With the upturn of manufacturing work in the UK and the present Governments acknowledgment of the importance of manufacturing, the GTMA has been approached by leading manufacturers in key sectors to establish the size of the UK Toolmaking industry. This important census will provide a valuable overview of the strength of the UK market to meet future demands so the industrys response is vital to show the skills and size of our industry to meet these expected demands from UK manufacturers.

As the leading Trade Association for Toolmaking we have agreed to carry out this census as it will benchmark the results to the DTI census we carried out in 2001 (a copy of this is available to all respondents on request) and provide a valuable estimation of the current size of our market. We hope with your assistance we can reach the critical mass achieved in our census of 10 years ago when we had responses from 2000 companies from a database of 2600. At that time 1400 indicated they were engaged in toolmaking activities. May we assure you that this is purely a statistical analysis which will be prepared in the aggregate, but this will provide a beneficial insight into the UK Toolmaking industry. All respondents will receive a copy of the 2011 Report. Energy Briefing to highlight new business opportunities
GTMA has begun work on the next in the highly successful EXECUTIVE BRIEFING series of publications. The ENERGY EXECUTIVE BRIEFING will be out in the new year and is designed to help member companies win business in a sector with multibillion pound opportunities. Energy has some distinct subsectors including coal and oil & gas, but it is in nuclear and renewables where the major growth will be in the next decade. Distribution will focus on buyers in these sectors and GTMA has been forging close links with the main trade bodies in these areas to promote GTMA companies and their expertise. Many members now involved in aerospace, automotive and safety critical sectors such as medical stand to gain most. Measurement and metrology services and products are also critical. The ENERGY BRIEFING, for the first time ever, is being jointlybranded with another trade association the Nuclear Industry Assocation (NIA) which represents over 250 companies in the nuclear build and decommission sectors. Nuclear is set for a decade or more of huge expansion and there are supply chain development activities to help fill gaps in the chain. All members of the NIA will receive copies, and NIA is also making it widely available through its contacts in the industry. It will also sign off editorial on the sector, including the key supplier needs. Also helping is the Crown Estate which is involved in an ambitious programme of wind power development to 2020 and beyond into a potential market of over 100 billion! As part of its drive to serve the automotive sector GTMA member Che coordinate metrology has attained the new International Standard ISO 10360-2 (Reverification of Coordinate Measuring Machines). This is a standard required for companies throughout the automotive world where the manufacturers stance on ISO/TS 16949 is required. Che is an accredited laboratory able to perform this work with or without servicing/machine set up prior to the calibration. After lengthy analysis regarding website development, Search Engine Optimisation and Social Media values, GTMA reviewed its position regarding the long awaited new GTMA website and moved firmly into the future by developing a fully interactive, social media friendly website. On taking the decision to create a new website, it was recognised that there were two key areas of business where GTMA needed to focus: To bring Manufacturing companies to the site thus enabling business opportunities To ensure that GTMA members had the opportunity to be seen and selected by potential buyers and marketed to raise company profiles, particularly within key sectors. Such an opportunity needed to be available on several different websites, such as Social Media but accessible to all from; Desktops, Laptops, Mobile phones, iPads etc. The Content Management System (CMS) is provided by an international software company that allows fast inputting of information that are created as Posts. These are located by search engines and provided with a Page Ranking. The opportunity the website affords the member company is

These facilities will provide the buyer searching on the supplier directory access to latest information regarding products and services, quickly, effectively and within One click. These pages are being built with information from both the membership and buyers.

Websites are often the first step that a buyer will take when considering a new company prior to making contact. We are often told that they are looking for strong proactive marketing that indicates an efficient company ethos. The website has been designed with both the member and the buyer in mind. To strengthen search engine optimisation opportunities for the supplier directory, GTMA has focused on key sectors within manufacturing, sectors where our members are actively involved, with a view to attracting more OEM and Tier 1 companies to the website so they may be aware of how we are collectively providing information on UK engineering competencies. Working with a proactive and innovative team of website developers, we would be pleased to share our growing knowledge on this vital marketing tool. 'Unique opportunity' at Jaguar Land Rover
The message to GTMA members from Jaguar Land Rover Purchasing Director Ian Harnett is that the chance is there now for UK automotive component suppliers to significantly grow their business domestically. Speaking at the first Bringing it Back to Britain event, organised by GTMA, he highlighted what he called a unique opportunity and outlined the part his own company is making in the revival of automotive manufacturing in the UK. The BtoB event at member company Yamazaki Mazak's new European Technical Centre, on the same Worcester site as its production facilities, came at a time when the trend has been to see large OEMs reconsider their policies to outsource. Companies have reported work returning to the UK which previously would have been placed elsewhere. Among these is Jaguar Land Rover. Ian Harnett told delegates repatriation of work to Britain included: Brake caliper production moving from Germany to the UK Closures and longitudinals brought back to a key supplier in the West Midlands Jaguar XK doors resourced from Sweden.

