Remove & Install Main Control Valve


Fluid Spillage Containment

Care must be taken to ensure that fluids are contained during performance of inspection, maintenance,
testing, adjusting and repair of the machine. Be prepared to collect the fluid with suitable containers
before opening any compartment or disassembling any component containing fluids. Refer to "Tools
And Shop Products Guide", NENG2500 for tools and supplies suitable to collect and contain fluids in
Caterpillar machines. Dispose fluids according to local regulations and mandates.

NOTE: Put identification on all lines, hoses, wires and tubes for installation purposes. Cap and plug
all connectors, lines, hoses and tubes to prevent the loss of oil and keep foreign material from entering
the system.

At operating temperature, the hydraulic oil is hot and under pressure.


Hot oil can cause burns. To prevent possible personal injury, release the
pressure in the implement hydraulic circuits (boom, stick, bucket, and
swing), the travel circuits, and the hydraulic oil tank at the breather cap
before any hydraulic lines or components are disconnected or removed.
Remove the filler plug only when the engine is stopped and the filler
plug is cool enough to touch.

1. Release the pressure in the hydraulic system as follows:

a. Fully retract the stick cylinder rod.

b. Adjust the position of the bucket so it will be flat on the ground when the boom is lowered.

c. Lower the boom until the bucket is flat on the ground.

d. Stop the engine.

e. Place the engine start switch in the "ON" position without starting the engine.

f. Move the control levers for the boom, stick, bucket and swing to all full stroke positions. This will
release any pressure that might be present in the pilot system.

g. Slowly move the travel pilot control pedal to "FORWARD" and "REVERSE" travel positions. This
will release any pressure in the travel circuit.

h. Slowly loosen and remove the pressure cap on the hydraulic tank to release the hydraulic pressure.

i. Reinstall and tighten the pressure cap on the hydraulic tank.

j. The pressure in the hydraulic system has been released and implement/travel lines and components
can be removed.

2. Drain the oil from the hydraulic oil tank into a suitable container for storage or disposal. The
capacity of the hydraulic oil tank is 135 liters (35.1 U.S. gal).

NOTICE

The hose assemblies and tube assemblies that are connected to the
main control valve contain loose O-ring seals. These seals can be lost
during removal or installation of the main control valve. Use care when
disconnecting and connecting the hose assemblies and tube assemblies
at the main control valve.

3. Put identification marks on all hose assemblies, tube assemblies and electrical connectors that are
connected to the main control valve for installation purposes. The number of hose assemblies, tube
assemblies and electrical connectors will vary with different machine attachments.

4. Disconnect electrical connector (4) from main control valve (3).

5. Disconnect all hose assemblies (2) from the front side, back side and bottom of the main control
valve. Put plugs in the ends of the hose assemblies to prevent oil loss and to keep contaminants and
debris out of the hydraulic system.

6. Disconnect all tube assemblies (1) from the front side, back side and bottom of the main control
valve. Put plugs in the ends of the tube assemblies to prevent oil loss and to keep contaminants and
debris out of the hydraulic system.

7. Fasten a lifting sling (5) to the hose assemblies located at the front side of the main control valve.
Tie these hose assemblies back to provide clearance for removal of the main control valve from the
machine. Fasten lifting slings and a hoist to main control valve (3) as shown. Remove the three bolts
(not shown) that hold the main control valve to the valve supports. The three bolts are located
underneath the main control valve.

8. Carefully remove main control valve (3) from the machine. The weight of the main control valve is
227 kg (500 lb).

NOTE: The following steps are for the installation of the main control valve.

9. Check the condition of all O-ring seals used in the ends of the hose assemblies and tube assemblies
that connect to the main control valve. If any of the seals are damaged, use new parts for replacement.

10. Fasten lifting slings and a hoist to main control valve (3). Put the main control valve in position in
the machine. Install the three bolts that hold it.

