In this report aspects of Total Quality Management applied at SAbro will be discussed. How production process done at SAbro using continuous process improvement and what steps are involved in the manufacturing of split A.C., & other allied products. The complete analysis is presented in this report. The major points are that, the designing of SABRO Air-Conditioning equipment is done by highly qualified, capable and most experienced engineers, keeping in view the climatic conditions prevailing at the area, where the equipment is to be installed. The manufacturing is strictly supervised by engineers to ensure that the friction of equipment is maintained. Before dispatch, all equipment is tested on latest sophisticated machineries and instruments, by quality control department. The stringent measures so adapted have not only created confidence in the minds of users about the quality and durability of the equipment which is manufactured to meet the international standards, but also paved the way for the leading consultants in the field is recommending that of SABRO Equipment. Hence quality is maintained at each stage of production process.

1. Company Introduction

To serve the society with fervor, and act as model for it uplift. To contribute in development and promotion of hi-technology in the country. 1.3. Sabro Company Sabro Technologies (Pvt) Ltd is a subsidiary of SABRO Group of Companies. The S.a. Brothers (Pvt) Ltd, popularly known by its brand name SABRO is an ISO-9001 certified Air Conditioning manufacturing company, located at I-9, Industrial area Islamabad, Pakistan. The company was established back in 1968. It was the mix of superior management skill, experience, technical know-how and decision for offering the right products at the right time, which made SABRO a successful name in the history of air conditioning. The technical knowledge of its founding officials and hardship of their loyal coworkers remarkably helped to win the customers willingness by making the air conditioners in accordance to their specialized requirements. Today in Pakistan, SABRO is considered to be a pioneer in Air-conditioning field and known as the largest manufacturer of residential and commercial units of all kinds. Since its establishment, all the manufacturing facilities were located at I-9 plant which was time to time expanded in terms of covered area. However keeping in view, the increased manufacturing requirements due to enhanced market demand, subsequently the management decided to establish a new plant for the manufacturing of commercial and industrial products! The result is the establishment of SABRO Technologies (Pvt) Ltd., which is located at Industrial triangle Islamabad, Pakistan. Sabro, on trot is Celebrating its thirty eighth year of ever inclining efficiency in the field of domestic as well commercial Air-Conditioning. SABROS brand name is reliable, efficient and well known in commercial air-conditioning. The secret of SABROS success is rather general to a management student but the two slogans under sabros flag made SABRO an organization of its kind in Pakistan, i.e. total quality management and the network of after sales services. SABRO is very conscious in having long term commitments with its customer. 1.4. Company History 4

2. Corporate Profile
Sabro Corporation was established in 1968 as the pioneer in Air conditioning market, with specialization in advanced technology, excellent services and good reputation in the market. Sabro is dedicated to the design and production of high quality products with emphasis on energy efficiency, keeping in view the climatic conditions prevailing at the area, where the equipment is to be installed and it is done by highly qualified, capable and most experienced engineers. At Sabro, every business segment is refashioned with intend to dominate the generic market of the future. The company would like to retain its image even as it ventures the other markets. Presently, Sabro is manufacturing different types of air conditioners (split/package), chillers; air handling units, air curtains, humidifier, dehumidifier, hot water generator sets. Now Sabro has entered into new millennium, with new product range of DVDs-microwavestelevisions and instant water geysers (electric/gas), as a dynamic and growing company with the resolve to define levels of excellence. The company has attained multi- dimensional growth in terms of

Revenues and profitability The sabro statement of revenues and profitability indicates how much takings and returns this company brings into the business by providing goods or services, or both, to its customers for a set time. The sabro management also accounts for costs and expenses associated with earning the revenue during that time. In an annual report, the statement of earnings is presented to board of directors. The net earnings (or loss), often literally the "bottom line" on the statement, shows how much the company earns per annum.Company earns revenues by selling products or services, or both. Sabro is considered the largest selling brand in HVAC domestic as well commercial appliances. At present its on trot production capability is as under Domestic units (1 hp to 3 hp) 10,000 Units/month (produced at S.a brothers Islamabad) Commercial units (1 hp to 240 hp) 5000 HP per month (produced at sabro technologies sihala , Islamabad) 2.3. Quality awareness and customer satisfaction Quality awareness is prime precedence of sabro.while keeping it up to the customers satisfaction; the main areas on our hands to ably discharge are exclusively total quality management and integrated management consulting services. This includes Frame work, continuous process improvement and our timely as well proficient services.

3. Company Philosophy

In todays fast moving world, international standards, environmental regulations and cross border agreements need to be coupled with local market needs, climatic conditions and customer requirements. 4. Ethical Guidance for Workers at Sabro

SHORTCUTS can be useful In your workplace - saving time, energy & maybe saving companies money. But sometimes shortcuts are really cutting corners & not a true way of doing things faster but simply a way of skipping over important steps. Cutting corners cheats the company of efforts & in the long run cheats the customer of quality. But employees who cut corners also cheat themselves of the valuable experience they would gain by doing Things the right way - experience they would probably need later. And they are cheating themselves of the self-respect gained when one works to full potential. When you discover a way to do things faster, ask yourself if the idea is a legitimate shortcut or just a way to cut corners. If you would readily share the idea with your seniors then it is a true work saving and beneficial short cut.

