Gelling

... is not for the faint of heart



Over the years we have worked hard to perfect the
finishing process we recommend. The purpose of this article
is to share what we have learned thru trial and error. We
found it best to apply the finish before the parts are glued
down.

Surface Preparation: All surfaces must be dry and as
dust free as possible. We use an air compressor to blow each
piece off before applying the first coat of gel.

Application: Stir the gel thoroughly before and during application. Do not apply in direct sunlight or areas of
extreme air movement. A good tip to keep the gel from drying out while you coat the pieces is to open the can, turn the lid

upside down and put a small amount on the inside of the lid.
Place the lid on top of the can and refill as needed. This keeps
air from drying the surface of the exposed gel. Because the gel
is very thick and it soaks into the wood it works best to apply
the gel one piece at a time.

We use a 1 foam brush to apply the gel and Bounty
paper towels to wipe each piece clean.

First Coat: Apply the gel to the sides and top, leaving the bottom free of finish so the glue will hold the pieces
firmly to the backing. Applying the gel to the sides and top
will help seal the wood, protecting your piece from the ever-changing climates. If the gel is left on too long before
wiping off, drying time increases and the sides could remain
tacky. It is VERY important to use a clean paper towel (or a
clean part of the towel) for each piece. This eliminates cross
contamination which may increase the chances of a tacky

Carbon pattern? Tracing? Copies? How many copies? Cut pattern pieces out?
Master pattern? Repositionable Glue Stick? Spray adhesive? Xyron Machine?

Questions, questions and more questions!! Bottom line . . . the best


way to achieve accuracy with your Intarsia projects is to adhere the paper pattern pieces directly onto the wood. Making multiple copies and
gluing the pattern pieces to the wood is much more precise than using
the carbon paper. It eliminates any chance of human error.

Making Copies of Pattern:


Keep your original pattern as your Master Copy. Usually 7 copies is enough, be sure you get all the copies you think
you will need at the same time. Settings on commercial copiers are changed frequently and when set back to 100% the
setting may vary.
Cutting the Pattern Pieces Apart:
Working with one copy at a time, plan your cuts into the pattern by first marking the pieces you want to cut out. Draw
a yellow line by all the parts that are along the outside edges. This helps you relax when sawing, knowing that when
cutting these lines they do not need to match up to another piece. Hint: Mark with pencil the parts you plan to cut apart,
it is easier to erase a pencil line than taping pattern pieces back together.
Place the pattern parts onto the wood:
Having separate pattern pieces makes it much easier to find the best grain for that particular part. You can easily move
the pattern pieces around on the board. When you are happy with the placement of the pattern pieces on the wood use
a pencil to mark a few guide lines to help realign the pattern sections after the glue has been applied.
Gluing methods:
Repositionable Spray Adhesive, Repositionable Glue Sticks, Xyron Creative Station with a repositionable glue cartridge.
Use any of the above applications to adhere pattern directly onto the wood.

the need to trace the pattern onto the wood and it also eliminates the need to make multiple copies. We have done the
slicing and dicing of the pattern into pieces for you. All you need to do is cut the sections out and glue them to your
wood.
Plus, the patterns are red lined on our top grade Vellum paper, and you get enough pattern pieces to make two projects
or have extra pieces if there is a need to redo a piece.

surface which will extend the amount of time needed to


dry. Also continued use of the same paper towel will cause
the towel to break down and leave more lint.

Second & Third Coats: Applied to the top surface and outside edges only. Apply gel to surface, wipe
quickly with a clean cloth. Buff lightly with another clean
cloth, working in the direction of the grain until the surface is smooth and your paper towel comes away with no
residue. Three coats are what we recommend; however,
additional coats will enhance and provide greater protection. Sanding between coats is not necessary as long as
you buff each piece until no residue is left on cloth. Occasionally the gel raises the grain on aspen. We use a 4/0
steel wool between the second and final third coat.

