Untapped talent
Nearly half (46%) of recent science
and maths graduates are unhappy in
their job because they cannot use
the knowledge and skills gained in
their degree subject, according to
statistics released by the Training
and Development Agency for
Schools (TDA).
The research highlights the
disparity between the expectations
of science and maths graduates
versus the reality of the workplace.
The news comes ahead of a renewed
campaign by the TDA to attract
science and maths graduates
frustrated by not using their degree
subjects in their current jobs, to
consider a career in teaching.

Significant Indian order
Corus Process Engineering (CPE) has
been awarded a multi-million Pound
contract from Visakhapatnam Steel
Plant (VSP) of India, to modify and
enhance the company’s No.2, four-
strand bloom caster at its plant in
South East India.
The contract, secured in the face of
stiff global competition, comes after
several years of tendering and
negotiations and with strong support
from CPE’s Indian representative S

Corus International India Pvt. Ltd.
Final sealed tenders were revealed in
early 2007, with final contract
signing taking place in December
2007.

our first collaboration with Tata
Projects Limited and so is important to
us. The contract suits CPE’s skill sets
entirely and includes supply of new
moulds and top zones, mould
oscillators and mould table, Tundish
car frames, modified strand guide
segments and enhanced secondary
cooling spray systems. CPE is also
responsible for replacing the process
control and automation systems
associated with the caster, as well as
electrical works, including new electric
motors and cabling.”

The Dahuofang Water Supply Project
consists of a 231 kilometre pipeline,
one pump station, six water
distribution stations and a buffer
tower. The network will take water
from the high rainfall area of
Dahuofang Reservoir and distribute it
to six cities in the dryer and heavily
industrialised areas of Liaoning
Province.
The Dahuofang scheme is viewed as
a ‘milestone’ in worldwide domestic
water supply projects in terms of
capacity and geographical length. The
project includes a water supply tunnel
with a length of 85.3 kilometres.

turning down office thermostats but

energy supply end if the compressed
air system has not been audited and
maintained to current best practice

Many users of compressed air
equipment have no idea how
expensive it is and therefore waste
or misuse it. Companies that have
trained staff to understand the true
cost of producing compressed air,
the interdependency of the
components of a compressed air
system and the importance of
saving energy, will have made the
biggest savings.

improvements to a compressed air

system, an audit should be carried

Command and control?
Findings from a recent report shows that a ‘Command and control’ approach
to work hinders productivity in the engineering sector. PWE reports.
P
erformance levels in
workplaces across
organisations in the
engineering sector are suffering as
overbearing and dogmatic
management practices top the list
of management styles according to
a recent industry survey - ‘Quality of
Working Life’. The figures published
by the Chartered Management
Institute and Simplyhealth which
questioned 1511 managers, also
found a high rate of sickness and
absence levels in organisations
exhibiting ‘negative’ management
styles.
The report assessed the impact of
differing managerial styles on
motivation, health and productivity.
Key findings include:
Tight reins: the most widely
experienced management styles in
the engineering sector are reactive
(35 %), bureaucratic (26 %) and
authoritarian (25 %). Worryingly, all
three have become increasingly
common; the top two have
increased by 6 % since 2004, with
authoritarian leadership also rising
5 %.

businesses. More than 1 in 3 (37 %)
of organisations performing well are
cited as having ‘accessible’

course, improving the sense of
wellbeing, determination and
productivity, is no easy task but one
that cannot be ignored. Left alone, it
will only serve to reduce morale and
lower the quality of working life.”

PWE takes a special
close look at how
thermal imaging is
being used for non
intrusive condition
monitoring on the new
UK ‘Bullet Train’.
T
he build quality of the new
Hitachi train that will serve
the Channel Tunnel Rail Link
is considered by many to be in a
league of its own. Travelling at
speeds of up to 140 mph it will cut
the journey time from Ashford to
St. Pancras to just 37 minutes.
Based on the iconic Shinkansen or
Bullet Train it has 24 wheel-sets,
16 of which are driven. This
ensures exceptional power and the
ability to meet timetables even
with 25% of the traction equipment
isolated.
The first consignment of the
planned 29 trains is now in the UK
and the focus is on building the
support and maintenance structure
to ensure these quality trains
provide a quality service. Central to
this is a young and enthusiastic
maintenance team headed by the
Hitachi Rail maintenance
engineering manager, Dan Barrett.
It is his job to oversee the
development of the maintenance
programme, as the team’s
knowledge of on-board systems
develops. And it is apparent that
Hitachi Rail Maintenance is
investing in the latest technology to
complement the programme.
Non-intrusive
Non-intrusive condition monitoring
is a very important element of this.
For example at the company’s
engineering depot at Ashford an
MRX system has been installed that
will automatically measure wheel
profiles and shoe gear thickness.
Thermography was another ‘must
have’ as far as Barrett was
concerned and as a result Hitachi

