Grease Definition
& Structure
A grease is a semi-solid formed as a result of
dispersing a thickener in a liquid lubricant.
In this colloidal dispersion, the oil is held in the 3-D
structure by:

Wetting of the particles, swelling to some extent (partial


solubility)

Capillary action

3-D voids (this is what we call free-oil)

As a result:
Fibres are the best structure because they have the largest
surface to volume ratio.
Softer greases bleed more (more oil in the 3-D voids)
Soap particles held together by Van der Waals forces
Impact on manufacturing via concentrate approach:
Warm grease concentrate absorbs the oil easier
Dilution oil has to be added gradually to avoid flooding
which leads to a higher oil bleed

Straight lithium/lithium complex greases still dominate at

63.9% compared to 61.2% in 1996 (lithium complex remained


unchanged at 10.7%).
Calcium greases declined to 18.1% from 18.4% in 1996.
Aluminum/aluminum complex greases decreased marginally

to 4.4% from 4.6% in 1996 (mainly aluminum complex)


Polyurea greases remained unchanged at 3.8%.

How Do Greases Function?


Example: in a bearing
The rolling elements warm up in use and the temperature of
the bearing rises. The grease residing in the voids warms
up, softens and slumps into the path of the rolling elements,
the bearing cools down to the steady state value. When the
grease degrades (mechanically / oxidatively / thermally) the
rolling elements warm up, some more grease slumps into
the path of the rolling elements, the bearing cools down to
the steady state temperature and the cycle repeats itself.

How Do Greases Function?


As a result:
Wear metals stay either in place or close by and are only

removed through purging out by the introduction of fresh


grease. Filtration / condition monitoring not possible
Heat exchange is poor with greases because they are good

insulators and heat cannot be removed by circulation as


with oils. Hence it is easy to see the need for higher
dropping point and more thermally / oxidatively stable
greases.

How Do Greases Function?

Thickener or soap does contribute to


lubrication. Studies using
interferometry techniques have shown
that the lubricant film is thicker when
the thickener is present in the oil.
Sponge analogy is not accurate.

Thickeners

The fibre size and structure determine the properties of the


grease.

Most grease thickeners, e.g. Lithium, Calcium, etc., are


based on soaps formed by the reaction of a fatty acid, e.g.
12-Hydroxystearic acid and a base, e.g. Lithium
Hydroxide.

Certain greases are thickened by polymers, e.g. Polyurea,


and some by clays, e.g. Bentonite.

POPULARITY OF THICKENERS
Soap based greases represent about 80% of the
total market.
Lithium soap products are the most dominant.
POPULARITY TRENDS
Soaps showing growth: complexes of lithium and
to some extent aluminum.
Another thickener showing growth: polyurea.
Decrease in popularity: calcium greases and
(already low) for sodium greases.

Additives
Additives are added to greases to improve their properties.
The most commonly used additives are:

Extreme pressure additives to protect the metal surface


when subjected to load, with concentrations up to 5%.
Very often solid lubricants are also used e.g. molybdenum
disulfide and graphite.

Rust and corrosion inhibitors to protect metal parts against


chemical attack, with concentrations up to 2%.

Additives
Other additives are also used but are less important and

added at lower concentrations, usually 1% or less e.g. dyes,


perfumes, tackifiers, flow improvers, anti-wear and
antioxidants.
Very often the additives play a dual role. For example

extreme pressure additives can also be antioxidants.


Cannot improve a badly manufactured grease with

additives.

Manufacturing Process
The most popular greases, those based on metal soaps are
normally manufactured in three stages:

Reaction of the fatty acid and the metal hydroxide.

Removal of water and conditioning the soap by


heating followed by cooling to crystallize the soap
into the desired structure.

Addition of oils and additives, followed by milling,


filtration, deaeration and packaging.

Timken OK Load
ASTM D2509
Gives a measure of the extreme pressure properties of the

grease.
The higher the Timken OK load (kg or lb.) the better the

EP properties.
The results obtained are dependent on the EP additive.

The calcium greases have natural EP properties, but in


some cases EP additives are still required.
Good results: 18 kg and higher

4-Ball EP
ASTM D2596
Determines the EP properties of a grease
The higher the weld load the better the EP properties.
Results obtained depend on the EP additive used.
Good results: 250 kg and higher

Compatibility
Compatibility is a chemical effect but dilution is a physical

effect.
The two greases are mixed at 50/50 wt% and the penetration is
determined. This is repeated with other ratios / percentages
and the results plotted.
Observe that the consistency of the mixture increases versus
the consistency of the individual greases. Such a grease
mixture is considered incompatible.
Some manufacturers point out that >20% change is an
indication of incompatibility. Note that the greases become
less compatible with increasing temperatures.
