Electrodes

ARO ELECTRODES: MASTER Y OF A TRADE


Present on every continent with the widest range of products in the
world, ARO occupies a leading position in its activity. Its new range of
electrodes is the result of an incomparable know-how acquired over half
a century entirely dedicated to a trade:
resistance welding.
It is not by chance that for many users ARO electrodes have become
the benchmark. Making the most of the experience it has gained both
on production sites and following thousands of hours' testing in the
laboratory, ARO is now proposing an advanced range with improved
longevity and working quality performances.

Electrode criteria

 THE METAL
The metal used to manufacture the electrodes must have the following characteristics:
 excellent conductivity in order to oppose the least possible resistance to the current;
 a good thermal conductivity to ensure rapid heat dissipation;
 mechanical properties in order to avoid cracking under the effect of impacts.
The metal must have an optimum hardness when hot, which does not mean the maximum hardness that could
be obtained by work-hardening (1). The metal must be sufficiently hard to avoid it being crushed under the compression force, and it must keep this optimum hardness in service so that the electrode is not subjected to softening which would quickly make it unusable.
Amongst the possible metals, the most interesting due to the breadth of its utilization possibilities is chromium
copper with a slight zirconium content (0.02 to 0.10 % Zr). Thanks to its composition, this alloy has the abovementioned key qualities. Furthermore, its mechanical properties are further significantly reinforced by its particular elaboration technique which gives it a long-fiber oriented-crystal structure. For example, chromium copper's hardness when hot and its resistance to softening are considerably more favorable than those of ordinary
copper zirconium alloys as shown by the graphs reproduced below.
There is, however, one case where the utilization of this metal is not recommended, or is even impossible: welding of copper, etc. For these special applications, ARO proposes electrodes made of electrolytic copper, sintered copper tungsten, molybdenum, tungsten, or even graphite. Their utilization conditions are summarized in
the table on page 5.

 DESIGN
The electrode's design must meet the following requirements:
 appropriate shape for guaranteeing application with optimum weld reliability;
 optimum heat dissipation.

ARO has paid a great deal of attention to studying the thickness between the electrode's active surface and
the bottom of the cooling channel in order to obtain the best metal-water heat exchange, while ensuring that
the electrode keeps excellent mechanical properties and the maximum dressing possibilities. Likewise, the
distance between the injection tube (or nozzle) and the bottom of the channel has been carefully determined
due to the importance of this factor in the effectiveness and regularity of cooling. This is why, when an electrode is replaced with an electrode of a different model, it is absolutely essential to use the appropriate injection tube.

(1) Excessive work hardening will cause inconsistencies in the metal (by precipitation of one phase at the time of the successive reheatings that it is submitted to in service) when, on the contrary, its homogeneity is a key factor for its good mechanical and electrical resistance.

As a general rule, the end of the tube must be situated at a distance of 1 to 5 mm from the bottom of the channel.
Indeed, if this distance is too great, a pool of stagnant water forms at the bottom and is rapidly transformed into
vapour preventing any cooling (Fig. 3).
In order to cope with the particular requirements dictated by the configuration or to enable access to the parts to be welded, ARO has designed special electrode shapes. There are a large number of variants one of which,
intended for welding tubes, is illustrated in figure 4.
Furthermore, given the many advantages of ARO's swivel electrodes, we
must emphasize their special characteristics. These electrodes, the goal of
which is to leave practically no imprint (on the thin metal sheets), meet three
key requirements : very compact shape, extremely easy to orient, highly efficient cooling and sealing. (Fig. 5 and 6: Cross-section of a swivel electrode

The electrodes inevitably become worn due to the contact


with the metal to be welded, under the effect of pressure
and heat. The fact that they are wear parts does not mean
that it is always difficult to limit their consumption. Indeed,
between very good and very poor utilization conditions,
wear can vary by a factor of 1 to 100! It is therefore
obvious why it is so important to use these parts in a rational way, which is ensured by an appropriate adjustment of
the welding guns or machines, a power and force rating
suited to the nature and thickness of the sheets to be welded, an adequate water supply and, insofar as possible, a
good surface condition for the parts. By becoming encrusted in the active face, scaling or rust cause it to deteriorate
very quickly.