Rail Maintenance has recently taken
delivery of a Flir Systems’
ThermaCAM T400.
“I’ve worked for other
organisations that have not used
thermography and have suffered
repeat failures as a result”, Dan
explains. He cites checking the
integrity of cable fixings on high
voltage jumper cables as typical
examples.
These inter-vehicle cables from the
secondary windings of the
transformer terminate in sealed and
watertight junction boxes. “Having to
undo those boxes just to check the
fixings are torqued to the correct
value is time-consuming and often
fault inducing”, Barrett adds. He
continues: “Without thermography
there is no alternative as if a bad
termination isn’t rectified the
contact will burn out and that will
incur significant parts and labour
cost. Using the ThermaCAM T400
this job will take seconds. All we
need do is look at the
thermographic image of cable for
tell-tale signs of a loose connection -
it’s such an effective technology.”
The inspection of high voltage
connectors is another early
application for the camera.
Traditionally contactor tips would be
replaced, regardless of their
condition, every six months. “It’s an
arbitrary task”, says Barrett. “Using
thermography we can actually see if
the replacement is necessary and

we don’t need to disturb a system if
it’s working fine.”
Other planned applications
include checking for loose
connections and intermittent faults
on relay panels and terminal bars;
monitoring motor temperatures -
specifically around bearings casings
on blowers and HVAC fans; and
checking high resistance contacts
on third rail shoe gear cabling to
prevent ‘burn-up’.
Problem Spotting
Naturally the portfolio of
thermographic applications at
Hitachi Rail Maintenance will grow
as the team becomes fully
conversant with the technology. The
camera has been purchased for the
maintenance facility and as a result
a programme is now in place to train
all technicians to use the camera
and most importantly, to interpret its
findings against benchmarks.
Barrett comments: “As we learn
more about the technology, we will
apply it to more tasks.” He adds: “At
Hitachi Rail Maintenance we will
maintain our trains in the most
effective way possible and that
means spotting problems early. This
camera is a very effective tool and if
it saves us just one cable burn-up,
it’s paid for itself.”
The Flir Systems’ camera was
Barrett’s first choice. He had seen
other ThermaCAM models in action
and was impressed with their

this mid-range camera is designed
for the advanced and frequent user
of infrared.
The integration of thermal and
visual imaging has been perfected
in this model and it also introduces
a clever overlaying facility called
thermal fusion. This allows the
automatic and seamless transition
of images from thermal to visual and
vice versa whilst retaining all
measurement functions in both view
modes.
In addition to thermal and visual
imaging Hitachi Rail Maintenance
was also attracted by the camera’s
large touch screen. This allows
sketching via stylus and speedy text
entry via the touch screen QWERTY
keyboard enabling the vehicle car
identification number to be
embedded on the infrared image.
This ensures all the information is to
hand for report generation.
“We are really looking to this
investment to help us maximise
equipment life, drive reliability and
reduce unit downtime”, Barrett
concludes. “We want our service to
be second to none and thermal
imaging has an important part to
play in helping us achieve this.”

recertified to allow a wider scope of

for one of the UK’s largest fresh
chicken producers. The
company, which supplies one of
the UK’s best-known
supermarket chains, has a
Mainsaver installation that
operates across 5 facilities,
accesses 7 Terminal Services
machines and serves a group-
wide total of around 200 users.
The installation also interfaces
with the company’s Great Plains
financial system. Spidex
upgraded the whole
environment to Mainsaver 10.2
with no disruption to day-to-day
operations. “The whole exercise
went very smoothly”, says
Malcolm Stevens, engineering
systems manager. “Working
with Spidex, we looked at what
areas of the system might be
affected and set up a test
environment to ensure there

confirms. He adds: “Our users

representation of all the site’s
assets and can locate the one
they’re looking for in seconds.
Another great new feature is the
facility to use our own internal
project numbers within
Mainsaver, giving us increased
accuracy on the lifetime cost of
each asset. And in the Reports
module, some of the new
standalone graphical outputs
are quite brilliant.”