Jaguar announced in May the launch of the remarkable C-X75 concept car as an exclusive hybrid supercar, making it the British marque's most advanced model to date. It is innovation like this which is helping to drive supply chain opportunities, as highlighted by Purchasing Director Ian Harnett to GTMA members.

More than ever before, he said, JLR offers UK manufacturing industry a unique opportunity to rebuild. JLR's growth plans, increased logistics costs and the devaluation of sterling present a chance for UK component suppliers to significantly grow their business. He added: UK toolmakers have the opportunity to also benefit from this growth. JLR makes a significant contribution to UK plc. The company has pledged to invest 1 billion

Bluebird targets speed record for electric vehicle


GTMA member is chosen as the metrology partner
Small-scale manufacturing, not least in the automotive sector, brings its own specific set of technological challenges. This is especially the case when the vehicle is being designed and built to go beyond the boundaries of existing achievement in terms of speed. So it is with the latest project by the legendary Bluebird Marque whose target is to break the 500mph speed barrier for an electric vehicle. In vehicle manufacture from family saloons to Formula 1 cars - tolerances exist between the intended design and the final vehicle. However, understanding the real shape of the vehicle allows a range of virtual testing activities to take place, not least finite element analysis (FEA) modelling. This assists significantly with an understanding of the vehicles aerodynamics, enabling design optimisation for both speed and safety. The Bluebird Electric team is working with a number of expert suppliers on the vehicle design and build process, and recognising the importance of accurate measurement of the vehicle exterior, chose Leicestershire-based white light measurement specialist and GTMA member Phase Vision as its metrology partner for the project. Phase Visions Quartz white light scanners use unique sine wave technology which projects a series of light stripes onto the object and uses an integral camera to develop a complete representation based on millions of points, to an accuracy of a few microns, in just a few seconds far more rapidly than would be the case with a laser scanner or co-ordinate measuring machine. Phase Visions equipment is specifically designed to deliver rapid virtual representations of large and complex objects the Bluebird electric vehicle measures 21 feet creating a densely populated point cloud containing many millions of points. It is directly compatible with all major CAD software, meaning tasks such as finite element analysis and reverse engineering can be performed with ease and accuracy. A further benefit of the scanning is that it also allows for the first time the construction of precision models for sales as souvenirs and even model kits for enthusiasts. Phase Visions delight in its selection as metrology partner to Bluebird has resulted in the company becoming an official sponsor of the Bluebird Electric project, alongside major names such as Castrol, Ford and Goodyear. The partnership will see Phase Vision scan a number of other historic Bluebird cars and boats, creating a digi-

tal archive of this unique collection of record-breaking engineering designs. Ralph Weir of Phase Vision said: Bluebird has been at the pinnacle of performance engineering for almost a century. As they move into their centenary year, we are extremely proud to be selected to support them with the most modern, high performance metrology systems available to the automotive and aerospace market today. Martin Rees, Bluebird Project Director said: It is difficult to capture accurate as-built data on a vehicle as large as Bluebird which is 21 feet long and characterised by some very complex aerodynamic shapes. As a result we did not have

access to this data in our previous successful record-breaking attempts, and could not use it in the FEA analysis of the car. Using the Phase Vision Quartz scanner, we managed to capture that data very quickly, and we will be using it to identify areas for improvement as we move towards the 500mph challenge car. Modern metrology is synonymous with the computer and the laser, he says. However, the perceived and real benefits of modern metrology need to be balanced against the inherent complexity, cost and resource management that modern metrology often entails. Measuring the burn Gary McMahon, CEO of EH Tech (Enhanced Hydrocarbon Technologies), will be speaking about his companys development of enhanced combustion in large diesel engines. As he explains: Enhanced combustion occurs by combining two or more fuels simultaneously within the combustion chamber, with the secondary fuel being a lighter gaseous fuel. This secondary fuel reacts with