If, after having checked these various points, abnormal


wear is nevertheless observed, consult the ARO Service
department. Likewise, if the mechanical resistance of the
weld spots is not as good as expected, check that the diameter (D) of the active faces is suited to the thickness (e),
using the following relationship:
D = 2e + 3 mm. If the parts to be welded are of the same
thickness, the active diameters of the two electrodes will
therefore be the same. But, if we
take the example of a 1 mm
sheet to be welded to a 4 mm
sheet, the respective diameters
should be in the region of 5 and

The "diameter" parameter has undeniable consequences


on the mechanical strength of the assembly. This parameter must therefore never be neglected. Likewise, the angle
of the tip must be kept close to its original value, which is
to say for most electrodes, a = 90 to 120 (Fig. 8).

Electrode criteria

Although the application of the above-mentioned relationship leads to electrodes with a


wide basic diameter being used, these electrodes are not however oversized. On the
contrary, their thermal cycle (temperature variation in service) is more favorable and,
when welding galvanized sheets for example, their longevity without any reworking will
be all the better. Furthermore, a large electrode cross-section is a determining factor for
improving the machine's secondary efficiency by reducing the current density (A/mm?)
passing through the electrodes and, consequently, their ohmic resistance.

a) Can be used in a very wide quality and size range.


b) Inconsistent low-quality welding, sanding or pickling
recommended.
c) The thickness of the coating must be uniform.
d) The electrodes must be kept clean to avoid
sticking.
e) High currents and short times to avoid sticking.
f) Small thicknesses can be welded under special
conditions.
g) The welding parameters must be carefully checked.
h) Low welding resistance.

The various parts making up the electrode: (electrode tips and electrode bodies) and the electrode holders presented
in this catalogue comply with the CNOMO recommendations and are conform to the ISO specifications.
In certain cases, the utilization of these electrode tips requires the replacement of the existing electrode bodies or
electrode holders, with new models.

Electrode characteristics

In a resistance welding machine, the electrodes are the components that are submitted to the most severe
service conditions, since they must simultaneously support all of the force and all of the current.
One of the key factors for success lies in the choice of its characteristics,
that is to say:

 Profile and dimension
 Cooling

 Material
To make the electrodes, we use alloys that maintain a high degree hardness at the welding temperatures
and a conductivity close to that of copper.
The table below indicates these alloys' characteristics and applications.

These electrode holders are made of two parts :
 a chromium copper body which is attached to the arm of the welding
machine,
 a cadmium-plated steel cap that
clamps the electrode, clamping is
ensured by 10 hex head socket
screws or 12 hex head socket
screws.
These electrode holders should preferably
be attached with 16 mm studs and a
normal nut and a steel washer external
diameter 45 mm, thickness 5 mm.

Accessories

 Aerosol for protecting tools against weld projections

Description

NB Aerosol (boron nitride) is a colloidal suspension of micronized


boron nitride which, when sprayed on to the tools, leaves a highly
adhesive protective white film after a few seconds' drying.

Applications

Protection of robot welding parts and of ancillary equipment liable to receive weld
sparks. Over time they form a highly adhesive deposit which can only be removed
mechanically.
NB Aerosol eliminates this problem.

Advantages

Absence of deposits on the equipment, the projections of molten metal no longer


stick to the exposed surfaces.
Removes the need to perform the welding gun cleaning operations, hence a time
saving when carrying out maintenance operations.
Excellent resistance of the boron nitride film at high temperature.

Depending on the type of parts to be welded (nuts or screws), this water-cooled assembly
makes it possible to center them with respect to the drilling in the sheet, thanks to the guide
device. Its clinker-blower system, which functions during the welding cycle, reduces the
arcing phenomena and lengthens the electrodes' service life. The assembly is installed
directly on the platen of a welding machine by means of a mounting pad.
Depending on the electrodes and pilots, possibility of welding:
- M3 - M4 - M5 - M6 - M8 - M10 nuts,
- M5 - M6 - M8- M10 screws.
Delivered with one electrode and one pilot depending on
the type of parts to be welded.

The 334 series universal mechanical dynamometers have been designed


for the static measurement of forces.
The compression forces applied to the bearing points cause a deformation
of the keyway. This results in a movement of the built-in measurement rod,
which is transmitted to the comparator. The compression forces are indicated in the clockwise direction. The slight thickness between the bearing
points makes it possible to use universal, robust and precise dynamometers, where other measuring apparatus cannot be used because of their
size.
Delivered with a plastic case and a calibration certificate.
Thickness between the bearing points:
- 18 mm for the 70 800 003,
- 25 mm for the 70 800 004.