Is it time you checked
your pressure
transmitters?
Pressure transmitters are now
ubiquitous throughout industry,
measuring everything from
pressure to flow rate and levels of
liquids in tanks.
Every device will eventually need
to be re-calibrated to give a true
reading. Calibration is a skilled job
requiring specialist equipment and
is something that companies don’t
want to do too often, particularly if
it means closing revenue earning
plant.
This is why users are increasingly
being attracted to devices which
apparently offer zero drift or only
require recalibration every five
years. However, following a
manufacturer’s advice on
calibration checking may not
always produce the best
performance. Companies should
implement their own regimes for
periodic calibration checks. If high
performance is crucial, then the
transmitter should be checked
regularly.
Finding the real
calibration frequency
When calculating calibration
frequency, the following five stage
process should be followed:

Q How do I maintain the output of
my fan while reducing energy
consumption and running costs?
A Where systems operate below
their rated capacity, methods of
reducing the output to a level
matching demand have to be found.
Dampers, throttles, recirculation
systems and pressure relief valves are
often very energy inefficient, with
motors running at full speed
irrespective of the required airflow.
Controlling flow by a variable speed
drive (VSD), and reducing load speed,
means a relatively small speed change
substantially reduces absorbed power.
Centrifugal fans are variable torque
loads, where the torque required to
drive the load increases proportionally
to the square of speed. This
relationship is known as the “power
cubed” law. Again controlling flow by
motor speed reduction means a
relatively small speed change
produces a significant reduction in
absorbed power.
VSDs also provide specification and
installation benefits:
 They replace several switch gear
components normally fitted in a
motor control panel.
 Installation savings are achievable
by installing only three conductors,
instead of six as required in Star-
Delta starting applications.
 The starting current is kept within
the nominal value, so cabling and
fuse costs are minimised.
 VSDs can remove the requirement
for a ‘bypass’ system.
Therefore, by fully opening dampers
and throttles, and fitting a VSD, you
can achieve far greater control of your
fan and, coupled with pressure/ flow
sensors, the VSD can constantly
monitor and adapt to changes in
airflow, creating significant energy
savings.

will be familiar with the high
vibrations that are transmitted from
the tool to the body. These vibrations
impede work, have a negative effect

for improving plant efficiency will know that
compressed air is one of the areas where
savings can be made, but making changes is not
always an easy or comfortable process.
According to Peter Tomlins of compressor
control specialist EnergAir it is essential that
people in this position challenge convention in
order to make the right decision and ensure that
any available savings are actually realized: “First
there are the old conventions: The majority of
compressor houses still employ fixed speed
compressors and a cascaded pressure switch
control system. This arrangement will be familiar
to many, but it is outdated and inefficient.
“Secondly there are new conventions forming
that are little better, and can be misleading…
while most branded air compressors are good
machines, an incorrectly sized new compressor
can have a negative effect on overall system
efficiency. The current trend towards buying
variable speed drive (VSD) compressors does
offer the potential to generate compressed air
more efficiently, but a VSD compressor that is
not controlled as part of a coherent compressor
management system that can optimise it’s use
alongside other compressors in a system is
unlikely to deliver any energy savings
whatsoever, or worse still, could contribute to a
deterioration in overall system efficiency.”
These conventions old and new have to be
challenged if the operator is going to see real
benefits, an old cascade pressure switch control

T
he imperative in industry to
cut energy costs and reduce
green house gases is good
news for suppliers of high efficiency
motors. However, the projected
efficiency gains from using EFF1 or
2 type machines will not be
achieved if motor system and supply
problems that existed before they
were installed are not resolved. One
of the most common of these is low
power factor.
Motors operated with low power
factors are expensive and
inefficient. In the worst cases this
can result in utility supply
companies having to increase their
generation and transmission
capacity to handle the reactive
power component caused by
inductive loads. There is a price for
this: in the UK, the threshold value
for power factor is 0.85, below this
figure industrial users are generally
charged more by their suppliers. In
view of this, and because low power
factor also reduces the distribution
capacity of an electrical system -
increasing current flow and causing
voltage drops - companies need to
be aware of the problem and the
measures they need to take to
overcome it.
Unfortunately, the general
understanding of power factor, and
the relationship between the
elements that comprise it, can often

