CONTINUES FILAMENT WINDING PROCESS


Continuous filament winding process for GRP pipes takes its name from that the GRP pipes
are manufactured on an endless re-forming mandrel and the GRP pipe length is only limited
by transport restrictions. The PLC controlled manufacturing process gives a very high level of
control of raw material distribution and curing. It is an industrial GRP pipe process that
ensures that the quality is repeated in every pipe.

HELICAL WINDING PROCESS


The glass reinforcement in the form of continuous roving is chosen base on its compatibility
with resin. It is applied on the rotating mandrel following the hoop (radial) winding pattern
combined with a helical winding pattern at an angle ranging from 45° to 90° Glass tape or
unidirectional reinforcements can be used to obtain local reinforcement. .

GRP pipe is manufactured using the continuous advancing mandrel process which
represents the state of the art in GRP pipe production. This process allows the use of
continuous glass fibre reinforcements in the circumferential direction. For a pressure pipe or
buried conduit the principle stress is in the circumferential direction. Incorporating
continuous reinforcements in this direction and not just chopped discontinuous roving, such
as in a Helical winding process, yields a higher performing product at lower cost.
Using the technology developed by VEM , a very dense laminate is created that maximizes
the contribution from the three basic raw materials, namely glass fibre, silica sand aggregate
and thermosetting resin.

Both continuous glass fibre rovings and chopped roving are incorporated for high hoop
strength and axial reinforcement. A silica sand aggregate is used to provide increased
stiffness with placement near the neutral axis in the core. Thermosetting resin, delivered
through a dual resin delivery system gives the equipment the capability of applying a special
inner resin liner for severe corrosive applications while utilizing a less costly resin for the
structural and outer portion of the laminate.

The raw materials are applied on the continuously advancing mandrel in specific locations to
ensure the optimum strength with minimum weight. The materials are applied to produce a
series of layers which give both pressure resistance as well as pipe stiffness.

resin.

After all materials have been applied the laminate is cured completely using a number of strictly
controlled mechanisms including heating the mandrel as well as infrared heating of the external
surface.

The cured laminate is cut to length as required. Standard lengths are 12 metre, 6 metre and
3 metre. Intermediate lengths can also be manufactured at 1 metre increments. Longer
lengths are possible but can not be pressure tested.

All pipes are quality inspected after manufacture. Once inspected the pipe spigots are Chamfered
and calibrated where necessary for fitment of couplings.

Each pipe is pressure tested to twice its nominal pressure class to verify performance. Couplings are
cut from specially made “coupling pipes” of an appropriate diameter to allow internal boring to
create grooves for the rubber seals and central register. They are also proof tested at 2 x PN
pressure on a hydrostatic testing machine.

standardized on the basis of the outside diameter in order to use standard coupling.
Nominal Diameter (DN) and outside Diameter (OD) are taken from the International
Standards, basically the AWWA C-950.

HELICAL FILAMENT WINDING MACHINE


Pipes are manufactured using the Filament Winding process on fully automatic controlled
machines (CAM), by adjusting the relative speed of mandrel rotation and glass distribution
head movement, helical reinforced layer with different angles can be wound. The inside
diameter of the finished pipe is defined by the mandrel outside diameter and the designed
wall thickness is achieved by repeated passes. Therefore the outside diameter of pipe (OD)
is determined by the wall thickness.

LINER

Liner or chemically resistant layer is the internal layer of the manhole; it is in direct contact
with the conveyed fluid. This layer has the function to guarantee the resistance to the
chemical corrosion and the impermeability of the whole manhole chamber. Liner has the
internal surface namely the one in contact with the conveyed fluid, particularly smooth. This
characteristic of smoothness reduces to minimum the fluid head losses and pumping heads
and opposes to the growth of mineral deposits and algae. Liner is made of two monolithic
sub-layers (1) Inner, in direct contact with the fluid, is reinforced with glass veil “C” 30 g/m2,
with ratio resin content in a range 80% - 90%by weight (2) Outer, reinforced with plies of glass
mat “E” of 450 g/m2, with a resin content in a range of 60% - 70% by weight.

