berschreitung der Lslichkeit im Kupferlot kommen kann.

Gap

For stainless steels, TOPTIG process is very interesting because of the welding speed and the deposition rate reached (about 3kg/h). The possible applications are, for example, food industry and metallic furniture where TOPTIG could be a good solution due to the excellent bead appearance.

Die Akzeptanz von Positionierungstoleranzen und Luftspalten wurde anhand von berlappnhten von Bild 17: Toleranzfhigkeit beim Lten verzinkter Bleche verzinkten 1mm Blechen erprobt. In Bild 17 bezeichnet X den lateralen Abstand in Millimetern des Brenners von der Mittellage des berlappstoes. Different gases have been tested for these applications : They have an influence on the weld bead appearance and the welding speed as shown in Figure 20.

Verschiedene Schutzgase basierend auf Argon Wasserstoffgemischen wurden fr diese Anwendungsflle gestestet. Ein Einfluss ist insbesondere auf die maximal erreichbare Geschwindigkeit und das Nahtaussehen festzustellen. Am Beispiel des berlappstoes von 2 mm dicken 304L Blechen wurde die maximale Geschwindigkeiten mit einem Argon/Helium/Wasserstoff Gemisch bei 1.7 m/min festgestellt.

During the different tests made, a fault, known as humping or puckering, has sometimes appeared. This fault is characteristic of TIG welding with high welding speed and current (cf. Figure 15). To solve this problem, it is possible to use a gas with a high percent of H2 or simply a change of the torch tilt could be the solution. Conclusion
Advantages of the system: TOPTIG is a new variant of the conventional TIG process adapted to the needs of robotic fabrication. The torch design offers the advantage of a simple and reliable setup: the position of the wire feed versus electrode is fixed and the wire extension is limited to a minimum. Das Brenner-Konzept bietet den Vorteil eines einfachen und zuverlssigen Automatisierungseinsatzes, da die Lage des Zusatzdrahtes zur Elektrode fixiert ist und keiner Justierung oder Parametrierung bedarf. Dies ermglicht die Zugnglichkeit an Nhte von komplexen Bauteilgeometrien. Weitere Funktionen sind ein automatisierter Elektrodenwechsel, eine schnelllsbare Verbindung des Brenners zum Schlauchpaket am Roboter und die Mglichkeit einer gepulsten Drahtfrderung. Welding fumes are a major concern in improving the working environment for welders. The Colorado School of Mines (CSM) and Air Liquide Welding (ALW) collaborated in a research project to further investigate the formation of welding fume. Various studies about modelling and about the experimental approaches have been reviewed as reference to this research project, in addition to the AWS F1.2-92: Laboratory method for measuring fume-generation rates and total fume emission of welding and allied processes which was used as the reference standard. Six standard rutile flux-cored wires and five singleingredient flux-cored wires were analyzed to compare the quantity, the content and the nature of the fume emissions. In the context of this research it was possible to assess the role played by the metal sheath and the flux ingredients. The nature of the fumes has been studied and characterized by means of various techniques: X-ray diffraction; Inductively coupled plasma; Scanning and transmission electron microscopy; Energy dispersive spectroscopy. The XRD approach allowed identification of the main crystalline structure, which is spinel. Schweirauchemissionen sind ein wesentlicher Punkt bei der Verbesserung der Arbeitsbedingungen fr die Schweier. In einem gemeinsamen Forschungsprojekt haben sich die Colorado School of Mines (CSM) und Air Liquide Welding (ALW) mit dem Phnomen der Schweirauchbildung beschftigt. Als Quellen fr dieses Forschungsprojekt wurden - neben der AWS F1.2-92: Laboratory method for measuring fumegeneration rates and total fume emission of welding and allied processes als Bezugsnorm - verschiedene Untersuchungen zur Simulation und zu experimentellen Anstzen herangezogen. Sechs rutile Standardflldrhte und fnf Flldrhte mit einem einzigen Bestandteil wurden analysiert, um Menge, Zusammensetzung und Typ der Schweirauchemissionen zu vergleichen. Mit diesem Forschungsprojekt war es mglich zu beurteilen, welchen Einfluss die Metallhlle hat und welche Rolle die Bestandteile des Fllpulvers spielen. Zur Untersuchung und Bestimmung der Schweirauchtypen wurden verschiedenen Methoden eingesetzt: RntgenSpektrographie, induktiv gekoppeltes Plasma, Raster- und Transmissionselektronenmikroskop sowie energiedispersive Spektroskopie. Durch die Rntgenspektrographie konnte die wesentliche kristalline Struktur festgestellt werden: der Spinell. Die Beobachtungen whrend der Forschungsarbeiten ermglichten eine vollstndige Beschreibung der Rauchmorphologie und der Schlsselbegriffe Beziehungen zwischen Fume Formation Rate (FFR) Werkstoffbergang und Rauchbildungsrate Rauchmenge.