be vague. A very simple analogy can
address this. The analogy concerns
a barge being towed along a canal
by a tractor. The tractor cannot pull
the load directly from the front for
obvious reasons; the effort coming
instead from the side. The effort
required to move the barge down the
canal is the working (real) power;
and that of the tractor, the total or
apparent power. Now, because of
the angle of the tractor’s pull, not all
of the effort is used to move the
barge down the canal. The
restraining sides of the canal mean
that the barge will not move
sideways; therefore, the sideways
pull of the tractor is wasted effort or
nonworking (reactive) power.
All this is relevant because the
angle of the tractor pull is related to
power factor, which is defined as the
ratio of real (working) power to
apparent (total) power. If the angle
of pull decreases, then the real
power approaches the value of the
apparent power. With this
convergence, the ratio of real power
to apparent power (the power factor)
approaches 1 - which is the ideal -
and the reactive (nonworking) power
reduces towards zero.
Low power factor is caused by
inductive loads such as
transformers and electric motors,
which are a major portion of the
power consumed in industrial

complexes. Unlike resistive loads
that create heat by consuming
kilowatts, inductive loads require the
current to create a magnetic field,
and the magnetic field produces the
desired output. The total or apparent
power required by an inductive
device is a composite of Real power,
measured in kW, and Reactive
power, caused by the magnetizing
current required to operate the
device, which is (measured in
kilovars, kVAR. An increase in
reactive power increases the
amount of apparent power
(measured in kilovolt amps, kVA) in a
distribution system, and this causes
a decrease in power factor.
For two systems transmitting the
same amount of real power, the
system with the lower power factor
will have higher circulating currents
due to energy that returns to the
source from energy storage in the
load. These higher currents in a
practical system may produce
higher losses and reduce overall
transmission efficiency. A lower
power factor circuit will have a
higher apparent power and higher
losses for the same amount of real
power transfer.
There are a number of measures
that can be employed to improve
power factor. First, users should
minimise the operation of idling or
lightly loaded motors. Second,

operation of equipment above its
rated voltage should be avoided.
Third, capacitors should be installed
in motor circuits to decrease the
magnitude of reactive power. Fourth
and final, standard motors should
be replaced as they wear out with
energy-efficient motors. However,
here it must be said that even with
energy-efficient motors, power
factor is significantly affected by
variations in load. Consequently,
motors must be operated near their
rated capacity to realise the benefits
of a high power factor design.
The benefits of undertaking these
measures are many - a reduced
utility bill for a start. Moreover, with a
corrected power factor losses in the
distribution system are largely
overcome, providing increased
capacity for other loads to be
connected. The optimised power
factor also means that excessive
voltage drops, which can cause
overheating and premature failure
of motors, are avoided leading to
extended equipment life. Finally
there is the major environmental
benefit: reduced power
consumption means less CO2
emissions entering the atmosphere,
helping to reduce the carbon
footprint of industry generally.

The XPS-MF40 from
Telemecanique, a brand of
Schneider Electric, is a new range of
compact yet powerful safety PLC
designed for applications requiring
multiple simultaneous safety
functions. It is designed to meet the
most critical SIL3 requirements of
the functional safety standard
EN61508 (EN62061 for machines
or EN61511 for process) and
category 4 requirements of EN954-
1 and EN13849-1.

control options available from its
Model 5300 web- enabled
programmable automation controller
from Control Technology Corporation.
The Model 5300 Blue Fusion
controller now offers two new three
Axis Stepper modules, the M3-40B
and M3-40C. The B version provides
24V stepper drive commands, while
the C version provides 5V stepper
drive commands. Importantly, both
modules require only a single 0.75”
slot in the 5300 rack to handle all
motion- related processing for 3-
axes.
The M3-40B/C modules feature
three axes each, with fast position
loop update times of 500 µsec/3
axes. Precision is guaranteed in the
module operation via a 64-bit
floating point loop algorithm, and two
encoder inputs that provide
feedback (up to 17 MHz) for position
verification. In addition, each module
provides enhanced capabilities for
machine integration with 10 user-

A Cause for Concern

The UK’s skills base has suffered from a long standing historic failure in the country’s education
and training system. Improvements though have been seen in recent years and since 2003 the
number of people qualified to level 2 (5 GCSEs or equivalent) has risen by over 1 million.
But there is still some way to go. PWE reports.

qualification) and 20th out of 30
with a level 2 or 3 qualification.
Only 36% of people in this group in
the age range 25 to pension age
are qualified to this level (Leitch
Report*).
The CBI’s 2005 Employer Trends
Survey found that employers place
benchmarking audits and most
recent survey of issues concerning
maintenance and production
managers, paint a similar picture.
In a survey of 300 maintenance
managers conducted by MCP, 66%
were concerned about the lack of
availability of skilled people and
56% were concerned about the
lack of resources. These values
should be compared to the level of
concern with maintenance cost
reduction 41% and increasing
Reckitt Benckiser, Coca Cola,
Unilever, are all active in this area.

