Todays Requirements of the Industries

• The requirements for automation engineering are constantly rising
• Systems are more powerful and more flexible, covering the entire range of
measuring applications
• The requirements with respects to the operational safety, reliability and
availability of plants are rising
• Systems have to be operated at the lowest possible costs !

• These requirements have consequents:

• The complexity for the users is continuously increasing due to the wide
variety of measuring tasks and increased diversity of technical solutions
• Rationalization : less people available per measuring point

• The Challenge for Endress+Hauser is to maximize the availability of

equipment's and to increase their operational safety and availability
without increasing the complexity !!

boilers. Processes, which need steam:

• Heating

• Cooking

• Thickening

• Evaporation

• Sterilization

• Cracking

• Cleaning
Slide 39 05/03/2015
• Pasteurization

Important Questions

Do you know…

• … how many steam is consumed to produce a specific product?

• … how efficient each of your steam boilers works?
• … if and where you loose your produced steam?
• … the operation load for your boilers to run efficiently?

Is it important for you to ….

• … reduce continuously the fuel consumption of your boilers?

• … reduce your maintenance costs of your steam system?
• … reduce the number of downtimes of your steam boilers?

Definition of steam

State of aggregation and types of steam

Wet steam Saturated Superheated

steam steam

100 °C 100 °C 110 °C

100 °C

Temperature of wet steam and saturated steam is equal!

Boiling temperature = Saturated steam temperature

Slide 44 05/03/2015
Level Product strategy 2014-2015

Boiling point

The boiling temperature (saturated steam temperature)

increases with rising Pressure

Related pairs of T sat and P sat can be calculated (displayed as saturated

steam curve), but the state of aggregation is not defined in this point.

Conclusion: Calculation of steam properties with a single parameter T or P is

only based on the assumption that there is saturated steam, but it can’t be
guaranteed or verified. Actually the real steam condition (steam quality)
can only be calculated based on T and P.

Enthalpy

The Enthalpy (h) is a measure for the heat content of a medium.

The higher the enthalpy the more energy is stored in the medium

Slide 47 05/03/2015

Application Areas
With the following applications the performance of a steam system can
be monitored and improved:
• Efficiency of a steam boiler
• Balancing of a steam system
• Leakage detection in a steam system
• Heat consumption and specific energy consumption
• Wet Steam Detection

The following slides describe for each application area

• Value Propositions,
• Required measures,
• KPI´s that need to be calculated and their meaning,
• Typical application example.

Slide 48 05/03/2015
Level Product strategy 2014-2015

Why is leakage monitoring and mass balancing needed?

A lot of energy within steam systems is lost due to
• improper insulation
• leakage found at valve stems, unions, pressure regulators, equipment
connection flanges, pipe joints or defect steam traps

Mass balancing by measurement helps to

• detect leakages in time (not at the end of year or month)
• define ideal maintenance intervals and justify expenses
• find weak points in insulation
• quantify and reduce condensate losses to save valuable energy and to
reduce make up water and chemicals

Slide 49 05/03/2015
Level Product strategy 2014-2015

Steam Distribution – Balance and Leakage

Steam balancing, leakage Typical application example:

KPI

calculation
• Steam mass
• Required measures

(main flow)
• Steam mass or volume
(in branch line–before heat exchanger)
or
• Condensate volume
(in branch line–after heat exchanger)
• Optional: Make up Water

The principle of balancing is helpful to calculate total leakage (by comparing

produced and consumed steam) or supervising long pipe sections (insulation,
leaks).

Slide 50 05/03/2015
Level Product strategy 2014-2015

Steam Consumption– Heat & Specific Energy Consumption

Heat consumption, Specific Energy Typical application example:

KPI

Consumption
• Steam mass or volume flow
(in branch line – before heat exchanger)
• Required measures

or
• Condensate volume flow
(in branch line – after heat exchanger)
• Steam temperature
(in branch line – before heat exchanger)
• Steam temperature
(in condensate – afterheat exchanger)

The heat consumption is the “rough” value of heat transfer from steam to a
product (e.g. using a heat exchanger). The specific steam consumption value
quantify how much energy is transferred to a unit of product (e.g. steam
consumption/litre of beer)

Payback-Example
Situation:
• Fire tube Steam Boiler 20 t/h (10 bar)
• Operation: 8000 hours/a
• Steam production costs: 30 €/t

Sources of energy loss:

• Steam loss due to steam trap malfunction: 30 kg/h or 240 t/a per
steam trap
Typically 25 % of steam traps are defect
• Efficiency loss due to scaling of heat transfer surface: 0.5 %
 800 t/a steam (Calculation: 0.5% of 20t/h*8,000h/a)
Typically fouling decreases efficiency by up to 5 %, optimized cleaning interval can
improve it

Slide 56 05/03/2015
Level Product strategy 2014-2015

Payback-Example

Payback Calculation:
Investment costs instrumentation 12,000 €
Applications: Boiler efficiency + system balancing
Total amount energy losses 1,040 t
(800 t/a + 240 t/a)
Steam production costs 30 €/t

Savings:
1,040 t * 30 € = 31,200 €/a (or 2,600€/month)

The payback period is less than 5 months!

12,000 € : 2,600 € = 4.62 months

Endress+Hauser: Calibration

Definition calibration:

When calibrating measuring devices, the deviation of the instrument is determined by

comparison to a known reference. Based on the calibration it can be determined whether
the measuring device is in its specifications.
If we regulate the instrument, so that the measurement error is corrected, it is called an
adjustment.

As Found: calibration values without any adjustment

As Left: recalibration after adjustment

Definition ISO17025 Accreditation:

ISO 17025 Laboratory Accreditation is the criteria for laboratories to demonstrate the
technical competence to carry out specific test methods; generate valid calibration data,
test results, and operate an effective quality system. ISO 17025 applies to any
organization that wants to assure its customers of its precision, accuracy and repeatability
of results.

Density measurement - Liquiphant M + FML621

• The FML621 density controller is offering
the physical base to calculate Density,
concentration and further quality information.
FML621 has additional software modules:
• Norm density (e.g. 15°C)
• Concentration table
• Media identification (fluid recognition)
• Customer specific conversions (e.g. °Brix)
• The Liquiphant M platform gets a new
specific electronic insert and offers a
calibration protocol
• An external temperature sensor for a
temperature compensated density measurement
and a pressure transmitter can be connected to
the FML621.

Slide 194 05/03/2015

Level Product strategy 2014-2015

Installation recommendations - Pipe and tank

• The vibrating tuning fork needs

room to measure correctly.
• Even by this small elongation, the
media is displaced or has to flow
around the tines.
• To achieve a optimum in accuracy the
installation has to be considered.

Correction factors and installation aspects have to be considered

Slide 195 05/03/2015

Level Product strategy 2014-2015

Each sensor is unique and calibrated !!

• The special adjustment protocol

contains the individual values of each
sensor.
• During start up this values have to be
considered in the FML621

• f, 0 vacuum Frequency in the vacuum

• S-Factor Sensitivity of the tuning fork
• C-Factor Linear temperature coefficient
• D-Factor Pressure coefficient
• A-Factor temperature coefficient (quadratic)