1. Introduction
Welding fumes have become of relevant importance following studies that attempted to find correlations between the onset of cancer and welding operations in Scandinavian shipyards [Ref. 1 - 5]. However, these studies and other case histories did not present clear and consistent trends on the effects of the nature of welding fumes and workers diseases. Institutions concerned with workers health, such as the National Institute for Occupational Safety and Health (NIOSH) have published studies, which stipulate the limits for welding fumes [Ref 6. and 7]. These values have been accepted internationally. The welding fume phenomenon has been analyzed both theoretically and experimentally. Various modelling studies [Ref. 8, 9, 11 & 24] have been presented in order to interpret the processes governing the generation of welding fume. A closer focus has been set on: shielding gases [Ref. 10, 12 & 14]; welding arc dynamics [Ref. 12 & 17]; metal transfer mode [Ref. 8, 9, 12, 15, 16 & 21]. Gray et al. [Ref. 15] assessed a functional dependence between fume formation rate and voltage in GMAW. At the same time, studies made to interpret welding fumes as a consequence of evaporation from the molten droplet have not identified a definitive correlation. A fundamental role in fume formation is played by the effects of the typical welding arc forces (gravity; surface tension; hydrostatic force; Lorentz force; shielding gas drag force; evaporation force and plasma related electrodynamic forces [Ref 11 - 23] acting on the molten droplet hanging in the arc. The phenomenon object of this study can be defined as a consequence of a noncontinuous and wobbling metal transfer.

Die Bedeutung von Schweirauchemissionen ist wichtiger geworden, seit Untersuchungen auf Schiffswerften in Schweden versuchten, einen Zusammenhang zwischen der Verbreitung von Krebserkrankungen und Schweiarbeiten herzustellen. [Ref. 1-5]. Allerdings zeigten diese Untersuchungen und andere Fallbeispiele keine eindeutigen, nachhaltigen Tendenzen zu den Auswirkungen von Schweirauchelementen auf Berufskrankheiten. Institutionen, die sich mit der Gesundheit am Arbeitsplatz beschftigen, wie das National Institute for Occupational Safety and Health (NIOSH), haben Untersuchungen verffentlicht, die Schweirauchgrenzwerte festlegen [Ref 6 und 7]. Diese Werte sind international anerkannt worden. Das Phnomen der Schweirauchbildung wurde sowohl theoretisch als auch experimentell analysiert. Verschiedene Simulationen [Ref. 8, 9, 11 e 24] dienten der Interpretation des Entstehungsprozesses von Schweirauch. [Ref. 15] bestimmten die Abhngigkeitsfunktion von Schweirauchbildung und Spannung beim MIG-Schweien. Gleichzeitig haben Untersuchungen, in denen der Schweirauch als Folge der Verdampfung vom geschmolzenen Werkstofftropfen interpretiert wurde, keinen definitiven Zusammenhang ergeben. Eine grundlegende Rolle bei der Schweirauchbildung spielen die Auswirkungen der typischen Lichtbogenkrfte (Schwerkraft, Oberflchenspannung, hydrostatische Kraft, Lorentz-Kraft, Drag-Effekt des Schutzgases, Verdampfungskrfte und elektrodynamische Krfte durch das Plasma [Ref 11 - 23]), die den im Lichtbogen hngenden, geschmolzenen Tropfen beeinflussen. Das Phnomen, das hier untersucht wird, kann als Folge eines ungleichmigen und schwankenden Werkstoffbergangs betrachtet werden.

3. Welding fumes analyses


The first comparative aspects between the various wires were identified using a fume formation rate (FFR) [mg/min] vs. voltage [V] map. Such mapping allows for the identification of the minimum FFR as a function of voltage with equivalent operative parameters. The optimal welding conditions for the CSM wires have been assessed by the comparison of the quality of a set of welding beads. Each point in the map is obtained as the average of at least three welds (Figure 3). The initial observation was that the ALW wires show less fumes than the CSM wires. However, the GL2 wire with only iron powder as an ingredient showed a lower FFR minimum than the CRISTAL 15, which has a lower carbon content in the sheath

3. Schweirauchanalyse
Die ersten Ansatzpunkte fr den Vergleich der verschiedenen Drhte ergaben sich aus der Aufzeichnung der Schweirauchbildungsrate (fume formation rate=FFR) [mg/min] gegenber der Spannung [V]. Diese Aufzeichnungen fhrten zur Feststellung einer Mindest-FFR als Funktion der Spannung bei gleichen operativen Parametern. Die optimalen Schweibedingungen fr den CSM Draht wurden durch den Vergleich der Qualitt einer Reihe von Schweiraupen festgestellt. Jeder Punkt der entstandenen Darstellung entspricht dem Durchschnittswert von mindestens drei Schweiungen (Bild 3). Zunchst wurde beobachtet, dass die ALW Drhte eine geringere Rauchentwicklung aufwiesen als die CSM Drhte. Der GL2-Draht jedoch, der nur Eisenpulver als Bestandteil enthielt, hatte ein kleineres FFR-Minimum als der CRISTAL 15, der einen geringeren