are being trained to take on skills
from other disciplines, for example

T
he choice of the correct size
of motor (almost always the
AC squirrel cage induction
motor) affects not only the energy
efficient use of the pump, but also
the motor life and reliability (and
therefore the whole life operating
costs of the pumping operation)
and the contribution to a lower
carbon footprint for industry as a
whole; every little helps in the
battle to improve sustainability.
While the experience of an
electric motor specialist is
invaluable in matching pump
duties to motor specification, there
are several basic parameters which
will help the plant engineer to
narrow the selection down. These
will help speed the specification
and give the plant engineer a better
insight into the key criteria for
choosing the best motor
combination for a particular
pumping task and help him get the
optimum performance.
Application load
There are several factors to be
considered in the first instance, to
determine the load on the motor,
i.e. torque, and how this changes.
Application parameters are
important: it is necessary to know
what medium the pump will be
pumping, its viscosity and its
specific gravity to determine basic
load and therefore the torque
required. It is important to include
whether there are related factors
like temperature or differences in
liquid medium (for example, when
pumping a water based sterilising
fluid to clean the pipework in situ
after pumping food), or
gas/air/foam/ vacuum which could
have a significant effect on load.
Factors like pipeline length and
diameter on inlet and outlet, the
pump type, i.e. whether centrifugal,
positive displacement etc., are also
important for their potential
effects.
Speed and heat
Normal pump operating speed is
vital, and the duty cycle must be
considered, for, example, whether
the pump will be used for variable
pumping speeds. Ask if the pump
self-priming or always kept primed,

Correct sizing
Pumps are mostly driven by electric motors, and
represent around 30% of a developed economy’s
use of electrical energy. PWE takes a look at
selecting electric motors for pump applications
or might it be required to operate
with closed valves in the line which,
if not operated correctly, could
overload the torque dangerously;
the same can occur if the initial
pumping action is against too high
a head, for example to a high tank.
Andrew Glover, Project Manager
for LV Motors and Automation at
WEG commented: “Overloading an
undersized electric motor because
its specified available torque is too
low can lead to rapid overheating
and, if it persists for more than a
few seconds, can start to lead to
insulation and bearing damage,
shortening the motor life.”
Start up
Andrew continued: “Starting
conditions must also be
considered. The torque speed
conditions must allow for start up
torque required to get the pump to
full operating speed, the inertia of
the system, including the medium
being pumped and the application,

methods of starting up a pump
drive motor and if wrongly chosen,
the torque may be insufficient to
get the pump to full operating
speed.
When the motor speed is too high
which can happen in certain start-
up conditions, it can create pipeline
problems such vacuum on the
suction (inlet) side or discharge
surges. These may themselves
damage the pump and pipeline. “
Supply side
One major specification criteria is
matching the available electrical
supply conditions. Ensuring a
sufficient power supply and
matching the motor to it is the
primary element, of course.
However, voltages are seldom
constant and are often supplied at
5 or more % points less than the
nominal voltage. Typically, electric
motors are designed to operate
within 10% of the stated design
voltage but variations can
significantly reduce efficiency,
power factor and reliable service
life
Andrew added: “When operated
at less than 95% of design voltage,
electric motors are 2% to 4% less
efficient and the accompanying
service temperature rise will
reduce insulation life. This can be
a specific problem in locations that
consistently experience low
voltages or brownouts. Too high a
voltage will also reduce power
factor and efficiency.”
Another major factor in selection
is the conditions under which a
motor will be housed. Pumping
applications may require design to
high environmental protection
factors (e.g. IP 56 / NEMA 4X
ratings), to resist water spray, drips
or dirt. Even more onerous are
hazardous area protection designs
where the presence of flammable
chemicals, gases, vapours and
dust could create explosions and
fire.
Energy saving control
Earlier in this article, starting
conditions were mentioned with
respect to torque, and the damage
that could be caused where direct
on line starting was used. Great
advances in starting techniques
have meant that these can be
avoided.
Star delta starting will offer less
initial torque than direct on line
starting, and a soft starter will also
reduce the potential damage.
However, variable speed drives are
more versatile, and also deliver
long term energy savings by
allowing variable pump duty
requirements and speed to be
closely matched, with motor speed
optimised for efficient pump
delivery and motor cooling.
Andrew concluded: “Considering
a variable speed drive as an
integral part of the motor selection,
and ensuring the motor is rated for
the inverter drive, could mean
energy savings that payback the
capital cost within a few months,
and improved motor reliability as
well.”