11. Connect all tube assemblies (1) to the front side, back side and bottom of the main control valve.

12. Connect all hose assemblies (2) to the front side, back side and bottom of the main control valve.

13. Connect electrical connector (4) to main control valve (3).

14. Fill the hydraulic oil tank with oil to the correct level. See the Operation & Maintenance Manual
for the correct filling procedure.

NOTICE

Put identification marks on all parts of the main control valve as they
are being removed. All parts must be reinstalled in their original
locations. Do not damage any of the internal parts during removal. A
damaged valve component will result in oil leakage and affect valve
performance. Keep all internal parts of the valve clean and lubricated.

1. Place main control valve (1) on wood blocks as shown. The weight of the main control valve is 227
kg (500 lb).

2. Remove three connectors (2) from the front side of main control valve (1). Remove the O-ring seal
from each connector.

3. Remove all fittings (3) and connectors (4) from the back side of the main control valve. Remove
the O-ring seals from the fittings and connectors.

4. Remove main relief valve (6) from the valve housing.

5. Remove line relief valve (VA boom) (5) and line relief valve (VA boom) (13) from the valve
housing.

6. Remove line relief valve (stick) (7) and line relief valve (stick) (12) from the valve housing.

7. Remove line relief valve (bucket) (8) and line relief valve (bucket (11) from the valve housing.

8. Remove line relief valve (boom) (9) and line relief valve (boom) (10) from the valve housing.

NOTE: The main relief valve and eight line relief valves are similar and can be disassembled the
same way. Only the O-ring seals and back-up rings are serviced. The main relief valve and the line
relief valves have to be disassembled to gain access to the serviceable parts and for cleaning.

9. Disassemble the main relief valve and eight line relief valves as follows:

Do not mix the components of the main relief valve and eight line relief
valves during disassembly. Put identification marks on all parts of the
main relief valve and eight line relief valves for assembly purposes.

a. Remove O-ring seal (14), O-ring seal (15) and two back-up rings (19) from the valve body.

b. Loosen the locknut, and remove the adjusting screw, spring and poppet from the piston. Remove O
-ring seal (18) from the adjusting screw.

c. Remove the piston, spring, valve and plunger from the valve body. Remove piston seal assembly
(16) and O-ring seal (17) from the piston.

10. Remove eight load check (20) from line relief valve ports (21)

11. To remove eight load check valves, remove plug (24), spring (23) and cone (22).

12. Carefully remove signal limiter valve (25) from the valve housing.

NOTE: Only the O-ring seals and back-up rings of the signal limiter valve are serviced. The signal
limiter valve has to be disassembled to gain access to the serviceable parts and for cleaning.

13. Disassemble signal limiter valve (25) as follows:

a. Remove O-ring seal (26) and two back-up rings (30). Remove O-ring seal (27) and back-up ring
(31) from the valve body. Remove O-ring seal (28) and back-up ring (32) from the valve body.

b. Loosen the locknut, and remove the valve, spring and plunger from the valve body. Remove O-ring
seal (29) and back-up ring (33) from the valve.

14. Remove plug (34) from the valve housing.

15. Remove plug (35) that is located under plug (34).

16. Remove O-ring seal (36), two back-up rings (38) and O-ring seal (37) from plug (34).

17. Remove plug (39), plug (42), spring (41) and cone (40) from the valve housing.

18. Remove O-ring seal (43), two back-up rings (45) and O-ring seal (44) from plug (39).

19. Remove three socket head bolts (47) and cartridge valve assembly (46) from the main control
valve.

20. Disassemble cartridge valve assembly (46) as follows:

a. Remove O-ring seal (49) from valve body (48).

b. Remove nozzle (50) from valve body (48).

c. Remove relief valve (51) from valve body (48).