Drying Time: Drying time will be affected by
temperature, humidity and thickness of the gel. Most
oil-based varnishes dry upon exposure to air, which is also
known as oxidative cure. We use a small oscillating fan
set on low about 4 feet away from drying project pieces.
This is especially helpful in areas with higher humidity
levels. We also have a dehumidifier running at all times.
It is the oxygen molecules in the air that interact with the
gel, creating a chemical reaction that causes the gel to dry.

We recommend at least 8-10 hours between the
first and second coats. Less time (6-8 hours) is needed
between the 2nd and 3rd coats.


The world of intarsiaists just got smaller! We now have
a way for fellow woodworkers to connect and to share ideas and
experiences. If you are like me, you gained your intarsia skills the
hard way, through skinned fingers, broken tools and less than
perfect projects.

Since life is too short for you to make every mistake, it is
time to learn from others mistakes. We are proud to announce an
intarsia organization called, the National Intarsia Carvers Association (NICA). NICA was born July 25, 2012 with the purpose of
serving as a network for wood enthusiasts to share and glean the
tips, tricks and techniques that will make your next Intarsia project a success.

Our first event for bringing intarsia-minded people together will be held March 8, 9 and 10, 2013 in Cedar Rapids,
Iowa. It is called Discover the Art In Intarsia show. Judy Gale
Roberts will be teaching a seminar and a hands-on class. We are
working with numerous vendors involved with tools and supplies
used to create Intarsia to participate in the show.

We are planning a wood art gallery featuring many forms
of wood art. There will be door prizes, mini-classes and more. We
will keep you posted as the details unfold.

NEW PATTERNS
Gray Wolf (CT-10) The Wolf is the project for this years
Intermediate 2 class. I used western red cedar for everything except the white and the very dark areas. I used aspen for the white
wood and walnut for the dark parts. The Wolf has 18 pages of
instructions to help you shape the project and comes with the
master pattern and two sheets of pattern parts.
Buffalo Bill (CT-11) Buffalo Bill has the same format as
Annie Oakley. There is a possibility we will do Sitting Bull
for next years Advanced class. I used some spalted hackberry for
the hair, western red cedar for the hat and jacket, and basswood
for the face. I had some barn wood I used for the background
left panel. The pattern has 18 pages of instructions to help you
shape the project and comes with the master pattern and two
sheets of pattern parts.
Arabian Horse (I-307) I used aspen for all the white parts,
walnut for the medium dark parts, and some ebony for the eye
and nostril. I added texture to the mane with the Wonder Wheel.
Tree Top Santa (I-308) Designed to be a tree top project
for a Christmas tree. This is an idea we have been experimenting
with. The base (skirted section) is hollow to be able to sit on top
of the tree. Oval donut shaped sections were cut, each section is
slightly larger toward the bottom edge. The sections were glued
then sanded to make the cone shape base. The front and back
portion of the Santa were sanded separately then glued together.
Creating a full round Intarsia project. They also make great free
standing pieces. I used western red cedar, aspen, a piece of green
poplar for the tree, and a little yellow heart for the star. You could

enlarge the pattern and make it like the more traditional Intarsia
pieces glued to a backing.
Tree Top Angels (I-309) Both angels are on the same pattern. This is the same concept as the Santa. The little dove made
the project a little more complex. The front and back portions were
sanded separately then glued together. I used western red cedar and
aspen for the white wood. The pattern has instructions on how to
put the sections together. As mentioned on the Santa you could
enlarge the angels and make just one side and glue it to a backing.
Dragon (I-310) I had a special request for a dragon from a
customer this year. He said most dragons look so mean, someone
very dear to him was fighting cancer and they are using a dragon
as a source for strength. He asked if I could design a noble more
friendly looking dragon. I had another customer mention he made
the (I-74) Castle just in time to give a niece that was losing a battle
with cancer, she now has her castle in the clouds. These are some
very hard life lessons, Im grateful I can help in some small way.
Martini Glass (I-311) Okay, its time to lighten up a little.
I plan on doing a few more in this series, a beer mug, wine glass,
and perhaps a margarita. I used some blue pine for the drink,
aspen for the white, walnut for the dark, green poplar for the
olives, and some pink mylady for the pimentos.
Marlin (II-19) The marlin is a larger size pattern, printed
on the 25 x 38 paper. I had room to put a smaller version on
the same pattern. I used blue pine for the gray areas, walnut for
the dark and some aspen for the white parts. I textured the fins