a catalytic effect that causes the diesel fuel to burn more efficiently. The system works by measuring the diesel fuel being used by the engine. The secondary fuel is then introduced using the minimum amount necessary to create the maximum improvement in thermodynamic efficiency. Accurate measurements of the fuel flow were prerequisites for test data, with its test vehicle going from 600 miles per tank full to over 1,000 across all driving conditions. A number of road haulage companies are keen to test the enhanced combustion technology from EH Tech which offers

a ROI of less than 12 months. Engineering surgery Ninian Peckitt, Consultant Cosmetic Oral and Maxillofacial Surgeon and Clinical Director at the National Centre for Aesthetic Facial and Oral Surgery, aims to use the very latest engineering advances to benefit patients in need of reconstructive facial surgery. In fact, he coined the phrase Engineering Assisted Surgery which captures his vision. Mr Peckitt, who will also be addressing a GTMA Medical event in November, will cover the critical metrology issues involved in his work. He has pioneered radical new

technologies to treat patients with head injuries and advanced cancers of the mouth and throat. Delcam to show latest inspection software


Delcam will demonstrate the latest release of its PowerINSPECT inspection software at the Make Measurement Matter event. The new version of PowerINSPECT is the first that can be used on 64-bit computers. Other enhancements include improved visualisation of the results, easier creation of automated inspection routines, full integration of DRO (Digital Read-Out) functionality and support for the latest Renishaw probes. PowerINSPECT is firmly established as the worlds leading hardware-independent inspection software. It combines the ability to work with all types of inspection devices with a comprehensive range of inspection routines for making simple measurements, inspecting geometric features and for checking complex surfaces. The resulting reports have detailed information in easy-toread formats able to be understood by all engineers, not just inspection specialists. The introduction of support for 64-bit computers will enable increased memory use on the hardware. This benefits more memory-intensive applications where larger CAD files need to be manipulated, especially for very complex parts and multicomponent assemblies. Two developments will make it easier to see PowerINSPECT results. Firstly, dimensions can now be displayed on the CAD view to give clearer reporting for distances between features. Secondly, point cloud data can now be shaded. This gives an immediate impression of the shape of the scan and allows users to see at a glance if sufficient data has been collected. It also makes it easier to select key points or specific areas from within the cloud of data. The initial 2011 release of PowerINSPECT added the ability to automatically create a grid of points for an inspection routine. The R2 version also allows automatic generation of probe paths from curves in CAD models. The spacing of the measurement points is set to match the control points on the curve. The PowerINSPECT DRO (Digital Read-Out) enables users to view the XYZ coordinates of the measuring device and is a useful tool for marking out, or copying required coordinates onto a part. This is a common task with clay models and is usually achieved with a point probe or scriber on a layout machine. The DRO previously had to be installed alongside PowerINSPECT as a standalone program but the new release allows it to run inside PowerINSPECT. This makes the process more seamless and allows the user to take advantage of PowerINSPECTs alignment functions. Measurement equipment from Bowers Metrology has been brought on board by aerospace supplier Hone-All Precision Ltd, which has recently gained approval to AS9100, the dedicated aerospace industry standard. AS9100 is required for suppliers of critical aerospace components and demands higher levels of quality, traceability and service reflecting the vital importance of the components supplied under its banner. Typical of Hone-All's progressive approach is that it achieved the coveted Bronze award status in the sector's Supply Chains for the 21st Century initiative (SC21) within three months as a self-starter - and is now also working towards Silver level. times for its customers. remained serviceable, as part of our continuous improvement programme, we investigated the available systems that would improve the accuracy, repeatability and speed of use of our inprocess and final inspection bore gauging routines. Rather than supplying equipment that was a close-match to Hone-Alls requirements, Bowers was able to adapt and accessorise XT Xtreme Digital Bore Gauges, transforming them into the perfect Bore Gauging system for our particular needs. Not only was Bowers able to provide length extensions to allow us to very accurately measure three meters down inside bores, as standard anvils had the potential to leave marks on precisely ground internal surfaces, they also fitted each of our new measuring heads with specially ground spherical anvils. Now in regular use, for both on-machine measurement routines and inspection, the XT Xtreme Bore Gauges are providing micron accuracy on the shop floor and are already making a significant contribution to the accuracy of our output, and through their speed of operation, helping to reduce lead times. www.bowers.co.uk