NOTE: Only the O-ring seals and back-up rings of relief valve (51) are serviced. The relief valve has
to be disassembled to gain access to the serviceable parts and for cleaning.

d. Disassemble relief valve (51) as indicated in Steps 20e through 20f.

e. Remove O-ring seal (52) and two back-up rings (56). Remove O-ring seal (53) and back-up ring
(57) from the valve body. Remove O-ring seal (54) and back-up ring (58) from the valve body.

f. Loosen the locknut, and remove the valve, spring and plunger from the valve body. Remove O-ring
seal (55) and back-up ring (59) from the valve.

g. Remove socket head bolt (60) from valve body (48).

h. Remove cap nut (64), nut (63) and spool travel limiter setscrew (61) from valve body (48). Remove
two O-ring seals (62) from nut (63).

21. Remove spring (65) and spring retainer (66) from travel piston (67).

22. Remove travel make-up valve (68), plug (71), spring (70) and cone (69) from the valve housing.

23. Disassemble travel make-up valve (68) as follows:

NOTE: Only the O-ring seals and back-up rings of travel make-up valve (68) are serviced. The travel
make-up valve has to be disassembled to gain access to the serviceable parts and for cleaning.

a. Remove O-ring seal (72), two back-up rings (75) and O-ring seal (76) from the valve body.

b. Remove the piston, spring, valve and plunger from the valve body. Remove piston seal assembly
(73) and O-ring seal (74) from the piston.

24. Remove six compensator valves (77) from the valve housing.

25. Disassemble six compensator valves (77) as follows:

NOTE: Only the O-ring seals and back-up rings of compensator valves (77) are serviced. The
compensator valves have to be disassembled to gain access to the serviceable parts and for cleaning.

a. Remove O-ring seal (78) and two back-up rings (82) from the valve body. Remove O-ring seal (79)
and two back-up rings (83) from the valve body. Remove O-ring seal (80) and back-up ring (84) from
the valve body.

b. Remove the plug and spring from the valve body. Remove O-ring seal (81) from the plug.

26. Remove plug (85) and nozzle (86) from the valve housing. Remove O-ring seal (87) from the
plug.

27. Remove two socket head bolts (89) that hold each cover assembly (88) to the valve housing.
Remove five cover assemblies (88). Remove two socket head bolts (89) that hold each cover
assembly (88) to the valve housing. Remove six cover assemblies (88) from the other side of the valve
housing.

28. Disassemble cover assemblies (88) as follows:

a. Remove cap nut (98), nut (93) and spool travel limiter setscrew (92) from cover (95). Remove two
O-ring seals (97) from nut (93).

b. Remove throttle valve assembly (96) from cover (95). Remove O-ring seal (90) and O-ring seal
(91) from the throttle valve assembly.

29. Remove 11 springs (99) and the 11 spring retainers from the valve housing.

30. Remove 12 O-ring seals (100) from the valve housing.

31. Remove VA boom control valve piston (101), dozer control valve piston (102), stick control valve
piston (103), travel control valve piston (67), bucket control valve piston (104) and boom control
valve piston (105) from the valve housing.

32. Remove four socket head bolts (106), the washers, cover plate (108) and VA boom valve housing
(107) from the valve housing.

33. Remove plug (109) and plug (110) from cover plate (108).

34. Remove O-ring seal (111), back-up ring (112) and O-ring seal (113) from plug (110).

35. Remove O-ring seal (114) from plug (109).

36. Remove three large O-ring seals (116) and two small O-ring seals (115) from cover plate (108).

37. Remove three large O-ring seals (118) and three small O-ring seals (117) from the end of the
valve housing.

NOTE: The following steps are for the assembly of the main control valve.

NOTICE

Make sure all parts of the main control valve are thoroughly clean and
free of contaminants. Remove any scratches or burrs from the valve
components with polishing paper or an oil stone. Check the condition
of all O-ring seals, back-up rings and springs. If any of the parts are
worn or damaged, use new parts for replacement. Put clean hydraulic
oil on the components of the valve as they are being installed. Make
sure to install all parts in their original locations.

