What is plasma?
Definition
Plasma is produced by gas dissociation and ionisation processes. It is a highly heated, electrically
conductive g
gas that consists of p
positive and negative
g
charge
g carriers as well as activated and
neutral atoms and molecules. The plasma appears electrically neutral from the outside and has
high kinetic energy with great energy density. In physics, plasma is also referred to as the fourth
aggregate state of matter. A natural plasma state exists inside the sun and within fixed stars.
Lightning bolts are also plasma.

Kerf
Plasma cutting is the thermal arc cutting process in which a constricted plasma jet cuts the workpiece.
Temperatures of 30000 K melt the workpiece and partially vaporise it, while the fused material is
expelled by the high kinetic energy of the plasma jet.
The plasma jet is generated in the torch head by the delivery of the cutting gas and electrical energy.
The cutting gas is activated by a high-frequency
high frequency mixture and ignited with an auxiliary arc. In the process
the cutting gas is partially dissociated and ionised, thus becoming electrically conductive. The high
energy density and temperature causes the plasma to expand and flow towards the workpiece at up to
three times the speed of sound. As the atoms and molecules are recombined on the workpiece surface,
the absorbed energy is rapidly released and intensifies the thermal effect of the plasma arc. The steady
movement of the torch over the workpiece produces the kerf.

In the generation of the plasma arc, there is a distinction between the start and cutting phases.
The gas is accordingly divided into starting gas and cutting gas. These may differ both in terms of the gas
type and the flow rate.
The starting gas is used for the ignition of the plasma arc. Its function is to facilitate the ignition process and
lengthen the life of the electrode. Typical starting gases are argon, air and nitrogen.
The cutting gas is needed for cutting the workpiece. It configures the cutting process to allow the best
possible cutting results on a wide variety of materials. Typical cutting gases for unalloyed and low-alloyed
steels are air, oxygen and nitrogen.
For aluminium: air, nitrogen and argon/hydrogen mixtures. Air, nitrogen and argon/hydrogen are used for
high-alloyed steels.
The secondary gas envelops the plasma jet, constricting and cooling it. In this way it helps to enhance the
cutting quality further and protects the cutting nozzle during penetration and while cutting under water.
Typical secondary gases for unalloyed and low-alloyed steels are air and oxygen/nitrogen mixtures. Air,
nitrogen and nitrogen/methane mixtures are used for aluminium and high-alloyed steels.
The correct choice of the gas combination affects cutting quality, productivity and effectiveness in plasma
cutting.
The recommended gas combinations and the wear parts designed for them are shown on the following
pages.

Gases and mixtures in plasma cutting
Properties and effects on cutting quality
Argon has low thermal conductivity and is therefore not particularly suitable as a plasma gas for the cutting
process. However, it is easily ionised and thus ideally suitable for igniting the pilot arc. Argon/argon/air
mixtures are frequently used for marking carbon and stainless steels.
Hydrogen has very high energy density and thermal conductivity. As pure hydrogen degrades the nozzles
very rapidly, it is usually mixed with argon and nitrogen.
Argon/hydrogen mixtures are used only for dry plasma. High cutting speeds and good cutting quality can
be achieved on high-alloyed steels and aluminium. The reductive effect of the hydrogen makes it possible to
produce metallically blank and oxide-free cuts. These gas mixtures are mostly used on thick blanks.
Nitrogen has a relatively high energy density. It is an effective plasma gas, even without gas mixtures.
Oxide-free cuts can be achieved on thin blanks at high cutting speeds without slag formation. The absorption

the cutting surface causes the formation of gas bubbles or nitrogen porosity in the melting stock. Nitrogen
reduces the formation of slag.
Nitrogen/hydrogen mixtures are used for cutting high-alloyed steels and aluminium. This process
produces parallel cut surfaces at high cutting speeds. Oxide formation is lower than with pure nitrogen cuts.
The mixtures are described as forming gases and have a maximum hydrogen content of 20%.
Argon/ hydrogen/ nitrogen mixtures produce very high cutting quality on aluminium and stainless steel.
The addition of nitrogen reduces burr formation in comparison to pure argon/hydrogen cuts. The cutting
performance can be enhanced by increasing the percentage of hydrogen.
Oxygen is the plasma gas used for unalloyed and low-alloyed steels. The cutting quality is very high. It
generally produces burr-free cuts without rounded upper edges. Higher cutting speeds are used than with
nitrogen and air applications, which guarantees less thermal distortion. The heat-affected zone is smaller.
Mechanical properties are not impaired

Air is a mixture of oxygen and nitrogen. Dry and oil-free air is used in large volume as a plasma gas. Air has
a high energy density. With unalloyed steels it produces straight and smooth cut edges. When cutting
aluminium it can cause discolouration of the cut surface. The cut surfaces are nitrogenised.
Methane is not a typical plasma gas. When added to the secondary gas it produces a finer, brighter surface
on the cut edges

Carbon dioxide is also used as a secondary gas and serves as a coolant.