Denroy wins new Bombardier aircraft parts contract


GTMA member Denroy Plastics has won a five year contract for the manufacture of parts for the new Bombardier C Series aircraft. Denroy is one of five companies to win contracts worth up to 70 million which have been awarded by Bombardier Aerospace for its new Belfast facilities which are involved in the manufacture and assembly of wings for the new C Series aeroplanes and composite wing parts for the Learjet 85 aircraft. Denroy, based in Bangor, County Down, has been selected to manufacture injectionmoulded thermoplastic hydraulic and fuel brackets for the outer wing box for the C Series. Michael Ryan, vice president and general manager, Bombardier Aerospace, Belfast said: "Our ongoing investment in these aircraft wing programmes, and in the construction of our new wing production facility, is not only developing our key capabilities and skills for the future, but is also providing valuable spin-offs and benefits to the wider Northern Ireland economy. High precision measurement of micro components


The patented Werth Fiber Probe (WFP) tactile sensor from GTMA member Werth Metrology has been used to measure microstructures and precision components in a wide range of industrial fields, including aerospace, for over 10 years. Typical applications include gauges, spinning nozzles, miniature gears, and components for fuel injectors. Due to its low contact force and physical principle, the WFP is also suitable for calibrating optical measurements. With several hundred installations worldwide, the Werth Fiber Probe is currently the most commonly used microprobe. It was developed in a joint effort with the German National Metrology Institute (Physikalisch Technische Bundesanstalt PTB). The fiber probe continues to be developed under the same arrangement. In one variant of the fiber probe, for example, a laser diode is used as the light source. It generates a speckle pattern that can be used to determine the three-dimensional position of the contact sphere. Low probing uncertainties can be achieved by directly evaluating the contact element. Resolution is in the nano range, and is ultimately dependent only on the optics used. One advantage of the WFP is that direct measurement of the contact element means bending of the probe shank has no influence on the measurement result. Roemheld's free form clamping solution fits aero sector


Roemheld has developed a new system that solves the challenges of clamping free form surfaces for industries such as Aerospace. The company's FSS system (Flexible Clamping and Supporting Systems) enables the clamping and supporting of various workpieces with different free form surfaces. At the core of the design of the Roemheld FSS clamping fixture is the use of Kostyrka UHF clamping and supporting elements. These can be used in any number to create the workpiece contact surface. Because each UHF element can be positioned individually on the relevant workpiece geometry, the FSS clamping fixtures allow for a flexible configuration of individual surfaces when clamping and supporting workpieces. Collaboration at heart of new VERICUT reviewer


CGTech, the developer of VERICUT CNC machine simulation, verification and optimisation software, which is widely used in aerospace manufacturing, is now offering a new tool for communicating and collaborating with other people outside the NC programming department. The new VERICUT Reviewer means shop floor personnel and other production engineers can view 3D animations of the CNC machining process. Since Windows PCs are now used extensively throughout manufacturing facilities, we saw an opportunity for others in the CNC manufacturing process to benefit from the VERICUT simulation session, said CGTech Ltd Managing Director, John Reed. By creating a standalone VERICUT Reviewer application, shop supervisors, technicians and machine operators can review a VERICUT simulation of the NC machining process at their work place. Verisurf helps bring the Dragon back to earth...


Metrology software from GTMA member Verisurf is being used in the Dragon free-flying, reusable spacecraft project being developed by SpaceX under NASA's Commercial Orbital Transportation Services (COTS) program. NASA selected SpaceXs Falcon 9 launch vehicle and Dragon spacecraft to resupply the International Space Station (ISS) when the Space Shuttle retired. Falcon 9 lifted off from Cape Canaveral AFS launch pad SLC-40 at 10:43 am EST on December 8, 2010 and according to the company, Falcon 9 delivered Dragon to orbit with near bulls-eye insertion. Dragon then splashed down safely into its targeted landing zone in the Pacific Ocean at 2pm. The accuracy of the flight path required careful alignment of Falcon 9s sections and precise launch vector positioning. The SpaceX crew used its PCMM metrology fications allowed the vector of the vehicle to deviate by only 0.02 degrees over the 157foot length. Larry Mosse, SpaceXs Tooling Manager said they again turned to the PCMMs to confirm a ready-to-launch status. The specs allowed the nose to be off vertical by six inches. Verisurf reported that we had only a one-hundredths inch deviation East to West and three-hundredths from North to South, he said. Mosse noted that this alignment accuracy was possible because of the controls used in manufacturing and assembly operations at the companys Hawthorne, California facility. He cited one example, We have a set of five fixtures that are used to position rocket components and drill a pattern of 144 holes. These holes dictate the alignment of Falcon 9s sections. As he did in pre-flight preparation, Mosse used Verisurf to place fixtures before committing to the drilling. With Verisurf, we are looking directly at the

