ASSESSMENT OF THE GLOBAL COST OF CORROSION

The global cost of corrosion is estimated to be US$2.5 trillion, which is equivalent to 3.4% of the global GDP (2013). By using
available corrosion control practices, it is estimated that savings of between 15 and 35% of the cost of corrosion could be
realized; i.e., between US$375 and $875 billion annually on a global basis. These costs typically do not include individual safety
or environmental consequences. Through near misses, incidents, forced shutdowns (outages), accidents, etc., several
industries have come to realize that lack of corrosion management can be very costly and that, through proper corrosion
management, significant cost savings can be achieved over the lifetime of an asset.

About The Course:

Maintenance costs represent a significant portion of operating budgets in most industrial sectors, particularly where
aging structures and equipment are involved. Within any industrial sector, there is a range of practices when
dealing with corrosion, from using old proven technologies to the most modern state-of-the-art methods. While
some of these practices attempt to be cost-effective
Corrosion can lead to failures in plant infrastructure and machines that can be costly to repair, costly in terms of lost
or contaminated product, in terms of environmental damage, and ultimately costly in terms of human safety.
Decisions regarding the future integrity of a structure or its components depend entirely upon an accurate
assessment of the conditions affecting its corrosion and rate of deterioration. Corrosion tests are probably the
simplest means to avoid using materials under unsuitable conditions or using a more expensive material than is
required.
Materials are sometimes chosen by trial and error or simply on the basis of what has been used before. While this
approach frequently works, it does not always lead to optimization or innovation. The advent of computers has
revolutionized the design process. It is now possible to make design changes and rapidly prototype components
with very little effort. On the materials side, it is now possible to generate databases of properties that allow instant
retrieval of desired properties which can in turn be integrated into the design process. As a result

What is health check up of plant equipments?

To know the present status of health of old static & rotating equipments like steam turbines, heat exchanger, pressure vessels,
pipings, pumps, motors, compressors, engines etc.
Checking the health status of equipment through predictive and preventive maintenance through visual inspection and
diagnosis.
Why you should go plant health check up?
To increase the plant performance & availability before failure
Overall Equipment Effectiveness (OEE)
The more reliable the plant the better uninterrupted production
Fewer breakdowns and reactive work orders through preventive & predictive maintenance for more reliable operations
with in depth Remaining Life Assessment Studies (RLA)
Repairing & overhauling services for various equipments
Implementing effective shutdowns & turnaround operations
Plant safety & gap assessment studies

Agenda
What is our objective and why?
What tools do we have available?
Reliable outage information
Measurements (statistics)
How can we reach the objectives?
Unitlevel bench marking
Componentlevel bench marking

Maintainability is defined as the probability of performing a successful repair action within a given time. In other words,
maintainability measures the ease and speed with which a system can be restored to operational status after a failure occurs.
Availability factor of a process plant is the amount of time that it is able to produce electricity over a certain period, divided by
the amount of the time in the period. Occasions where only partial capacity is available may or may not be deducted.
Reliability (1) The duration or probability of failure-free performance under stated conditions. (2) The probability that an item
can perform its intended function for a specified interval under stated conditions.

Game Plan
To simply find ways that either outage frequency, outage duration, or both, can be reduced and kept at a level consistent with
minimum generation costs and load management objectives.

Reducing MRO Costs & Improving ROA

At MARCEP INC., Khanna says that his organizations clients are looking to predicting and preventing failures as the key to
reducing their maintenance, repair and operation (MRO) costs, and to increasing their return on assets (ROA).
Its not just the equipment cost and number of machines, but the financial impact of failure on production, Khanna says.
Thats why improving your maintenance practices deserves so much attention.
A trend toward outsourcing maintenance and adopting asset management applications is helping operators make the
improvements that Khanna says are crucial to keeping plants up and running, and keeping costs down.
It has helped our customers identify critical issues and bad actors, optimize maintenance, prioritize turnarounds and
shutdowns, and increase mean time between repairs.
As our customers gain knowledge and baseline metrics, we see a slow migration to condition and performance monitoring,
for even higher degrees of maintenance accuracy, says Khanna.