Intarsia Detail Sander Invented by an Intarsia enthusiast in Florida, just for Intarsia projects. You will find these

sanders hard to replace, and use them every step of the way on your Intarsia projects,
from start to finish. The flexible flat sander is great for contour sanding. The sander does
not require special sandpaper, use your favorite grit cloth backed sanding sheets cut into
strips. The sander comes with some pre-cut strips of (180 and 150 grit) sandpaper to help
get you started.

Flex Drum Sander Get inflatable sander results


This soft drum sander will help you attain the soft contours on your Intarsia
projects. This specially designed unit clamps to your 2000 (or 1725) R.P.M motor.
Designed to fit 5/8 motor shaft it also comes with a reducer bushing to fit 1/2
motor shafts. The flex sander is approximately 2 3/4 in diameter x 7 in length.
Just push the pad and sleeve onto the arbor and it stays put on its own. You can
sand past the ends without the fear of marking the work piece, and even use the
end to put a dish shape in the part if you need to.

The Bench Lathe has a high torque, permanent magnet motor that is extremely quiet

Kirjes Inflatable Sanders Use with the Foredom Lathe above


The Kirges sanders are soft on the edges which makes getting into tight places without tearing up the rest of the piece much easier. I would
not recommend these sanders for your heavy sanding, the larger diameter drums work better for that. These little sanders have saved me
time when adding extra detail to my intarsia projects. The air is pumped in through the stem. Be sure to place the sanding sleeve over the
edges of the black rubber bulb. If you start seeing black streaks on your wood its best to stop and move the sanding sleeve. It is easy to sand
a hole in the rubber. I use a rougher grit on the K-120 (like a 80 grit) and a smoother grit on the K-140 (220 grit).