systems, which included Leica trackers and Verisurf software. To position and align Falcon 9s components, SpaceX also used Leica laser trackers and Verisurfs BUILD application, which is a virtual gauge. The trackers fed measurement data directly to Verisurf, which reported, in real time, the accuracy of each section relative to the CAD model used in design and manufacturing. After assembly, the SpaceX crew raised Falcon 9 into its vertical launch position. To follow its intended flight path, launch speci-

Reverse engineering helps nose cone upgrade


In order to install new hardware in the nose cone of a test aircraft, 2Excel Aviation required a new nose cone to be manufactured for their Piper Navajo. Physical Digitals optical scanning technology was used to reverse engineer the new component to a high level of accuracy; using a combination of photogrammetry and 3D digitising to capture surface data 2Excel, best known for the Blades Aerobatic Display Team, has a dedicated research and development department called Scimitar based at Sywell Aerodrome, Northamptonshire. Scimitar has used Physical Digital and its optical scanning technology for past projects and is aware of time and cost reductions that come when reverse engineering components from scan data. Among the project aims was to measure the current nose cone and airframe in position using TRITOP Photogrammetry and to digitise the external surface of the nose cone, 1m of airframe and mating surfaces using ATOS Iie. Critical geometry was captured including locating pins, spheres, hole centres and diameters using Touch Probe and all the data was then aligned to the agreed aircraft coordinate system. By reverse engineer from the scan data, a symmetrical nose cone was created after which the new CAD model was successfully evaluated against the original scan data, which included 49 photos taken from different angles. www.physicaldigital.com

Two new flexure gauges have been introduced by Solartron Metrology. The digital and analogue sensors can maintain their exceptionally high repeatability and resolution of less than 0.1 m over millions of measurement cycles. The compact gauges are ideal for post process or in process applications requiring high precision and high volume measurements, where the high throughput would shorten the life of conventional pencil probes. There are no sliding parts within the sensor or its parallelogram shaped frame, ensuring the gauges are frictionless and virtually free from hysteresis. Proto Labs helps in life saver for elderly


Two arms of GTMA member Proto Labs have helped bring to market a potential life-saving product for elderly people. The product from Healthsense is called eNeighbour, an emergency response system that automatically calls for help if an elderly person is incapacitated. It uses motion sensors, contact sensors, chair and bed sensors and others which are placed around the user's home to monitor activity 24 hours a day. The system watches for anomalies like unusually long periods of inactivity. In such cases, eNeighbor automatically generate calls for help to a neighbour who can check on the user. Healthsense usedProtomold, which is at TCT Live, when first introducing the eNeighbor system to make casing shells for 1000 pendants, including several parts for each of two, slightly different versions. Healthsense mechanical engineer Dave Anderson says they were delivered so quickly it allowed them to introduce the product while we were still finetuning the design. The company then decided to also work with Firstcut, the prototype CNC machining division of Proto Labs, to makeprototypes for functional tests. They needed five sets of part and Firstcut was able to supply the precision CNC machined, low volume functional prototypes that were perfect for testing in as little as one day. Because Firstcut made parts that comprise much of the interface between the device and its users, we were able to get information on both the look and feel and also realworld performance, says Mr. Anderson. Used together, he says, the Firstcut and Protomold services allowed Healthsense to make its prototype and low-volume production parts in a wide range of resins at reasonable prices and very quickly. He is also very impressed with the companys free online quot-

ing tool ProtoQuote which gave him to a detailed pricequote, along with feedback on the viability and design of the mould model. Medical event is a big draw


GTMA is hosting a major Medical Conference, Engineering Assisted Surgery , on 23 November which is expected to attract well over 100 delegates from the manufacturing base. He uses the very latest engineering advances to benefit patients, including the use of computerised CT and MRI scanners to build 3D models of patients heads and then transferring data to rapid prototyping devices, such as stereolithography machines.
