Industrial Plant Communication System

The need for an efficient and optimally engineered communication


network can not be over emphasized in the medium and large industrial
plants which now deploy increasingly more automated processes and
complexities in day to day operations.

The pre-requisites for an effective plant communication system assume


stringency due to the normal and special hazards in a modern plant
environment.

System Introduction – Plant Communication System (PCS)

The PCS provides paging and talk back communications in industrial


environments - in hazardous & non-hazardous locations where reliability and
ease of operation are of utmost importance.

It’s a “Central Switching Controlled - centralized Amplifier” based


system, which is used in industrial plant for following different communication
functions.

System Channels

The system comprises of the following channels for communication purpose. It


provides quality paging and communication functions through these channels.

1. Page Channel:

This channel provides loud speaking facility and is used to broadcast


messages or instructions or to locate field operators in the plant. The
announcements are made over the loudspeakers using the PAGE CHANNEL.
The speakers can be arranged in different zones / groups and the
announcements can be accordingly made.

2. Party Channel:

The party channel is used for carrying prolonged conversations in private


mode, which is not heard over the loudspeakers. The system possess
multiple party channels i.e. one dedicated channel for each field
handset station. Thus each field handset station operator can carry his
independent conversation.

 Master Control Station: MCS


The master control station is in elegantly styled desktop construction, to be
located in control room and comprising of:

 Gooseneck microphone
 Individual zone selection switches for
14 zones OR for 06 zones
 All zone selection
 Siren access
 Press to talk switch

 24 X 3 Line, Alphanumeric Digital display


for identification of calling station
number and plant area name
 Dial key pad (0 –9, *, #)
 Handset
 Various Function keys
 Flexible keys - 24 Nos. (These are used
for Direct Station Select Keys for field
handset stations. In case of more
stations, an additional direct station
select module of 60 Keys can be
attached)

The control room operator can announce


in either of the following modes (from the
MCS) depending on his requirement.
- Individual zone wise announcement
- Multiple zone announcement
- All zone announcement / Global Call

The announcement made by the control room operator will be heard only in
that selected Zone / Zones. On hearing the announcement (message) over the
field loudspeakers of the system, the called person goes to any of his nearest
Field Handset Station and directly contacts the control room, simply, by dialing
the MCS number.

The incoming call on to the MCS is by way of: Pleasant ringing tone, Flashing
LED indication and calling field station’s number & area name display over the
digital display of the MCS.
 The distance between MCS and the location of Central rack can be up to
700 meters.
 Cables for MCS: 1 X 6 core, 1 x 25 core and 1 x 2 pair (Note: Cables up
to 30-meter length would be part of MCS).
 More than one MCS can also be installed in the same system.

The announcement made from the MCS has highest priority over the
announcements made from field (field handset stations) or made from EPABX
intercoms.

 Central Switching System (CSS) / IP communication server

It is pure IP (VOIP - SIP) based, Communication Server system, with Hybrid capability to
TDM enable digital and analog stations. The central exchange is expandable up to 320
ports. It can support Analog Terminals, Digital Terminals and VOIP terminals. It can
support Analog Trunk, Digital Trunk and VOIP trunk. It is State of the art, futuristic
technology and it has tremendous scope of advancement, as it is IP Based.

It achieves high level of flexibility by employing universal card slot


architecture with basic cabinet to house plug-in PCBs and by providing support
for different types of instruments.

The software related to operation of


the system and features of the
system are programmed in the
central switching system.

The system has universal port type


configuration that can be
programmed as per the need. The
system architecture has been
designed to allow a high level of
software control over the system’s
hardware.

It is a rack mounted cabinet that house the back plane (i.e. Mother board) and
contain card slots for the system power supply, Main Processor Board, digital
interface board, analog station interface board, paging interface board, Trunk
interface board, IP boards and many other essential boards.

There is no limitation to the number of stations that can be deployed in the


system. Depending on the client’s requirement, we suggest an appropriate
model and configuration.

 Central Paging Control & Amplifier Rack (CPC)

The CPC is in 19” sub rack construction and is designed for free floor standing.
It houses the hardware: Preamplifier module, power amplifier modules, control
circuit panel, CSS unit, main distribution frame, others.

The system uses high reliability


amplifiers with built in over load
protection circuitry, short circuit
protection, open circuit protection and
thermal protection. The CPC is
modular in architecture i.e. based on
the total load; number of amplifier
modules is used in the system with
each amplifier module of 240 watts
(RMS).

The system operates on 100-volt line


matching concept to facilitate the use
of loudspeaker at distant locations.
The centralized amplifier concept
eliminates the need for local amplifier
(inside the field handset stations) at
multiple locations in the field and also
the power cabling at each location.

Whenever required, cascading of


amplifier is done to meet the
expansion. The system can also be
provided with stand by amplifier with
changeover circuitry to ensure
continuous operation at all times.