MECHANICAL RESISTANT LAYER

Glass reinforced layers guarantee the mechanical resistance of the whole pipe against
stresses due to internal and/or external pressure, external load due to handling and
installation, and thermal loads. The layer is obtained by applying on the previous partly
curved liner, continuous roving of glass wetted with resin, under controlled tensioning. This
layer can contain aggregates (inert granular material such as silica) in order to increase the
stiffness of the whole pipe. Thickness of mechanical resistant layer depends on the design
condition.

TOP COAT

Top coat or Gel coat is the outer layer of the pipe which consists of pure resin added with
UV protectors to protect the pipe from sun exposure. In case of severe exposure conditions,

ALLOWABLE HOOP STRESS

To calculate the minimum reinforced wall thickness (TF) related to the different fittings one
must refer to the minimum wall thickness of pipes (TM) by the ratio allowable hoop stress
sH of pipes divided by the allowable hoop stress of fittings. For pipes the sH allowable hoop
stress can be calculated according to the winding angles from the following table where the
main Hydrostatic properties are shown, considering the Long Term Hydrostatic Strength at
50 years. The same can be used also at higher temperature by applying the correction
factors for the E Modulus.

ISOPHTHALIC POLYESTER has a good corrosion resistant to water and fluids with low acid
content up to a maximum operating temperature of about 60 °C.
BISPHENOL POLYESTER resin shows a high chemical inertness to both strong acids and
bases also at elevated temperature.
VINYLESTER RESIN combines a very good chemical inertness to strong acids and bases with
high mechanical properties of the laminates. The suggested uses are applications where
either chemical resistance and toughness are needed.

For equipment where higher temperature resistance or specific properties like flame
retardance, conductivity or enhanced abrasion resistance are needed, special formulated
vinylester resins are used.

STRAIN-CORROSION TEST

One of the most important design parameters for a GRP pipe is it's long term strain
corrosion resistance to sulphuric acid. ASTM D3262-96 , the GRP pipe manufacturer to
demonstrate through qualification tests, carried out in accordance with ASTM D3681-96,
that the pipe is capable of resisting 5% H2SO4 for 50 years when deflected (strained) to the
allowable in-ground limit permitted by the manufacturer. The strain levels presented in
ASTM D3262-96 are based on 5% in-ground vertical deflections. This test report presents
the strain corrosion test results on pipe manufactured with glass reinforcements. Using
least squares regression, the resulting predicted 50 year failure strain for pipe is 0.66%. This
report can be used with end users and consultants to demonstrate that the necessary
qualification tests for a GRP pipe, in accordance to ASTM D3262-96, have been carried out.
It is also a proof statement on the longevity of a sewer pipe. A minimum factor of safety of
1.5 is applied to the pipes predicted 50 year strain capability, but that is based on 50 years
of exposure to 5% H2SO4 at it's maximum permitted in-ground deflection level. The highest
sulphuric acid concentration we measured in a sewer system was 4%, and this was in the
Middle East where ambient temperatures are generally high. It is believed this is a very
conservative test requirement which should lead to safe, long term performance of a pipe.

The hydrostatic design basis of pressure pipe is determined based on conducting long term
pressure regression tests following the guidelines of ASTM D2992-96. This report presents
all of the test data, analysis procedure and the resulting 50 year strain design basis (HDB) for
GRPe pipe. Use this test report to demonstrate that GRP pipe is designed to have a
minimum factor of safety of 1.8 in 50 years. It is a proof statement on the longevity of GRPe
GRP pipe.

The testing is conducted in accordance with ASTM D 2992 Procedure B. The test requires
that at least 18 samples are subjected to constant internal hydrostatic pressures at differing
pressure levels and the time-to-failure of each specimen is recorded. When a pipe is
pressurized it expand both axially and circumferentially depending on the pressure applied.
This expansion or strain is the property of that pipe: what materials was used and how it
was made. The standard requires at least 10,000 hours of test duration.

