 The bodywork challenge
A modern car consists of up to 700,000 individual
parts. These individual components, of all diffe-
rent sizes, have to be connected together. Welding
is the most efficient and widely used method of
joining them together. At the same time, modern
vehicles are becoming increasingly lightweight
in relation to their size. In the past, thick metal
sheets were welded together. Today, metal sheets
rolled with millimetre precision have to be joined
together, and in some cases combined with plastic
or carbon-fibre elements.
This requires new and flexible processes. The
extensive use of welding nuts and screws has really
taken off. Lightweight designs involve welded nuts
or screws being fixed to thin metal sheets so that
the other components can be easily and quickly
fitted. Modern welding robots and sophisticated
feeder technology have also considerably reduced
the cycle times of automotive production lines
compared to 20 years ago.
Automatically good

To join sheet metal and other components you
have to spot weld them at 40 to 80 centimetre
intervals. As a result, there are around 6,000 spot
welds on a mid-range car. In the past, the welding
was performed by hand. Today this job has been
taken over by specially designed welding robots.

consistent quality to ensure that every car satisfies
the high quality requirements of both the market