5. Manufacturing
Capacity: 100 units per day (approx) Inventory Stock: For 7 days All parts are assembled locally. Sabro have its own Software Dept. for the programming of its machines & processes. Microprocessor based controller are made for split A.C.

6. Target Market
The target markets are following: Households Govt. Org. Defense Sector (Customized units are made for navy. Army) Railways( Customized units) Pharmaceutical Companies like Abbot, Glaxo etc. PTCL Major Hotel Chains i.e. Marriot, Holiday Inn. Mobilink Exports to China

35% in previous year but forecast is to increase up to 50% in current year 2003.

Sabro is a tax paying company. Rs.14crore is paid last year as Tax.

11.Prototype of a new item


This is a prototype of a service that will be provided soon after the screening of it. This is actually service of Split A.C. controlled by Telephone. A small size of system is needed just like Modem that will be attached to A.C. in which PTCL line will be connected. Steps: Calling at home if the A.C. is at Home Give Pin Code or Password Line will be connected to A.C. menu Menu will tell about the current status of A.C. After that the option will be told that you can set the status of A.C. Target Market of this product is PTV boosters where control is needed from outside the org.

12.Total Quality Management at Sabro


We have studied and learned about many aspects of quality management at Sabro. They have applied Total Quality Management (TQM) on their production process by using continuous process improvement.

12.1. Production Process at Sabro Sabro Industry is located in Islamabad near H-9. Sabro is specialized in manufacturing of A.C. i.e. split A.C., Window & other such types of A.C. The production process at Sabro is mostly computerized like machines etc are used. But still there are many steps that are done manually. Total Factory area is: 185000sq.Feet. The whole production is done in several steps & depts. The Quality check is maintained in all depts. There are separate software depts. for most of the steps in production process. Main Components of A.C. are: Evaporator coil Condenser Coil Compressor Expansion valves

The whole production process will be explained below:12.2. Main entrance of Sabro factory

At the entrance of Sabro the workers acquire Time Tickets from a small office that is present near the entrance gate. The workers then go to their particular depts. for starting their jobs. The first dept. & step that comes is Sheet Metal dept.

Sheet Metal Dept.

This dept is the first step in the production process. The raw material i.e. sheets are purchased locally & then they are provided by Mat. Resource dept. The process can be explained in steps: Firstly the sheets of Metal are provided to different workers that are working either manually or by machines. Then cutting of sheets is done. Cutting of sheets is done by machines that are based on computer programs. Cutter is used for this purpose. After cutting the parts are moved forward for punching. CNC punching machine is used for punching. After punching bending is done. Bending is also done by bending machine. Then welding of sheets is done by welding machine. After this nutting of parts is done. Polishing is the last step of sheet metal dept. but polishing is only done of GI parts. No polishing is done on MS parts. After this finished parts are sent to different depts. as these finished parts are input of many other depts. i.e. sequential production process. Proengineering Dept. controls the computerized woeks of this dept. along with some other depts.

Paint shop is actually a dept that controls the function of painting & cleaning the different parts that includes mostly the outer covering of A.C. & different allied products. The paint shop is very important dept. because in this dept. parts are brought for painting & then sent to different depts. for further working. So it becomes a middle dept. for many depts. The process at paint shop is very complicated as some steps are computerized & some are manually done. The different steps are explained here: 12

Firstly the parts from Sheet Metal dept. are brought here for painting. PAE machine is used for painting. The process of painting is: Didoline is used for cleaning Then Water Rinse Strandon for Chemical cleaning Water Rinse Deoxylyte for chemical cleaning Water Rinse Water Rinse Luke machine is used for removing extra paint Then spraying is done manually After spraying Baking of parts in Oven is done Baking Temperature: 200-300 degree C. 20 minutes are consumed for baking a part. Parts are baked in groups. Painted parts are then sent to Store from where these parts are accessed for assembling.

Fan shop is also an important dept. that is involved in the making & manufacturing of different types of fans that are assembled in A.C. & in other related products. As these fans are very important parts so it demands special attention while manufacturing it. The process of Fan shop is not so complicated as moist of the work is done by machines. The detail is given below: First of all small parts of plastic are brought here from raw material dept. for processing Inject Molding Machine is used for shaping parts of plastic for making finished small fans. The finished fans are kept in store & from these stores the fans are later on sent to assembling dept.

Supporting Dept.

There is also a supporting dept. for Fan Shop & it is used for making other related products that are used along with fans. This dept. makes coils that are also an important part of split A.C. 13

In Coil Shop Fin process machine is used for making coils. Pulleys & Fins are made for rotating coils. 12.7. Pro-Engineering Dept.