Input supply: 230V AC, 50 Hz, Single


phase

The system is designed for zone wise announcements, which is more effective
in locating a person in the field rather than individual loudspeaker paging. The
zoning is flexible and can be designed at site to meet the geographical layout.

The CPC is equipped with:


 Mixer Preamplifier module
 240 watts (RMS) Power amplifiers (as required)
 Control panel, with Power Supply Unit: 24Volt DC, Individual zone
selection, all zone selection circuitry, Chime module, Siren circuitry
 Monitor speaker
 Priority matrix
 Stand by amplifier with manually operated change over circuitry [Optional]

 Field Handset Stations (FHS)

The field hand set stations are to be installed at multiple locations in the
outdoor field and are suitable for wall/structure mounting. The field stations
are available in variety of constructions to meet indoor / outdoor environment.

1) Flameproof Ex’d’, intrinsic safe (Ex ib), IP66 protected, field station, wall
mountable type, in Aluminum Alloy LM6, for hazardous area, Zone 1 & 2,
gas group IIB / IIA, Temp. T6.
2) Weatherproof, IP 66, Field Station, wall mountable type, in Aluminum
Alloy, for safe (non – hazardous) areas.
3) Indoor desktop analog station(for non-noisy, non-dusty, non humid area)
4) Indoor desktop, digital station (for non-noisy, non-dusty, non humid area)
5) VOIP / SIP based weatherproof, IP66, field station with DISPLAY

All outdoor field stations has dynamic / Noise canceling microphone (for
effective communication from noise areas), magnetically operated HOOK
SWITCH operation, ABS handset with cord protected in SS metallic tubing, 16
Keys push button keypad and external canopy in Fibre for extra protection.

The main features of field stations are:


- Access to all features like calling master station, paging access, paging
answer, calling EPABX extension, calling other field stations, calling Mobile
Phone etc. are by way of dialing the corresponding code from the push
button key pad of the unit.
- The field station doesn’t house any line amplifier. Hence the location,
quantity and functionality of field stations and loudspeakers are not
interlinked. Failure or performance of any field station has no effect on the
failure or performance of any loudspeaker of the system.
- Field stations operate on DC voltage and are line powered from the system.
- No AC mains Supply is required for the functionality of the field stations.
- Cable required is 0.5 m, 2 pair telephone type cable, out of which one pair
is used for the functionality and the other pair remains spare.

 Paging Loudspeakers (LS)

The paging loudspeakers of the system are available in variety of


constructions and types.

1) Explosion proof / Flameproof (EEx de), weatherproof IP67, horn


loudspeaker, in anti-static Polyamide, for hazardous areas, of Zone 1 & 2,
in 15 watts (RMS), Protection code: EEx de mb IIB+H2 T4
2) Explosion proof / Flameproof weatherproof IP67, horn loudspeaker, in
Aluminum Alloy LM6, for hazardous areas, of Zone 2, in 15 watts (RMS),
Protection code: Ex nA II T6 Gc.
3) Weatherproof, IP65, horn loudspeaker, in ABS, in 15 watts (RMS), for safe
(non-hazardous) areas.
4) Weatherproof, IP65, horn loudspeaker, in ABS, in 30 watts (RMS), for safe
(non-hazardous) areas.
5) Indoor, wall mountable, box type loudspeaker in wooden cabinet, in
6 watts (RMS), for indoor areas.

The loudspeakers are with built in line matching transformer and have local
tapings to vary the loudspeaker output.

The loudspeakers are connected in looped fashion and there is no correlation


between the number of field stations and the number of loudspeakers to be
deployed in the system. Loudspeakers can further be added in the system
simply by looping from the nearest junction box to meet the expansion in
future.

The complete assembly of horn speakers includes the loudspeaker mounting


brackets and cable gland. The brackets are specially designed to mount the
speakers in a manner to obtain uniform sound distribution in the desired
operating areas.

Loudspeakers of higher wattage are also available. However, in plant PA


system it is ALWAYS advisable to use “more loudspeakers” of “lower wattage”
instead of using “less loudspeakers” of “higher wattage”, as it gives better
area & sound coverage.

 Junction Box (JB)

(a) Junction box for field handset stations (FSJB): These are wall mountable
type JB and are used in the system for distributing the cables meant for
field handset stations.

The krone connector is used in this FSJB for cable termination.


On single FSJB, we can connect up to 10 Nos. of field stations.
No. of opening in the JB are 11 Nos., each of size ¾ inch ET.

For hazardous areas, the JB is certified for Gas Group IIB/ IIA, Zone 1 &
Zone 2. It is weatherproof IP66 protected and its material of construction is
LM6 (Aluminum alloy).

For weatherproof safe areas (i.e. non – hazardous areas), the JB is


weatherproof IP65 protected and it is available in ABS construction and
also in LM6 Aluminum alloy.

(b) Junction box for loudspeakers (LSJB): These are wall mountable type JB
and are used in the system for termination of loudspeaker cables.
The junction boxes are of 4-way type. There shall be 01 opening on each
side of the JB, of size ¾ inch ET. The JB is provided with Clip-On type
connector for cable termination.