the INTARSIA EXPERIENCE 2011 & 2012 Class Information


The classes are held in our Studio/Woodshop located in Seymour, TN (note map on page 22). You will take home a project that
is completely shaped/sanded and a backing cut out for it. We do not put a finish on it (takes too long to dry).
BEGINNER Class: We will cover basic skills required to get you started on the right foot with Intarsia. You should have some
skill using a scroll saw. If not, we suggest you take a scroll saw course or at least practice on your scroll saw before attending the
class. We will cover each step, using an easier pattern to help you have a good understanding of this technique. This is beginning
Intarsia, not beginning woodworking.
Scroll Sawing for Intarsia Class. For those of you brand new to scroll sawing for intarsia we now have a Tuesday afternoon (the
Tuesday before class day) scroll sawing class. The goal of this class is to learn basic intarsia scroll sawing skills that are needed to
make your pieces fit. The class will start at 1:00pm and finish up at 4:30pm. The dates of the beginner scroll sawing classes will
be on the Tuesday before the Beginner class. The fee for the Scroll Sawing Intarsia class is only $40.00.
INTERMEDIATE 1 Class: We will spend a little less time on the wood selection and layout. The project will be a little more complex
than the beginner project. The main focus will be on improving your scroll sawing skills to help ensure a good fit on your projects,
plus we will spend more time on shaping and adding texture to your project. You should have at least 8 to 14 Intarsia projects
before this class. If not, we suggest you make more projects before attending the class, or take the beginner class first.
INTERMEDIATE 2 Class: Will move quickly through the wood selection and layout. We will get more detailed about colors and
grain selection, you should have experience scroll sawing. The majority of the time on shaping and adding texture to your project.
You should have made 14 to 24 Intarsia projects before this class. If not, we suggest you make more projects before attending the
class, or take the beginner or intermediate 1 class first.
ADVANCED Class: You must attend an Intermediate 2 class before you can take the Advanced Class. We will send you the patterns
for the project, you will cut the project out before class using the wood of your choice. Having the project cut out before class will
enable you to have three days with Judy contouring the project. This class has been focusing on the human face, the complexities
involved in making a realistic face will make all other projects seem like a piece of cake. The class will cover how to have a successful project using lots of raising shims for added dimension. It will be interesting to see the choices of wood each student uses. The
project will be something that Judy has designed just for the class.
TUITION
$475.00 Three Day Class: All classes will be held from Wednesday through Friday. This will be a hands on class. All classes
will begin at 9:00 AM and end at 5 PM with a 1 hour lunch break, we will provide picnic lunches. We will also provide refreshments and snacks during the day.
PAYMENTS
To register for a class we require a deposit of $200.00. FULL PAYMENT FOR THE TUITION MUST BE RECEIVED TWO
WEEKS PRIOR TO THE BEGINNING OF YOUR CLASS. Due to long waiting lists, we ask that you notify us as soon as possible if you have a change of plans so that we can fill your class space. There will be a $50 fee to transfer from one class to another. Class payments will not be transferred to future classes outside the current years class schedule.
REFUND AND CANCELLATION POLICY
To be eligible for any returned money, you must notify us as soon as possible. There will be an automatic $50 cancellation fee for
any canceled registration, regardless of the date of withdrawal.
If you withdraw from a class more than 60 days in advance, the school will refund the deposit on the class, less the $50 cancellation fee (refund of $150.00). If you withdraw 30 to 59 days before the class, the school will refund only 50% of the deposit
on the class, less the $50 cancellation fee (refund of $50.00). If you withdraw within 29 days of the class, there will be NO
REFUND ON ALL PAID MONEY FOR ANY REASON. If you cancel a class and are eligible for a refund, the available refundable money can be applied to another class in the same year (less the $50 cancellation fee). You cannot transfer money to another
class in the next years schedule. If for any reason Roberts Studio must cancel a class, all money will be refunded.

Our Showroom Hours: We are open 10:00 am to 4:30 pm Monday thru Friday. We take about an hour lunch break from
12:00 to 1:00. We are closed on Saturday and Sunday. Our Showroom Will Be Closed From: Mid November to the middle of
April. Please observe these times and dates. We could have ice or snow making it impossible to get to our location. You may call
a few days before a planned trip and ask what the weather condition is. No snow or ice you are welcome to stop by.
All orders are processed, only the showroom is closed due to weather conditions.

Gatlinburg) head south on Highway 66 continue
4.8 miles then turn right on Gist Creek Rd (Traffic Light # 17.4). Travel 5 miles on Gist Creek
Road turn right on Long Branch Road. At the
T(end of Long Branch Road) veer to your right
onto Heather Road. Approximately 1.5 miles you
will make a U at box number 2620. Straight
up the hill is our Showroom & Workshop. We
are located on very narrow country roads,
so please come see us in small vehicles.

Pattern orders are rolled in mailing tubes to prevent folds and are shipped by U.S. Mail. The price for pattern shipping is $8.00
per order - regardless of the amount of patterns ordered. Orders are normally shipped the same or next day after we receive them.
U.S. Mail takes anywhere from 2 to 14 working days, depending on your location.
Hardware, Books, and Video shipping is $8.00, if ordering more than one, please refer to actual items in the catalog for additional
shipping charges. When ordering one can of Old Masters gel is $9.00 shpg, two to three cans - $13.00 shpg, four cans - $14.00
shpg, five cans - $15.00 shpg. Depending on the quantity of any of these items ordered, they will be shipped either U.P.S. or U.S.