To make the analysis, the recorded data is presented graphically with the time plotted on
the x-axis and strain plotted on the y-axis. Once the regression line is established, it is
extended (extrapolated) to 438,000 hours (50 years) and the strain value is taken and
considered the HDB strain.

STIFFNESS TEST

The stiffness of a pipe indicates its ability to resist external soil, hydrostatic, traffic loads,
and negative internal pressures. It is a measure of a pipe’s resistance to ring deflection
determined by testing, being the value obtained by dividing the force per unit length of the
specimen by the resulting deflection at 3 percent deflection (5% according to ASTM
standards).

The bending radius depends on the section length of the pipe. In the above table it is shown
for the standard section length of 6m to 12 m, but it can be easily calculated since it is

FRP FLANGE JOINING PROCEDURE


GRP flanges with diameter 350mm and larger should be jointed according to the following
procedure:

 Thoroughly clean the flange face and the ‘O’ ring groove with any clean rags and
avoid any oil contact for both the groove and the ‘O’ ring.
 Ensure the ‘O’ ring gasket is clean and undamaged. Do not use defective gasket.
 Position the ‘O’ ring in the groove and secure in position, if necessary, with small
strips of adhesive tape at intermittent locations.
 Make sure that the two flanges or connecting flange with valve or expansion joint is
well aligned with GRP flanges. Any misalignment could lead to high stress at flange
neck and could cause damage.
 Insert bolts, washers and nuts. All hardware must be clean and lubricated to avoid
incorrect tightening. Washers must be used on all GRP flanges.

 Using a torque wrench, tighten all bolts to 35 N-m torque, following standard flange
bolt tightening sequences shown in Fig.
 Repeat this procedure, raising the bolt until the flanges almost touch at their inside
edges with a gap of 2-3mm or maximum bolt torque of 100 N-m. Do not exceed this
torque without consulting SULAIMAN AL-QUDAIBI CO. for advice. If done so, this
may cause permanent damage to the GRP flange.
 Uniform pressure should be established over the flange face by tightening bolts in 7
N-m (5 lb-ft) increment according to the sequence shown in Fig. SULAIMAN AL-
QUDAIBI CO.-2. For flanges with more than 20 bolts, similar alternating bolt
tightening sequences shall be used, ( As per ASTM D4024-00).
 Check bolt torque one hour later and adjust as seen necessary to 100 N-m.
 The maximum torque, in any case, should not be more than 110 to 130 N-m. Care
should be exercised while increasing the torque uniformly.
 The above procedure is applicable for all diameters.

THERMAL COEFFICIENT
The SULAIMAN AL-QUDAIBI CO pipe thermal coefficient of axial expansion and
contraction is between 24 to 30 x 104 cm/cm/°C

FLOW VELOCITY
The flow velocity for clean water and contains no abrasive material are up to 4m/c.
The recommended maximum flow velocity is 3m/sec.
ULTRA VIOLET DEGRADATION EFFECT
Discoloration in the outermost of the SULAIMAN AL-QUDAIBI CO pipe may be occurred due
to exposure from sunlight or by ultra violet degradation. However, it cannot affect to the
long term service of SULAIMAN AL-QUDAIBI CO pipe. Proper maintenance is also required
to make the service of the pipe longer.

WATER HAMMER

Water hammer or pressure surge is the sudden rise or fall in pressure caused by abrupt
change in he fluid velocity within the pipe system.

THE CAUSE OF WATER HAMMER PRESSURE IN THE PIPE:

 Rapid closing or opening of valves.