For weatherproof (non – hazardous) areas, the JB is IP65 protected and it


is available in ABS construction and also in LM6 Aluminum alloy.

For hazardous areas, the JB is in LM6 aluminum alloy, it is IP 66 protected


and is certified for use in Gas Group IIB, Zone 1 & Zone 2.

Depending on the area of operations, the Junction Boxes would be either


flameproof type or weatherproof type.

 Cables
The different cables, which required for the system, are:

(a) Loudspeaker cable: 0.75 sq. mm, 2 cores, ATC, PVC insulated, Twin
twisted, PVC inner sheathed, over all armored loudspeaker cable.
[Instead of 0.75 sq.mm , we can also use 1.0 sq. mm. OR 1.5 sq. mm]

(b) Telephone cables: 0.5 mm (diameter), 10 pair, ATC, PVC insulated;


twisted, PVC inner sheathed, over all armored telephone cable.

(c) Telephone cable: 0.5 mm (diameter), 2 pair, ATC, PVC insulated, Twin
twisted, PVC inner sheathed, over all armored telephone cable.

Additional Features

 Telephone interface unit

The plant EPABX System / Telephone system can be integrated with the
paging system. With this integration it will be possible to have 2 way
communication between field handset stations of the PA system and
telephones / intercoms of EPABX / Telephone system. Also telephone user can
make paging announcement (message broadcasting) on PA system.

 Networking of PA system

The individual PA systems can be integrated to each other to form a network.


The PA Systems are networked through physical pairs of cable between the
two systems and hardware on both sides. With this integration the field
handset stations of one PA system can establish 2-way communication with
the field handset stations of other PA system. Also if required, field handset
station of one PA system can make paging announcements (message
broadcasting) in another PA system.

 Pre Recorded Messages / Alarm Tone Generator (Optional)

The system has the facility to broadcast Pre recorded voice messages OR
Pre recorded alarm tone over the PA system loudspeakers.
Message / Alarm Tone Generator Unit is provided for this purpose. Up to 08
voice messages / alarm tones can be stored in the system. These messages /
tones are then selected by the users as per their requirement. The selection of
desired message / tone (for broadcasting) is either done manually or it can be
done automatically. In case of automatic selection, the potential free contacts
from DCS system Or Fire alarm system or Gas detection system etc. are used.

Salient Features

 Maintenance

Due to centralized design, the maintenance is more limited to single point


rather than multiple locations in the field. Planning and maintenance is made
easy because of systematic design of the central equipment. The various parts
of the system can be checked centrally and the system can be more easily
maintained. This ensures minimum down time and quick fault location &
rectification.

 Independent location of field station and loudspeakers

In the system, location and quantity of both field stations and loudspeakers
are not inter linked. There can be more number of loudspeakers in the system
then the number of field stations.

 Reduced cabling
The system needs simple and economical field cabling. The field stations are
wired with 2 pair telephone cable in star fashion. This reduces the length of
the cable and in turns the cost. Further the system does not require any power
source and hence the expensive power cabling. The loudspeakers are
connected in looped fashion using 2 core loudspeaker cables.

 Trouble free system


The central switching unit is a microprocessor-based system to increase the
reliability of the system. Each amplifier module of the system is with built-in
over load, O/P short circuit and thermal protection circuitry. The central
paging control can also be equipped with optional amplifier in stand by mode.

 System capacity / configuration

It’s a modular architecture based system. System can be built block by block
to meet the present requirement and with enough provision for future
expansion. There is no limitation or restriction to the number of handset
stations and number of loudspeakers to be deployed in the system. The plant
communication system can be configured and designed to meet all types of
needs.

 Flexibility for expansion


As the system is modular in architecture, expansion can be carried any time to
respond immediately to the changing requirements and the growth.
Additional amplifier module can be cascaded at any stage with the existing
hardware to support an increase in the quantity of loudspeakers. Similarly
hardware card can be plugged easily in the switching system to support the
additional requirement of field stations.
Some of variations in the functional requirements can also be met by way of
software programming.

 Architecture of field equipment


The field equipment is rugged, elegant and is available in flameproof and
weatherproof type. The equipment is constructed from LM6 alloys and is
properly designed to meet the harshest of industrial environment. The units
are rugged, robust in construction, corrosion resistance and are least
susceptible to hostile environmental conditions like dust, water, high ambient
noise, high temperatures etc.

 Optimum utilization of hardware


The control hardware of the system being located centrally, there is no
correlation for the location and quantity of the loudspeakers and the field
stations. They depend mainly on the site layout i.e. as the loudspeakers are
required to cover the entire plant effectively; their quantity can be higher then
the field stations. The field stations are mainly used for the talk back purpose
and they should be located at places, which are easily and quickly accessible
by all field operators. This ensures optimum utilization of the hardware and
low cost per PA Point.

The Pre Recorded Message Generator is
