ABSTRACT

The report is divided into two sections; the economic section and the technical

section. The economic section contains the company profile of ALMY (Automotive

Lighting Malaysia Sdn. Bhd.). ALMY is one of 21 plants all over the world of

Automotive Lighting. The main product of ALMY is producing car headlamp and tail

lamp. Its product is marketed locally and worldwide. In the technical section, the trainee

was given opportunity to work from difference level of working experience. Start with

working at the production in order to know how the product is produce until dealing

with the issues when the produced headlamp facing any problem. The trainee has gained

valuable working experience and managed to complete the industrial training report.

CHAPTER 1

INTRODUCTION

1.1 INTRODUCTION

Industrial Training is an important component of the undergraduate curriculum

programs offered in Japan-Malaysia Technical Institute (JMTi). Industrial Training is

required for all students to enhance their technical knowledge and skills and be able to

adapt to the world of work to be pursued.

1.2 OBJECTIVE

Japan-Malaysia Technical Intitute (JMTi) serves the objective of producing well-

rounded graduates who possess technical competence, lifetime learning capacity, critical

thinking, communication and behavioral skills, business acumen, practical aptitude and

solution synthesis ability. In order to achieve its objective, JMTi is aware that its

undergraduate students must not only learn the theoretical knowledge from lecturers but

must also undergo practical work as well in terms of Industrial Training (LI) prior to the

completion of theirs studies at JMTi. The Industrial Training carries for a period at 19

weeks. This is to ensure that the graduates are well prepared for the incoming challenge

that they might face after they graduate.

By completing this training, the students are expected to be exposed to the real

work of environment so that they can relate theoretical knowledge with application in

the industry. From the LI program, the student will also develop skills in work ethics,

communication and management. Furthermore, this program will establish close

relationship between the industry and JMTi and fulfill the objectives of the training as

follow:

i. To expose students to engineering practice and professional attitude.

ii. To encourage students to apply theory and practical knowledge.

iii. To adopt students to working environment and teamwork.

iv. To introduce students to potential employers.

v. To enhance the ability to improve students creativity skills and sharing ideas

with others.

2.2 HISTORY OF AUTOMOTIVE LIGHTING

Automotive Lighting (AL) was born in 1999 as an equally shared joint venture

between German Robert Bosch GmbH and Italian Magneti Marelli S.p.A. AL is a global

leader in exterior automotive lighting in the field of components and systems.

One year later, in 2000, Robert Bosch GmbH and Magneti Marelli S.p.A reached

an agreement whose result was the acquisition of the majority of Automotive Lighting

share by the Italian components maker (Magneti Marelli S.p.A). At the same time

Magneti Marelli acquired SEIMA GROUP (Headquarters in Tomezzo, Italy), a global

leader in rear lamps manufacturing, whose share were then conferred to Automotive

Lighting. With the acquisition of the Seima Group, Magneti Marelli owns majority of

AL shares.

As a result of these mergers and acquisitions, AL is presently the second biggest

company in the world in external automotive lighting business, with strong domestic

market in Europe and expanding bases in Asia, North America and South America.

Automotive Lighting is a global supplier for all major car makers. For leveling devices

AL customers include Audi, Alfa Romeo, BMW, Daihatsu, Daimler Chrysler, Ford,

Honda, KIA, Mazda, GM/Opel, Proton, PSA, Porsche, Rover, Suzuki, Toyota,

Volkswagen and Volvo.

2.2.1 AUTOMOTIVE LIGHTING MALAYSIA SDN BHD (ALMY)

ALMY was a part of the Robert Bosch Group Penang, which was

founded in 1973 as one of the first industrial production sites of a foreign

company in Malaysia. In 1988 ALMY was founded as a subsidiary plant of the

Automotive Lighting Headquarters in Reutlingen, Germany and was formerly

known as Robert Bosch Malaysian German Automotive Equipment Sdn. Bhd.

Only in 1999 ALMY officially started its operation due to long-taking

governmental approval process.

ALMY is a manufacturer of external lights and its products consist of

cars lighting system such as headlamp, rear lights, auxiliary lamps, PES Unit

and VACs. PROTON and PERODUA are main local customers. Other than local

customers, ALMY also has international market, mainly in Japan. MAZDA,

ISUZU and SUZUKI are among the companies that are dealing with ALMY.

Their products are exported to China, Europe, America and Thailand.

As a global supplier of components, systems, modules and services for

external automotive lighting, ALMY aims to anticipate, understand and satisfy

its customers need. High standard of quality, performances and professionalism

are the foundation for playing a leading role in the market. ALMY has achieved

several certifications such as DIN EN ISO 9001, ISO 14001, FULL SERVICE

SUPPLIER (from MAZDA) and DEVELOPMENT CAPABILITY (from

PROTON).

Presently, ALMA is divided into ten departments; Manufacturing

Operation 1 & 2, Accounting, Engineering Application, Logistic, Purchasing,

Automotive Lighting has 21 worldwide locations where 19 are production and

assembly plants and 9 are R&D. 16 of them is located in Europe. 3 plants are situated in

Germany.

CHAPTER 3

ENGINEERING APPLICATION DEPARTMENT

3.1 ENGINEERING APPLICATION DEPARTMENT

Engineering Application (EAP) is one of the departments in ALMY. EAP is an

integral part of ALMY's R&D Organization and is responsible for the development of

external car lamps for Asian Car Manufacturers and components for Vertical Aim

Control VAC Systems. This includes close cooperation with the plant and the customers

in all phases of project development such as acquisition design and release of new

products.