3.1 Arc dynamics


The weld beads were deposited with a constant feed rate in order to maintain the same wire quantity per unit of arc time. The current and voltage signals were collected while welding and have been correlated, together with the arc power defined as P = VxI , to the FFR minima. It was reported that the wires with the lowest FFR minima were characterized by highest voltage, current and consequently power. Assuming a constant energy level required to melt the wires, then a lower arc power can be associated with a longer melting time. Consequently, the droplet hangs for a longer time in the arc. Therefore, the droplet is subjected for a longer period to the typical arc forces enhancing the fume emission phenomena. At first, arc instability appeared to be one of the main causes of fume emission for all the wires included in the test matrix. Plotting the standard deviation of voltage and current in the bubble graph of figure 4, it was reported that the most unstable wires did not exhibit the highest fume emission rates. Consequently other phenomena beyond arc instability were assumed to participate in the formation of welding fumes.

3.1. Lichtbogendynamik
Die Schweiraupen wurden mit gleichmigem Drahtvorschub hergestellt, um im Lichtbogen dieselbe Drahtmenge pro Zeiteinheit zu erreichen. Geht man von einem konstanten Energieniveau zum Aufschmelzen der Drhte aus, so ergibt sich aus der niedrigeren Lichtbogen-leistung eine lngere Schmelzzeit. Dadurch hngt der Tropfen lnger im Lichtbogen und ist den typischen Lichtbogenkrften, die zur Frderung der Rauchbildung beitragen, lnger ausgesetzt.

The plot in Figure 5 shows the correlation between the spray and globular volume fractions of molten metal and the fume emission rates. A hybrid transfer mode seemed to be the most efficient to limit welding fume formation. At the same time, the lowest fume emission rate was associated with the lowest number of events being either spray or globular transfer mode. (Figure 6). This indicated that a stable transfer mode characterized by a limited number of events could be associated with a minimum fume emission. Each event characterizes droplets with a specific diameter. Consequently metal transferred with droplets of defined dimensions, i.e. few specific diameters, were reported as generating less fumes.

Das Diagramm in Bild 5 zeigt den Zusammenhang zwischen dem Volumenanteil geschmolzenen Metalls im Sprhoder Mischlichtbogen und der Rauchemission. Ein hybrider Werkstoffbergang scheint am effizientesten zu sein, um die Rauchbildung einzuschrnken. Gleichzeitig hngt die niedrigste Rauchemission mit der geringsten Anzahl an Ereignissen zusammen, entweder im Sprh- oder im Mischlichtbogen (Bild 6). Daraus ergibt sich, dass eine stabile bergangsart, die sich durch eine begrenzte Anzahl von Ereignisses auszeichnet, mit einer minimalen Rauchemission zusammenhngen kann. Jedes Ereignis definiert Tropfen mit einem spezifischen Durchmesser. Damit konnte festgestellt werden, dass Metall, das in Tropfen von definierter Gre d.h. in wenigen spezifischen Durchmessern bergeht, weniger Rauch verursacht.

Fumes produced by each wire have been collected at the minimum of the FFR vs. voltage curve and prepared for characterization tests. The following techniques were chosen: X ray diffraction (XRD); Inductively coupled plasma (ICP); Scanning electron microscopy (SEM) and Transmission electron microscopy (TEM); Energy dispersive microscopy. The main crystalline phases composing the welding fumes were identified through means of XRD analyses. Eine genauere Untersuchung der Rauchmorphologie war notwendig, um zu verstehen, wie sich verschiedene Elemente bei der Bildung der Spinell-Struktur verhalten. Schweirauchproben in Pulverform wurden auf Glastrgern fr die Analyse mit dem Rasterelektronenmikroskop vorbereitet. Die wichtigsten Aspekte dabei stehen in Verbindung mit dem Vorhandensein von Strukturen wie dem TiAl im Schweirauch des CRISTAL 11 [Ref. 41, 42, 44 e 45]. Die Bildung dieser Struktur wurde von Trykov et al. [Ref. 43] als Folge des Explosionsschweiens beschrieben. Eine Kombination aus REM, EDS und XRD ist die sogenannte PTSSpektrometrie (position tagged spectrometry). Sie ermglicht die Analyse eines genau definierten Gebietes und liefert Informationen zum energetischen Zustand der vorhandenen Elemente. Sie ergab, dass verschiedene Strukturen im Zusammenhang mit dem Spinell vorliegen: Eisen, Silikon und Aluminium wurden in einem 150fach vergrerten Gebiet gefunden (Bild 8). Die TEM-Untersuchung wurde durchgefhrt, um die Morphologie der Schweirauche genauer zu bestimmten als dies mit den anderen Techniken mglich war. Proben extrahierter Schweirauche wurden in Aceton gelst; ein Tropfen wurde auf ein Kupfergitter aufgebracht, in Epoxidharz eingebettet und mittels Ionendnnung gednnt.