Gas purities in plasma cutting
Gas quality is partly responsible for correct operation and optimal cutting quality in
plasma cutting.

wear part lives. These impurities include gas impurities, moisture and dirt.
For plasma cutting on unalloyed and low-alloyed construction steels, high-alloyed
steels and aluminium, the minimum purities shown in Table 1 must be guaranteed.
Failure to observe these limits leads to losses of quality and economy due to the
reduced cutting speed and life of the wear parts.
When supplying air through a compressor and not via compressed gas cylinders,
the set requirements in terms of maximum particle size, residual oil content and
dew point must be met without fail. Increased oil and moisture contents reduce the
life of the wear parts and increase the risk of torch degradation.

Cutting errors and correction
The required values of the process variables are given in cutting and consumption tables. The gas supply unit must
provide appropriate pressures. If the available pressure is lower than that given in the corresponding table, the
cutting performance and quality of the cut will be reduced. Other variable cutting parameters are the strength of
current, cutting speed and the distance of the torch from the workpiece. These values are also given in cutting
tables. However, they should be regarded as guideline values as parameter adjustments may be required, e.g. due
to different alloying components, manufacturing processes and the surface condition of the materials. Any quality
losses that occur can be seen in excessive deviation from the cutting
g angle,

of the workpiece, rounding of the upper edge or splashes on the surface of the workpiece.
Cutting angle deviation
In case of cutting angle deviation you must ensure that the plasma cutting torch is aligned at a right angle and the
distance from the workpiece is correct. The chosen torch movement direction affects the go and no-go side of the
cut edges and depends on the gas distributor used. The correct strength of current must be selected for the
material and thickness. Too much cutting speed is often the cause of excessive angle deviation. The required wear
parts, particularly the nozzle, should be inspected and replaced in case of wear.
High-speed burr
High-speed burr is formed if there is too much cutting speed, too little current strength or too much distance
between the plasma torch and workpiece. When cutting this can be recognised by a narrow kerf. The resulting
grooves on the cut edges are very crooked or have an S-shape. The effect of this is slight but very hard burr
formation on the underside of the workpiece. The burr is difficult to remove.
Low-speed burr
Low-speed burr is formed if there is too little cutting speed, too much current strength or too little distance between
the torch and workpiece. The kerf is wide, while the resulting grooves on the edges are more vertical. This
produces a porous burr that is usually easier to remove than high-speed burr.

Splashes on the surface
Splashes on the surface occur if there is too little cutting speed or too much distance between the torch and
workpiece. This may also be caused by a worn nozzle.

Definitions
UL electrode ...............stands for Ultra Life electrode. UL electrodes have an enhanced lifetime compared to
standard electrodes.
Cutting gases................all gases used for the cutting process. They are divided into starting gas/plasma
gas/secondary gas.
Marking gases.............. the gases used for marking and labelling workpieces. They are divided into starting gas/
plasma gas/ secondary gas.
Quality mode................distinguishes between Production cutting and Quality cutting. The quality mode assists
the operator in choosing the process. The cutting results meet ISO 9013-3 or better.
Production cutting.........is abbreviated to the letter P. P stands for cutting processes that are more geared
towards productivity. These processes are performed at higher cutting speeds.
Quality cutting................is identified by the letter Q. These cutting processes are more geared towards
precision and cutting quality on the workpiece.
Spare parts....................the interchangeable parts on the plasma torch head.
Wear parts.....................the parts subject to increased wear due to the plasma process.
Electrodes and nozzles produce the plasma jet

The PT- 15XL is a water-injection torch. The maximum power output goes up to 1000A at 100%
duty cycle. Its application areas are the dry and underwater cutting with 800A-1000A. The PT-15XL
can be combined with air / water shield (up to 750A).
Advantage of the torch: Cutting and Bevel cutting in heavy plate area.

The PT- 19XLS torch is a water-cooled plasma torch with secondary gas stream. The maximum
current carrying capacity is 400A for oxygen and 600A for nitrogen and argon-hydrogen cutting on
a 100% duty cycle. Its areas of application are dry plasma cutting and underwater cutting.

The PT- 24 torch is a water-cooled plasma torch with secondary gas stream. The maximum cutting current is
100A on a 100% duty cycle
cycle. The area of application is precise dry plasma cutting and marking without wear part
replacement. The PT- 24 manifold torch is equipped with five integrated magnetic valves to guarantee faster
conversion times between cutting and marking processes.

The PT- 36/PT- 36R torch is a water-cooled plasma torch with secondary gas stream. The
maximum power input is 650A on a 100% duty cycle
cycle. Its areas of application are dry plasma
cutting and underwater cutting.
Advantage of the torch: cutting, bevel cutting, marking and labelling without wear part replacement.
The PT- 36R is the retrofit torch designed to replace the PT- 19 and PT- 600 torch types.

The patented PT- 37 torch severs up to 32 mm( 1-1/4 inch) material using air as the plasma and
shieloding gas

The PT- 600 torch is a water-cooled plasma torch with secondary gas stream. The maximum
cutting current is 400A for oxygen and 600A for nitrogen and argon-hydrogen cutting on a 100%
duty cycle. Its areas of application are dry plasma cutting and underwater cutting. Marking without
wear part replacement is possible with the EPP 200, 400 and 600 plasma systems.