38. Apply 1U-6395 O-ring Compound on three large O-ring seals (118) and three small O-ring seals
(117). Install the O-ring seals in the side of the valve housing as shown.

39. Apply 1U-6395 O-ring Compound on three large O-ring seals (116) and two small O-ring seals
(115). Install the O-ring seals in cover plate (108) as shown.

40. Install O-ring seal (114) on plug (109).

41. Install O-ring seal (113), back-up ring (112) and O-ring seal (111) on plug (110).

42. Install plug (109) and plug (110) in cover plate (108).

43. Put VA boom housing (107) and cover plate (108) in their original positions on the valve housing.
Install the four washers and socket head bolts (106). Tighten the four socket head bolts to a torque of
130 N·m (95 lb ft).

44. Install VA boom control valve piston (101), dozer control valve piston (102), stick control valve
piston (103), travel control valve piston (67), bucket control valve piston (104) and boom control
valve piston (105) in the valve housing in their original locations.

45. Apply 1U-6395 O-ring Compound on 12 O-ring seals (100). Install the 12 O-ring seals in the
valve housing.

46. Install 11 springs (99) and the spring retainers on the control valve pistons as shown.

47. Assemble ten cover assemblies (88) as follows:

a. Install O-ring seal (91) and O-ring seal (90) on throttle valve assembly (96). Install throttle valve
assembly (96) in cover (95). Tighten the throttle valve assembly to a torque of 20 N·m (15 lb ft).

b. Install two O-ring seals (97) on nut (93). Install spool travel limiter setscrew (92), nut (93) and cap
nut (98) in cover (95).

48. Install 11 cover assemblies (88) on the valve housing using two socket head bolts (89) to hold
each cover in position. Tighten socket head bolts (89) to a torque of 10 N·m (7 lb ft).

49. Install O-ring seal (87) on plug (85). Install nozzle (86) and plug (85) in the valve housing.

50. Assemble six compensator valves (77) as follows:

a. Install O-ring seal (81) on the plug. Install the spring and plug in the valve body. Tighten the plug
to a torque of 250 N·m (185 lb ft).

b. Install back-up ring (84) and O-ring seal (80) on the valve body in the positions shown. Install two
back-up rings (83) and O-ring seal (79) on the valve body in the positions shown. Install two back-up
rings (82) and O-ring seal (78) on the valve body in the positions shown.

c. Apply 1U-6395 O-ring Compound on the O-ring seal and back-up rings.

51. Install six compensator valves (77) in the valve housing. Tighten each compensator valve to a
torque of 200 N·m (150 lb ft).

52. Assemble travel make-up valve (68) as follows:

a. Install O-ring seal (74) and piston seal assembly (73) on the piston as shown. Install the plunger,
valve, spring and piston in the valve body.

b. Install O-ring seal (76) on the valve body. Install two back-up rings (75) and O-ring seal (72) on
the valve body in the positions shown.

c. Apply 1U-6395 O-ring Compound on the O-ring seals and back-up rings.

53. Install cone (69), spring (70) and plug (71) in the valve housing. Tighten the plug to a torque of
100 N·m (75 lb ft). Install travel make-up valve (68) in the valve housing. Tighten the travel make-up
valve to a torque of 120 N·m (90 lb ft).

54. Install spring retainer (65) and spring (66) on travel piston (67).

55. Assemble cartridge valve assembly (46) as follows:

a. Install two O-ring seals (62) on nut (63). Install travel limiter setscrew (61), nut (63) and cap nut
(64) in valve body (48).

b. Install socket head bolt (60) in valve body (48).

c. Assemble relief valve (51) as indicated in Steps 55d and 55e.

d. Install O-ring seal (55) and back-up ring (59) on the valve in the positions shown. Install the
plunger, spring and valve in the valve body. Install the locknut on the valve.

e. Install back-up ring (58) and O-ring seal (54) on the valve body in the positions shown. Install back
-up ring (57) and O-ring seal (53) on the valve body in the positions shown. Install two back-up rings
(56) and O-ring seal (52) on the valve body in the positions shown.

f. Apply 1U-6395 O-ring Compound on the O-ring seals and back-up rings.

f. Install relief valve (51) in valve body (48).

g. Install nozzle (50) in valve body (48).

h. Install O-ring seal (49) in valve body (48).