In this dept coding for different parts is done. 12.8. Piping Section

Condensers are manufactured locally by Sabro. Condensers are used for keeping hot air outside the room.This is very important section because here pipes for condensers, are manufactured for the transfer of Gas in A.C. The whole process of preparing, bending & fixing of pipes is done. These pipes are fitted in condensers. There is a separate lab for the testing of these pipes before their fitting in condensers. 12.9. PMEL Lab

This lab is used for testing of pipes that will be fitted in condensers afterwards. So it is very important step in the production process. Many types of checks are conducted here like capacitance check, electrical test etc.

Now here some important tests & its descriptions are given. Electronic Test Bench for testing of power supply Capacitance test bench for testing the capacity of pipes Electrical Test Bench for testing of electricity voltage Pressure Test Bench for testing pressure of transfer of gas Then condensers are molded. The last step is testing & final assessment. After this condensers goes to flow line. Then they kept in store. Single unit is finished at a time & 500 units are finished in a day.

This is also called Concordia Dept. This dept is assembly shop for mini split A.C. Here all components of split A.C. are brought for assembling. The main components are: Condenser Compressor Evaporator

Compressors are imported from U.S., China & Malaysia. Assembling is done manually. There are two sections in this dept. i.e. Evaporator & Condenser. Condenser is brought from Piping Section, other parts are brought from Fabrication dept. Steps in this dept. are following: Testing of all units. Checking the standard tools. Assembling the parts of A.C. Finishing of Mini split A.C.

It is assembly dept. for 1-15 ton units. The parts are brought here from Piping section & Paint Shop or Fabrication Dept. The assembling process is same as in Concordia Dept. President

ACR-I Dept.

It is assembly unit for 5-20 ton units. Here the split A.C. for exporting are assembled. The same assembling process is done here. There is also a condenser testing lab where working of condensers is tested.

In this dept. the remotes are made for Split A.C. This a new dept. The raw material is imported from Japan. These parts are then sent to Store for cleaning process. After cleaning these parts are assembled. There are different stages according to the assembling of the components. There is also a separate software dept. for LCD remote. At last the remotes are sent to packaging dept.

13.Overview of Production process


There are two types of depts. at Sabro: one is production depts. & second type is administration depts. that are working for enhancing the efficiency of production process. Production Depts.: Sheet metal Dept. Paint Shop/Fabrication Dept. Coil shop Fan Shop Pro-engineering Dept. ACR-I ACR-II ACR-III Software Labs, LCD Remote Dept Office of Production Dept. where enrollment of workers is done along with allocation of Daily Wages etc.

13.1. Quality Control There are strict quality checks on each & every dept. For this purpose Quality Assurance dept. is formulated. Quality Control Incharge Executives are present in every dept. for the check on quality. 13.2. Motivators: Here a little detail of some steps is given that are used by Sabro at workplace to increase the Productivity of workers: 18

13.2.1. Skill Level charts These types of charts are displayed in all depts. of production process to enhance the performance of workers by displaying their monthly daily performance. 13.2.2. Displaying Precautionary Measures at Walls Precautionary measures are displayed on walls in almost every dept. to let workers take care of themselves. These were in Statements like: Take Care of Your Back while lifting heavy things etc.

13.2.3. Employee Motivation Such statements are displayed at Work Place that can motivate workers & can make the condition of Work place better like Leave one thing Carelessness or Duty & Smoking is injurious for health. Uniform is provided to workers by Sabro. Quality Policy is also displayed on almost all over the Work Place along with Mission Statement so that workers will always strive to achieve their mission.

13.3. Quality Policy We will strive to exceed customers expectation through continuous improvements in the quality of our products and services.

15.Conclusions & Recommendations


15.1. Conclusion It can be concluded that the production process at Sabro is very comprehensive. The most of work is done by machines & it is expected that they will be able to have a fully computerized process soon. The main emphasis is given to quality. The environment at Work Place is very pleasant & workers perform their jobs with great motivation & dedication. The team work can be observed easily. The relations among management & workers are positive & there is no concept of strikes etc. Thats why the quality of Sabro products is very high & exclusive. Most of the items are exported. 15.2. Recommendations There are also some recommendations for improving the production of Sabro. It is recommended to Sabro that: Outlook of factory should be made better & clean Workers should be given empowerment to enhance their productivity The whole process should be made computerized The safety measures for Workers should be increased The worn out machines should be replaced or repaired Most of precautionary measures are displayed in English rather they should be displayed in local language to make it understandable for illiterate workers Workers should be given proper Skill Training It is very important to provide the opportunity to the employees of the organization to express their ideas or whatever they want to express. Management should clear their vision mission and goals towards the employees in the organization. Management should involve the workers representatives in managerial activities so that the transparency could be maintained and through this they can win the confidence of the employees. Management should give due importance to mental relaxation &social cultural development of an employees who strives hard for the company. Reward or Praise/appreciation works as magic for an individual and motivates them for work. Role clarity of each position should be defined and based on that individuals can plan their work accordingly. Self-potential system should be encouraged. There are regular review and comparison of current & past performance to detect gradual deterioration in the strategy. Proper cooperation should be necessary in the company.