 Sudden starting or stopping of pumps such as during power failure.
 Change in velocity of the fluid.
 Rate of change of velocity (valve closing time).
 Compressibility of the fluid
 Stiffness of the pipe in the “hoop” direction and physical lay-out of pipe
system.

pipes by Both continuous & discontinuous
filament winding machines, by reproducible
processes. All these pipes are
provided with rich interior layers, providing
very smooth inner surfaces. This smooth
interior surfaces results in very low fluid
resistance.
For hydraulic analysis of the every piping
system, pipe roughness is the concern. One of
the FAQ by the Hydraulic Engineers /
Consultants / Contractors / Clients is what the
value of GRP pipe toughness is.
This roughness is being used in various forms
in various equations of hydraulic analysis. Find
below the summary of the mean value based
on the experimental studies.

These values are based on the experimental studies carried out by Owens Corning and
SINTEFF from Norway. Complete report is available upon request.
In fact AWWA C-950 also recommends for the usage of similar values. This confirms
that above values are in good agreement even with the international standards.
Apart from above, the interior pipe surfaces, typically remains smooth overtime, in
most fluid services . Therefore, fluid resistance will not increase with age. This has
been demonstrated, when few GRP pipes under operation over the decade were
inspected and evaluated. Certificate from respective authorities is available upon
request confirming no deterioration.

ABRASION RESISTANCE
Abrasion resistance can be related to the effects that sands or other similar material may
have on the interior surface of the pipe. While there is no widely standardized testing
procedure or ranking method. SULAIMAN AL-QUDAIBI CO-GRP Pipe has been evaluated
by using the Darmstadt Rocker method.

Results will be highly influenced by the type of abrasive material used in the test.
Using gravel which was obtained from the same source as that used at Darmstadt
University, the average abrasion loss of SULAIMAN AL-QUDAIBI CO Pipe is 0.84mm at
100,000 cycles.

TRANSPORTATION AND HANDLING

 Prior to unloading of pipes from trailer, all items shall be inspected for any visual
transportation damages.
 Single pipe must be unloaded and handled separately (one at a time). Use pliable
straps, slings or ropes to lift single pipe.
 Do not use steel cables or chains to lift or transport the pipe.
 Care shall be taken to prevent pipes from rolling or falling from flat bed trailer and
this shall be attained by using proper supports.

HANDLING OF NESTED PIPES

We propose to nest various diameter pipes during transportation. Always lift nested bundles
using at least two pliable ropes. Always keep nested pipes on site in the original
transportation package only. Stacking of these pipes is not advisable. De-nesting of pipes
should be done carefully at pre allocated station. Inside pipe may be removed by lifting
slightly with an inserted padded boom to suspend the section and carefully move it out
without damaging the outer pipe.

FABRICATION METHODS
Fitting are manufactured by the hand lay-
up, contact molding and spray-up process.
In hand lay-up and contact molding,
previous veil and alternate layers of mat
and woven roving saturated with resin
are applied on the mold. The operation is
repeated to reach the required thickness.

To fit the special needs of the


costumers a study and development can
be performed for making non-standards
products. Before supplying such

according the relevant standards and
that is tested and proven as a good one.

WALL STRUCTURE
GRP fitting wall such as the pipe wall consist
of three layers perfectly adherent one to the
other
in order to have monolithic structure,
each having different characteristics and properties in relation to their function. Liner and
top coat are the same as the pipe. The difference consists in the mechanical resistant
layer due to the type of reinforcement used.

HAZEN-WILLIAMS EQUATION

Hazen Williams equation is applicable to water pipes under conditions of full turbulent

the straight run of pipe. When tabular data are not available or when additional
accuracy is necessary, head loss in fittings can be determined using loss coefficients
“k” for each type of fitting.

PRESSURE SURGE
Pressure surge, also known commonly as water hammer, results from an abrupt change of fluid
velocity within the system. The magnitude of pressure surge is a function of the fluid properties
and velocity, the modulus of elasticity and wall thickness of the pipe material, the length of the
line, and the speed at which the momentum of the fluid changes. The relatively high
compliance of fiberglass pipe contributes to a self-damping effect as the pressure wave travels
through the piping system.