56. Put cartridge valve (46) in position on the valve housing. Install three socket head bolts (47) that
hold it.

57. Install O-ring seal (44), two back-up rings (45) and O-ring seal (43) on plug (39).

58. Install cone (40), spring (41) and plug (42) in the valve housing. Tighten plug (42) to a torque of
100 N·m (75 lb ft). Install plug (39) in the valve housing over plug (42). Tighten plug (39) to a torque
of 120 N·m (90 lb ft).

59. Install O-ring seal (37), two back-up rings (38) and O-ring seal (36) on plug (34).

60. Install plug (35) in the valve housing. Tighten the plug to a torque of 100 N·m (75 lb ft).

61. Install plug (34) in the valve housing over plug (35). Tighten plug (34) to a torque of 120 N·m (90
lb ft).

62. Assemble signal limiter valve (25) as follows:

a. Install O-ring seal (29) and back-up ring (33) on the valve in the positions shown. Install the
plunger, spring and valve in the valve body. Install the locknut on the valve.

b. Install back-up ring (32) and O-ring seal (28) on the valve body in the positions shown. Install back
-up ring (31) and O-ring seal (27) on the valve body in the positions shown. Install two back-up rings
(30) and O-ring seal (26) on the valve body in the positions shown.

c. Apply 1U-6395 O-ring Compound on the O-ring seals and back-up rings.

64. Install eight load check valves (20) in line relief valve ports (21) as follows:

a. To install each load check valve (20), install cone (22), spring (23) and plug (24). Tighten plugs
(24) to a torque of 100 N·m (75 lb ft).

65. Assemble the main relief valve and eight line relief valves as follows:

a. Install O-ring seal (17) and piston seal assembly (16) on the piston as shown. Apply 1U-6395 O-
ring Compound on the O-ring seal and the piston seal assembly. Install the plunger, valve, spring
and piston in the valve body.

b. Install O-ring seal (18) on the adjusting screw. Apply 1U-6395 O-ring Compound on the O-ring
seal. Install the poppet, spring and adjusting screw in the piston. Install the locknut on the adjusting
screw.

c. Install O-ring seal (15), two back-up rings (19) and O-ring seal (14) on the valve body in the
positions shown. Apply 1U-6395 O-ring Compound on the O-ring seals and back-up rings.

66. Install line relief valve (boom) (10) and line relief valve (boom) (9) in the valve housing. Tighten
the line relief valves to a torque of 120 N·m (90 lb ft).

67. Install line relief valve (bucket) (11) and line relief valve (bucket) (8) in the valve housing.
Tighten the line relief valves to a torque of 120 N·m (90 lb ft).

68. Install line relief valve (stick) (12) and line relief valve (stick) (7) in the valve housing. Tighten
the line relief valves to a torque of 120 N·m (90 lb ft).

69. Install line relief valve (VA boom) (13) and line relief valve (VA boom) (5) in the valve housing.
Tighten the line relief valves to a torque of 120 N·m (90 lb ft).

70. Install main relief valve (6) in the valve housing. Tighten the main relief valve to a torque of 120
N·m (90 lb ft).

71. Install the O-ring seals on fittings (3) and connectors (4). Apply 1U-6395 O-ring Compound on
the O-ring seals. Install fittings (3) and connectors (4) in the back side of the valve housing as shown.

72. Install the O-ring seals on three connectors (2). Apply 1U-6395 O-ring Compound on the O-ring
seals. Install connectors (2) in the front side of the valve housing as shown.