3.1.1 EAP VISION

As the regional center of competence, EAPs aim is to achieve leadership

by developing the state of the art products and provide services to the full

satisfactions of ALMYs customers.

3.2 LEAKING AT BEVEL GEAR ANALYSIS

BLM Facelift headlamp received a warranty claim from Proton claiming that the

defective parts have water stain mark on inner lens.

After doing the submerge test on the headlamp, proton claim that the leaking

area was from the bevel gear. Bubbles coming out of the bevel gear proves that there is

leaking on the area.

3.2.1 4W 2H ANALYSIS

WHO End User detected it when Water Stain Mark is visible.

WHAT DEFECTIVE PARTS leak at Bevel Gear Area.

WHEN Failure date: 7/4/14 submission date ; 8/4/14

3.2.5 CONCLUSION

All samples can achieve 100mb without any bubbles coming out of the

bevel gear for 10 seconds during Submarine test.

3.3 HONDA TAAA (STEP WAGON) IMPACT TEST

Honda TAAA also is a new headlamp project for ALMY and still running the

test to serve better quality for mass production in the future. In this case, the Honda

TAAA headlamp need to be tested to ensure that the headlamp assembly is in good

quality and tough enough to withstand normal impact from the car when this headlamp

installed to the car and being used by the consumer.

3.3.1 IMPACT TEST PROCEDURE

The headlamp firstly will be fastened to the holding jig for impact test

Next, the holding jig with the headlamp will be fastened to the impact test

machine.

After all screws are tighten up, this is how the impact test machine will look like

Next, switch on the machine from the control panel and set the timer to

60 minutes (as required for this test). Then if everything is in good condition,

press the Rev button to start the impact test.

For the safety, to do this test safety shoes and earplugs must be worn.

Result: after the test is finished, there are two issues appear from the inside of the

headlamp.

a. The bezel of the headlamp seems collide each other with the outer lens of

the headlamp during the test and cause the metalizing of the bezel

disappear from certain part and causing the dust all over inside of the

headlamp.

b. The bezel also facing the material sink especially at the screw hole of the

bezel where during the impact test, the force from the impact test has

caused the screw stretch from the bezel with the outer lens.

3.4 GAP AND FLUSH

3.4.1 GAP AND FLUSH ON YV7 HOUSING

Measure gap and flush on YV7 housing with the quantity of 5set. The

task were given in order to examine whether the housing are following the

specification given. GAP is the distance between the housing and edge of the

grill. FLUSH is the measurement for the dimension from the inside of the

housing.

The process of GAP and FLUSH is done on the jig prepared. The jigs

measurement is the exact measurement to how the lamp will fit onto the car. The

supplier will prepare the jig as requested by the customer. The mounting position

and the procedure of putting on the lamp must be correct.

Procedure to measure Gap

1. Use the sharp dial gauge to measure the distance of housing and the edge of grill.

Take the reading of the dial gauge when the gauge has reached the edge surface

of the grill. Before measuring the housing, make sure the reading of the dial

gauge has the reading of 0.00 on the screen.

Procedure to measure Flush

2. To measure the Flush, use the flat type dial gauge and repeat the same step for

the GAP but into the hole prepared for Flush. Take the reading of the dial gauge

when the gauge ha reached the edge of the grill.

CHAPTER IV

CONCLUSION & RECOMMENDATIONS

4.1 CONCLUSION

During this 16-weeks period, I have been able to apply what I have learnt in my

work in ALMY.

The exposure to the working environment in EAP/EEV has boosted my

confidence. I feel more confident when I am carrying out the tasks and applying

engineering knowledge. It has also improved my problem solving skills. Faced with

daily tasks and problems, I have been able to overcome them by careful thoughts.

I also learnt how to present my findings in a better way. The method of

presentation in order to get your idea or findings across is just as important as the idea or

findings itself, if not more so. Also, I am more aware of where my strengths and my

weaknesses lie from the tasks carried out and the problems solved. Constructive

criticism from peers and engineers has made me realize about my mistakes and

shortcomings.

Furthermore, this industrial internship program has provided me with a great

chance to familiarize with working environment, policies, customs, rules and

regulations. This program should be endorsed and continue to be carried out by all the

students.

4.2 RECOMMENDATIONS

Duration my 16 weeks in ALMY actually did not enough to equip the student

with the preparation before entering the real working environment. However, there are

certain rooms for improvement that should be taken into account. Listed below are

several recommendations to the host company and also to the university, for a better

industrial internship programs in the future.

4.2.1 RECOMMENDATIONS TO JMTI

Any Information from JMTi is very important to the students who are still in

internship. Students need to be self-updated frequently about any news or schedule about

the industrial training. Although JMTi unit will update in the student portal but it may be

hard to know if nobody opens the student portal every day. They did not know what the

latest information that has been updated by the JMTi. For a recommendation, JMTi

should inform any updates directly to students through their supervisor or contact the

students themselves.

4.2.2 RECOMMENDATIONS TO THE HOST COMPANY, ALMY

The trainee should be attached to more than two departments in order to

get an overall view of each area process and scope of work. Besides that, trainees

will also gain more experienced from the department attached. Therefore, it helps

the trainee to have a good relationship with the staff from different department.

The trainee may involve in any courses/ program organized by Automotive

Lighting Malaysia related to their background so that their knowledge will be

extended for the next level.
